Low Handlebar Installation

1. Remove the seat, as described in the ServiceManual.

2. Disconnect the battery, negative (black) leadfirst.

3. Remove the headlamp fixings as described inthe Service Manual. Carefully lower theheadlamp and ensure it is supported. Retainthe fixings for reuse.

Note:

• If a low handlebar kit only is to be fitted retainthe headlamp sub-frame and fixings for reuse.

• If a fairing kit is to be fitted retain theheadlamp sub-frame and fixings for reuse if themotorcycle is to be returned to its originalcondition.

4. Remove the headlamp sub-frame, as describedin the Service Manual.

5. Remove the handlebar riser orientation fixingsfrom the underside of the top yoke, as shown.Retain the washers for reuse if the motorcycleis to be returned to its original condition.Discard the fixings.

WarningThe accessory kits covered in this instruction aredesigned for use on specific models of Triumphmotorcycle. The accessory kits and the modelsapplicable are listed at the start of the instruction.They should not be fitted to any other Triumphmodel or to any other manufacturer’s motorcycle.Fitting an accessory kit to a Triumph model notlisted, or to any other manufacturer’s motorcyclewill affect the performance, stability and handlingof the motorcycle. WarningA torque wrench of known accurate calibrationmust be used when fitting this accessory kit.Failure to tighten any of the fasteners to thecorrect torque specification may affect motorcycleperformance, handling and stability. This mayresult in loss of motorcycle control and anaccident.

6. Remove the handlebar pinch bolts from thehandlebar risers. Retain the bolts for reuse.

7. Slide the handlebars in towards the centre ofthe motorcycle to expose the circlip on thehandlebar.

8. Remove the circlips and discard them.

9. Remove the top yoke, as described in theService Manual.

10. Slide the left hand handlebar assembly out ofthe handlebar riser and ensure it is supported.

11. Remove the front fork pinch bolts from the lefthand handlebar riser. Retain the bolts forreuse.

12. Remove the left hand handlebar riser from thefront fork. Retain the handlebar riser for reuseif the motorcycle is to be returned to itsoriginal condition.

13. Fit the left hand low handlebar riser from thekit on to the front fork, as shown.

14. Fit the left hand handlebar assembly into thehandlebar riser.

15. Repeat steps 10 to 14 for the right hand side.

16. Refit the top yoke, as described in the ServiceManual.

17. Position the handlebar risers to the undersideof the top yoke, remove the plastic wedges andalign the split line of the handlebar risers withthe split line of the top yoke, as shown.

18. Fit the M5 x 20 mm or M5 x 16 mm fixingsprovided in the kit and secure the handlebarriser orientation feature to the underside ofthe top yoke. Tighten M5 x 20 mm fixings to8 Nm, tighten M5 x 16 mm fixings to 5 Nm.

20. Slide the left hand handlebar through thehandlebar riser until the circlip groove in theend of the handlebar is exposed.

21. Fit the new circlip provided in the kit into thegroove on to the handlebar.

22. Slide the handlebar back through thehandlebar riser until the circlip abuts the riser.

23. Repeat steps 20 to 22 for the right hand side.

Note:

• The handlebars have two alignment marks onthe left hand side and one alignment mark onthe right hand side.

24. Rotate the handlebars to align the alignmentmarks on the handlebars and handlebar risers.Remove the plastic wedges from the handlebarrisers.

25. Fit the original handlebar pinch bolts andtighten to 20 Nm.

Thruxton 1200 Models only

Note:

• When fitting the low bar kit without the fairingkit the front brake hose position must beadjusted.

26. Drain the brake fluid from the front mastercylinder. Attach a tube to the right hand brakecaliper bleed nipple, loosen the bleed nipple andallow the brake fluid to drain into a suitablecontainer. Operate the brake lever until all fluidhas been expelled from the master cylinder.

27. Remove the front brake hose fixing from themaster cylinder, placing a cloth under the hoseconnection to absorb any remaining fluid whichmay be displaced. Retain the fixing for reuse,discard the washers.

28. Refit the brake hose to the master cylinderwith the original fixing and new washersprovided in the kit. Do not fully tighten thefixing at this stage.

29. Adjust the position of the brake hose on themaster cylinder until a clearance of 35 mm isachieved between the brake hose andheadlamp mounting bracket, as shown.

30. Tighten the brake hose fixing to 25 Nm.

31. Fill the fluid reservoir with new DOT 4 brakefluid and bleed the front brakes, as described inthe Service Manual.

32. To inspect the brake fluid level, check the levelof fluid visible in the window on the fluidreservoir body.

33. Examine the brake system for correctoperation and fluid leaks. Rectify as necessary.

CautionTo prevent damage, ensure that any displacedbrake fluid does not come into contact with anypart of the bodywork.

WarningUse only DOT 4 specification brake fluid asspecified in the Service Manual. The use of brakefluids other than those DOT 4 fluids listed in theService Manual may reduce the efficiency of thebraking system leading to an accident.

WarningEnsure absolute cleanliness when adding brakefluid to the brake fluid reservoir. Do not allowmoisture or debris to enter the cylinder as this willadversely affect the fluid properties. Always usefluid from a sealed container and do not use fluidfrom a container which has been opened for anyperiod of time. Always check for fluid leakagearound hydraulic fittings and for damage tohoses. A dangerous riding condition leading to anaccident could result if this warning is ignored.

WarningIt is dangerous to operate the motorcycle withdefective brakes; you must have your authorisedTriumph dealer take remedial action before youride the motorcycle again. Failure to take remedialaction may result in reduced braking efficiencyleading to loss of motorcycle control and anaccident.

Thruxton 1200 R Models only

34. Drain the brake fluid from the front mastercylinder. Attach a tube to the right hand brakecaliper bleed nipple, loosen the bleed nipple andallow the brake fluid to drain into a suitablecontainer. Operate the brake lever until all fluidhas been expelled from the master cylinder.

Note:

• Note the position and orientation of theretaining clips for the brake fluid hose.

35. Detach the brake fluid hose and its retainingclips from the reservoir and master cylinder,placing a cloth under the hose and reservoirconnection to absorb any remaining fluid whichmay be displaced. Retain the brake fluid hoseand retaining clips for reuse.

36. Remove the master cylinder fluid reservoirfrom its mounting bracket. Retain the fixing forreuse.

37. Remove the fluid reservoir mounting bracket.Retain the bracket for reuse if the motorcycleis to be returned to its original condition.Retain the fixing for reuse.

38. Fit the fluid reservoir mounting bracket fromthe kit, as shown below and secure with theoriginal fixing. Tighten to 6 Nm.

39. Fit the fluid reservoir on to the new mountingbracket, as shown below and secure with theoriginal fixing. Tighten to 6 Nm.

40. Recover the original brake fluid hose, removethe retaining clips and carefully trim the hosesquarely to a length of 65 mm using a cleansharp knife. Retain the 65 mm hose and discardthe excess.

Note:

• The 65 mm length of brake hose is notcompatible with the original handlebar risers.Replace the 65 mm length of brake hose with anew original specification brake hose if themotorcycle is returned to its original condition.

41. Check the trimmed hose for any splitting,damage or internal debris. Replace ifnecessary.

42. Refit the retaining clips.

43. Refit the hose to the front brake mastercylinder and reservoir. Ensure that the hose isfully on the spigots and secure with theretaining clips as noted for removal.

44. Fill the fluid reservoir with new DOT 4 brakefluid and bleed the front brakes, as described inthe Service Manual.

CautionTo prevent damage, ensure that any displacedbrake fluid does not come into contact with anypart of the bodywork.

WarningWhen trimming any brake hose ensure hands areclean and free from oil or grease. Always use aclean sharp knife, never use any cutting toolwhich will create debris which could enter thehose during the trimming process. Oil, grease ordebris which enters the braking system will causecontamination and will reduce the efficiency of thebraking system leading to loss of motorcyclecontrol and an accident.

All Models

Note:

• If a low handlebar kit only is to be fittedcontinue from step 47. If a fairing kit is to befitted continue from step 1 Fairing Installation.

Note:

• Read the warning notices printed on thecleaning wipe packet.

• The surface to which the protective film isaffixed must be clean and dry to ensure thatthe adhesive has a sound base to adhere to.

47. Clean the top of the headlamp with thecleaning wipe provided in the kit.

48. Collect the protective film from the kit and peeloff the clear coloured upper cover.

49. Peel the white coloured backing paper away forapproximately 15 mm from the cut-out edge ofthe protective film.

50. Attach the protective film to the top of theheadlamp aligning the cut-out edge of theprotective film with the aperture in theheadlamp bowl, as shown.

51. Refit the headlamp sub-frame, as described inthe Service Manual.

52. Refit the headlamp, as described in the ServiceManual.

53. Reconnect the battery, positive (red) lead firstand tighten the battery terminals to 4.5 Nm.

54. Refit the seat, as described in the ServiceManual.

55. Adjust any mirrors fitted to the correctposition, as described in the Owner’s Handbook.

WarningIt is dangerous to operate the motorcycle withdefective brakes; you must have your authorisedTriumph dealer take remedial action before youride the motorcycle again. Failure to take remedialaction may result in reduced braking efficiencyleading to loss of motorcycle control and anaccident.

CautionWhen fitting self-adhesive parts care must betaken to ensure positioning is correct andaccurate. Once the adhesive has been attached tothe mounting surface, there is no satisfactorymethod of removal or re-positioning if incorrectlyaligned. Initial bonding is instant, full bonding isachieved after 72 hours.

WarningMove the handlebars to left and right full lockwhile checking that cables and harnesses do notbind. Cables or harnesses that bind will restrictthe steering causing loss of motorcycle controland an accident.

Fairing Installation

1. Remove the VIN plate cover from theheadstock. Retain the cover and all fixings forreuse if the motorcycle is to be returned to itsoriginal condition.

3. Disconnect the electrical connectors andremove the headlamp bezel and lens assemblyfrom the headlamp bowl.

4. Remove the headlamp inner cowl fixings.Retain the fixings for reuse.

5. Noting each electrical connection position toaid reassembly, remove all of the electricalconnections from the inner cowl and thenremove the inner cowl. Retain the inner cowlfor reuse.

6. Remove the headlamp bowl, leaving the wiringharnesses connected to the motorcycle.

7. Remove the indicators, as described in theService Manual. Retain the indicators andfixings for reuse, discard the washers.

8. Remove the two instrument panel fixings.Carefully position the instrument panel asideensuring it is supported. Retain the fixings forreuse.

9. Fit the spacer block provided in the kit to theinstrument panel fixing positions on theunderside of the top yoke with the M6 x 25 mmfixings provided in the kit. Tighten the fixingsto 8 Nm.

10. Locate the instrument panel to the spacerblock. Secure with the original fixings. Tightenthe fixings to 8 Nm.

11. Fit two Well Nuts provided in the kit into thenew sub-frame, as shown.

13. Locate the sub-frame on to the headstock andalign the fixing positions as shown.

14. Fit the M8 x 40 mm fixings provided in the kitfrom the right hand side of the sub-frame andsecure with the M8 lock nuts provided in thekit. While holding the fixings tighten the locknuts to 25 Nm.

16. Gently pull the wiring harness through thecable guide on the left hand side of themotorcycle towards the front of themotorcycle, as shown.

Note:

• The instrument panel harness must be routedto the left hand side of the sub-frame, theignition barrel harness must be routed to theright hand side of the sub-frame.

17. Route all of the electrical harnesses through tothe front of the sub-frame, if necessarydisconnect and reconnect harness connectionsone at a time as required.

18. Remove the cable guide from the left hand sideof the motorcycle. Retain the cable guide andfixings for reuse.

19. Position the indicator sub-harness provided inthe kit through to the front of the sub-frameand connect to the indicator connectors on themain harness.

20. Route the opposite ends of the sub-harnessalong the left hand side of the headstock alongthe top of the main harness. Route the sub-harness lead with the red tape markingthrough the frame to the right hand side of themotorcycle. The unmarked sub-harness leadshould be routed over the left hand side offrame, as shown.

23. Fit the cable covers to the left hand and righthand side of the sub-frame with the M5 x12 mm button head fixings at the rear of thecovers. Tighten the fixings to 1.5 Nm.

24. Fit the ratchet clips provided in the kit tosecure the front of the cable covers.

WarningA wiring harness which becomes trapped orkinked during installation, or general motorcycleoperation, may result in wiring harness damageand electrical problems. This could give rise to adangerous riding condition resulting in a fire, lossof motorcycle control and an accident.

28. Position the electrical harnesses through therear of the headlamp bowl and fit the headlampbowl to the new sub-frame with the originalfixings, as shown. Do not fully tighten thefixings at this stage.

• If there is not enough cable movement to allowattachment of the ignition barrel harnessconnector shown below, leave un-attachedbehind the inner cowl.

29. Attach the electrical connectors to the innercowl as noted on removal.

30. Refit the headlamp inner cowl and secure usingthe original fixings, tighten to 1.5 Nm.Reconnect the headlamp and refit theheadlamp bezel to the headlamp bowl using theoriginal fixings. Tighten the fixings to 4 Nm.

31. Align the headlamp as described in the ServiceManual. Tighten the fixings to 10 Nm.
