KW was founded in 1999 as a niche high-technology consultant

solving problems associated with subsea pipelines. Over the

years we have grown our capability and services across the

broader subsea sector providing design engineering at all phases

of projects, whilst also enhancing our reputation as a leading

consultant.

We often engage in projects that are situated in extreme environmental

areas, in deep waters, challenging seabed terrains and soils as well as high

pressure, high temperature reservoirs and corrosive fluids. We strive to

challenge and extend the traditional design approaches, enabling marginal

projects, but always with safety as a priority and through solutions that are

designed for installation and construction economically.

In 2012 KW became part of the Petrofac Group – one of the major

oil services companies in the world. We continue to operate as an

independent company with the vision of being ‘the engineer of choice for

global subsea developments’.

We can also integrate our services with the larger engineering resource

and skills base of Petrofac to jointly undertake larger and more complex

oil and gas developments which involve other offshore facilities such as

jackets, topsides, FPSO’s as well as onshore plants. We believe that this is

a unique offering that also draws upon the wider Petrofac experience and

feedback from EPC projects undertaken in the field.

Key assetsThe continuing trend towards subsea developments places ever greater emphasis on the need for cost-effective and practical subsea structures. These structures must support and protect critical piping and equipment for the life of the field, whilst providing easy diver/ROV access for critical intervention tasks. Reliable performance of these assets is critical to the success of a development, requiring great care and attention to detail in design.

Our comprehensive design service covers conceptual, FEED, preliminary and detailed engineering of subsea structures, supported by our team of experienced subsea engineers. We work closely with client, installation contractor and fabricator throughout the project to ensure suitability of final design and compressed schedule.

Structure typesOur design team has experience of all types of subsea structures in deep and shallow water, including manifolds, templates, SSIV protection, PLEM, subsea distribution assemblies, wellhead protection, drill centres, dynamic riser bases, tether clump weights, subsea PLR modules, PLET and in-line wye/tee assemblies.

LayoutUse of modern 3D CAD tools to define layout of piping, valves, actuators, flanges, tie-ins and equipment. Size and weight optimised to suit installation vessel and fabrication facility. Designs tailored to suit diver or ROV IRM philosophies (tie-in, valve operation, equipment installation/retrieval).

Structural analysesState of the art structural design software is used to develop efficient structure designs in accordance with either limit state or permissible stress codes. Global analysis may cover or involve load-out, transportation, marine lifting, installation and in-place analysis including hydrodynamic and earthquake loading. External loads from dropped object impacts, trawl snag and pipeline tie-ins can be addressed.

Piping assemblies are designed in conjunction with adjoining spools and foundations, and can be combined in the global structural analysis to capture critical interaction effects. We have experience in the design of structures, piping, fitting analysis and design to the range of commonly applied codes and standards.

Survey and Routeing

Critical up-front taskOptimal route selection at the outset of an offshore pipeline project has the potential to minimise subsequent design challenges and dramatically reduce construction costs. The critical importance of routeing decisions is recognised in our approach, which combines extensive experience with rapid and effective analysis tools to screen candidate routes.

Whilst these specialist skills are often generally available to office-based desk studies and detailed engineering, our ability to perform rapid analysis onboard the offshore survey vessel is unique within the industry. In many cases we are able to avoid geohazards, eliminate spanning, and minimise installation difficulties even before completion of the survey. Where routeing challenges cannot be resolved offshore, we ensure that the survey data acquired is adequate for rigorous assessment during FEED and detailed design.

Project highlights

Gulf of Aqaba Crossing: Egypt, 2003The 36" pipeline passes from Taba in Egypt to Aqaba in Jordan, crossing the 860m deep Gulf of Aqaba: a depth record for a large diameter pipeline. Both sides of the gulf are extremely steep, with numerous gullies and unstable slopes, and delicate corals at the shore approaches. Any pre- or post-lay intervention would have been very costly, with no scope for trenching or rock cover. Identifying a suitable route was particularly challenging, requiring sophisticated numerical analysis to minimise span lengths and avoid landslide run-out zones. KW supported the owner, EGC, at every stage of the project, with routeing specialists present on all offshore surveys. The final selected route eliminated all intervention requirements, in spite of extremely challenging seabed terrain.

Agiba Project: Gulf of Suez, 2005Offshore and Onshore Support for pipeline routed in shallow waters with extensive reefs and rocky areas off the east coast of Egypt. Pipeline route optimised to avoid excessive spanning, relax installation tolerances, and avoid severe cross slopes to ensure lateral stability.

North Idku Project: Offshore Egypt, 2006Pipeline route optimised to avoid reef and pass through flat seabed to improve trenching conditions. Pipeline route length minimized. Offshore support was provided to acquire firsthand data and perform real time route selection. Survey operations were adjusted in the field to suit selected route.

Upheaval Buckling and Out-of-straightness Analysis

Out-of-straightness (OOS) analysis is one of KW’s main strengths that enables the company to remain at the leading edge of upheaval buckling (UHB) analysis.

Unique analysis packageKW has developed an accurate and consistent OOS analysis methodology, which is based on the use of the SAGE Profile FE package combined with the Download Monitoring System (DMS) to calculate the download requirement to prevent upheaval buckling in pipelines.

The KW OOS analysis method is combined with a reliability-based approach in order to capture the uncertainty in design input parameters. ABAQUS non-linear FEA is used to calibrate the OOS analysis models for HPHT and PIP applications.

The DMS analysis tool, pioneered and developed by KW staff, has been used on almost all the pipelines installed in the North Sea since 1999. The analysis method has been subject to DnV, Lloyds and Bureau Veritas scrutiny and verification on several projects.

In the past, assessment of the amount of rock cover has incorporated a large degree of conservatism, resulting in excessive cost to the installation contractor. Thus, KW’s main OOS analysis objectives are:• To provide an adequate level of safety in the operating

pipeline to ensure that upheaval buckling will not occur during the operating life of the pipeline.

• To minimise the volume of rock required to eliminate upheaval buckling, commensurate with the requirements for adequate safety.

Pipeline stabilisation (courtesy of Tideway)

Pipeline stabilisation (courtesy of Tideway)

KW is a pioneer in this field and continues to lead the way

KW assuranceA dedicated, proactive, and responsive engineering team with extensive experience of advanced structural mechanics and pipeline engineering can be assigned to respond to the project’s demands.

KW’s ability to perform the OOS analysis quickly and thoroughly can be demonstrated by reference to our track record in this field over the past years. Rock dump schedules can be provided as swiftly as within 24 hours, if required, from the receipt of raw OOS survey data.

Lateral Buckling and Pipeline Walking

Guaranteeing pipeline integrity at minimal cost

A recent requirement in pipeline engineeringThe move to deep water and higher temperatures and pressures in recent years has introduced lateral buckling and walking as new problems in the pipeline design process. Where practical and economic considerations prevent burial of pipelines, the potential to ‘snake’ and ‘walk’ is often unavoidable. Advanced design and analysis methods, often coupled with special construction measures, are then needed to ensure a safe and reliable system containing ‘engineered’ lateral buckles.

KW has been at the forefront of developments in this specialist field, with a substantial track record of lateral buckling and walking studies for leading international contractors and operators worldwide. The mitigation measures required to control walking and lateral buckling can be very costly.

KW has wide experience in the design of fully integrated solutions, designed to guarantee pipeline integrity for minimum overall cost.

Specialist servicesKW can deploy a wide range of analysis tools and techniques, suitable for preliminary concept studies, tender design/validation, FEED and detailed design. Typical tasks include:• Review of soil parameters and estimate of pipe/soil

interaction forces. Specification of additional in-situ and laboratory soil tests.

• Rapid screening assessment using analytical methods (Hobbs, Taylor and Gan).

• Advanced non-linear FEA of buckle initiation and post-buckling response, including non-linear pipe/soil interaction modelling.

• Numerical analysis of interaction of trawl gear with buckled pipelines.

• Detailed FEA of strain localisation effects at field joints, forgings and weak joints.

• Analytical and FE analysis of walking (including effects of slope, thermal transients and curve pull-out).

• Global analysis of the interaction between walking and lateral buckling.

• Fracture mechanics and low cycle fatigue assessments (girth weld ECA).

• Reliability analyses, to optimise buckle spacing.

Practical, optimised designs are developed, in full compliance with chosen design codes and either SAFEBUCK or DNV RP-F110 guidance.

High Pressure and High Temperature Systems

New design challenges in marginal fieldsThe feasibility of constructing pipelines to transport high temperature and pressure contents has become central to the development of marginal fields. Pipeline systems with fluid temperatures of 160°C or more have been, and are currently, being designed.

At temperatures above about 120°C several factors become pertinent which are not significant for pipelines transporting lower temperature contents. These factors include:• The effect of elevated temperatures on the mechanical

properties of the pipeline steel, including carbon steel, corrosion resistant alloys (CRA) and CRA lined carbon steel pipe.

• Practical problems encountered when designing pipeline systems that can conform to current codes based on limiting stress conditions and the relevance of limit state codes to high temperature pipelines.

• The requirement to adopt a strain-based design methodology. The adjective ‘strain-based’ is used here to describe pipelines where the traditional limit on the equivalent stress in the pipeline is replaced by a limit on the strain experienced by the material.

These factors must be resolved in order to ensure that HPHT pipelines can be operated with suitable levels of safety.

Reeling residual curvature test

KW projects for HPHT systems

HPHT design experienceSince its inception, KW Ltd has been at the forefront of HPHT pipeline technology. Our work has ranged from conceptual design through to development of detailed design and assessment of operating pipelines. To provide a sound technical base for these activities, KW has been involved in research and development via JIPs, extensive testing, technical development and input to guidelines and standards.

Technical capability• Detailed analysis of single pipe and PIP systems

transporting high temperature and/or high pressure, including interaction with HIPPS.

• Detailed Finite Element Analysis and design of pipelines susceptible to lateral buckling.

• Limit state and strain-based analysis and assessment, including analysis of cyclic loading conditions and fatigue limit states.

• Experience of trenching and burial of pipelines, including expertise in incorporating the effects of strain-based analysis into the upheaval buckling calculations.

This specialist knowledge, combined with a responsive and proactive approach to problem solving and sound practical engineering skills, underpins the full range of our technical services.

ApplicationOur state of the art ABAQUS FEA system is deployed on a wide range of projects, ranging from detailed 3D analysis of forgings to global models of entire pipeline systems. A few application areas are highlighted below.

StudiesPipeline lateral buckling and walking analysis, ultimate load assessments, impact analysis, fishing gear interaction analysis, failure investigations, and fitness for purpose assessments to justify use of outwith-code equipment.

Concept, FEED and detailed designAppropriate FE methods are fully integrated into the design of subsea facilities, ensuring accurate performance predictions for pipelines, spools and structures. Pipe/soil interaction, reeling deformations, and post-yield response of HPHT systems are all modelled using advanced non-linear FEA techniques.

Seismic and dynamic responseApplication of dynamic FEA to seismic design. Pipeline span assessments routinely use FE methods to accurately model non-linear effects.

Computational geomechanicsConventional P-Y curves and limit equilibrium methods are supplemented by non-linear FEA as required for foundation design. Analysis of ultimate capacity, stiffness, consolidation, settlement and seismic performance are all routinely performed by our FE team.

Installation engineeringMarine lifting studies, barge modification, deck float-over simulation, static and dynamic pipelay analysis are performed.

Research and Development

KW’s success is assured by its ability to provide engineering solutions to projects which are technically challenging and situated in regions that are renowned for being environmentally challenging. These include deep water, highly undulating seabeds, very soft soils and seismically active areas, as well as reservoirs which are high pressure and high temperature.

These factors alone, or in combination, require KW to stretch and often work beyond the limits of existing engineering methods, codes and technologies. In order to achieve this capability we supplement our experience and knowledge with specific research and development projects, both internally and externally. As an example we currently have a number of internal development projects, examining areas such as assessment methods for induction bends and new methods for assessment of upheaval buckling of rigid pipelines. We are also in the process of developing a JIP aimed at assessing the behaviour of flexible pipelines during operation under varying temperatures and pressures.

Enhancing KW’s experience of technically challenging engineering projects

KW has developed a close relationship with Cambridge University where one of the benefits is access to their high tech laboratory facilities. The following projects are ongoing:

• Uplift Resistance of Buried Pipelines This three year project is investigating some of the

complex issues of pipe/soil interaction behaviour with regard to uplift resistance, such as mobilisation displacement and soil ratcheting.

• Cyclic Behaviour of Monopile Foundations for Offshore Wind Farms

This three year project is aimed at understanding the long-term behaviour of large diameter monopiles subject to axial and cyclic lateral loading. KW is collaborating with Cambridge University, together with Dong Energy and Renewable Energy Systems. The project is funded by EPSRC.

KW is also collaborating with the University of Dundee and co-supervising research focussed on pipe/soil axial friction formulation for granular materials. This entails carrying out experimental investigations to understand the axial resistance of buried pipelines in sand.
