FEBRUARY 2O154 DERAUSPUFF

So many times, the question has been asked, “How do we meet people in the club? The events are so big, with so many people.

It’s hard.” When I was a new member, I had similar feelings, questions and dilemmas.

Shortly after we joined, a New Mem-bers’ Picnic was held. Pamuela, Chris, Julie and I attended, hoping to meet fellow new members as well as those

who had been in the club for some time. We were warmly welcomed and enjoyed the food, activities, and atmosphere. Our names were announced along with the other new members present, with appreciated ap-plause and congratulations. Still, we wished to be truly part of the group and were unsure as to the best way to get acquainted.

At the conclusion of the event, the cleanup process began. We offered to help and soon began bussing tables, emptying trash, and organizing recycling. In other words, we helped to perform some of the routine tasks necessary for a successful event. Suddenly, we were transformed from spectators to participants. Our movement from the outer fringe to the inner circle of the club had started, and we have never looked back. Immediately, we gained 20 new friends in the club and felt more welcome than ever at future events. In the current parlance, our enjoyment of the club “went to the next level.” The difference was palpable.

Why am I relating this story? Those of us in the Porsche Club of America are motivated, successful in-dividuals. We take the bull by the horns, lead by exam-ple, and get things done by jumping in with both feet. In life, we are not spectators, watching the world from the sidelines. We are participants, down on the field, making things happen, helping others, taking risks, and enjoying the fruits of our labors.

The best way to enjoy the club is to become a part of it. I clearly understand that everyone is extremely busy, with schedules chock-full of family and work commit-ments, not to mention our recreational interests, in-cluding PCA. A small investment of your time will yield great dividends in friendship and enjoyment. Lots of time and big commitments are not required. Dip your toe in the shallow end and see if you like it!

My suggestion is to contact myself or Activities Chair Doreen Pankow. We can chat about upcoming events, discuss your interests, and take it from there based on what YOU would like. My guess is that you will be surprised at the results and that your enjoyment of the club will be significantly enhanced.

Speaking of enhanced enjoyment, there are several significant Porsche Club events upcoming in 2015 that require advance planning and, especially, reservations. First is the 60th Annual PCA Porsche Parade in French Lick, Indiana, from June 21 through June 27. Anyone who has been to a Parade in the past knows that it is a week of Porsche mania, full of fun and activities. For details, “www.PCA.org” is your best source. Second is a bit closer to home, the 2nd Annual PCA Werks Reunion on Friday, August 14th, part of the world renowned Monterey Car Week. Expect 500-plus cars, special vehicle presentations and more! Check “www.werk-sreunion.com” for more info. Third is the unbelievable Rennsport Reunion V (RRV) at Laguna Seca Raceway in Monterey. Arguably the biggest display of Porsche racing cars on the planet, at RRV you get to see and hear them at speed, then up close and personal in the pits. Go online to “www.mazdaraceway.com/porsche-rennsport-reunion-v” and read the latest information.

Thanks to everyone for their kind words during the transition into my new role as President. The learning curve is steep, but fortunately, our Board is strong and experienced, which helps tremendously. Enjoy your cars, enjoy the club, and I look forward to seeing every-one soon.

The President’s ColumnMIKE HODSON

is proud to include on its pages advertisements from many vendors and sponsors of our region.

Whatever your needs...whether it is servicing your car, making roof repairs to your home, or if you’re seeking professional services...turn first to these pages and support those who support our club.

Our advertisers’ loyalty should be rewarded by ours in return. And don’t forget to mention that you saw their ad right here!

Winter Getaway toRancho Mirage

SBR’s eighth annual MLK getaway weekend be-gan with most of the 50 participants meeting in Moorpark on a warm and sunny Friday prior to our departure for Rancho Mirage. We had very

light traffic and arrived in the desert before noon. A group of 20 people, led by Doreen Pankow and Ted Lighthizer, went on the Palm Springs Aerial Tram and enjoyed lunch high up on the mountain with stunning views of the Coachella Valley.

We were very lucky to have the Omni Rancho Las Pal-mas Hotel and Spa in Rancho Mirage as our residence for the three-day adventure. With its beautiful pools, brilliant flowers and verdant grounds, the hotel offered a luxurious setting for our group to relax and enjoy vis-iting in the warm sunshine.

Our weekend started with a welcome reception on the hotel’s open-air terrace. We were treated to a deli-cious fajita buffet. As always, the reception was a great way to mingle and talk with old friends and meet new acquaintances.

Saturday morning, we traveled in 25 beautiful Porsches to nearby Palm Desert to do a tour of the Liv-ing Desert. We were greeted by our guides and boarded comfortable, open-air trams for the two-hour tour of this amazing venue. Set on more than 1200 acres, this is a unique zoo and botanical garden representing the desert environments of North America and Africa. We saw an abundance of animals and other wildlife, the standouts being giraffes (including a baby), camels, ze-bras, hyenas, cheetahs and a stunning leopard. An im-pressive aspect of this facility is the manner in which

the animals are housed and presented. The habitats are expansive and compatible with the desert surround-ings and have a natural feel to them.

After our tour, we went to nearby Desert Willow Golf Resort for a delicious lunch on their terrace. This prop-erty affords beautiful vistas of the extensive golf course with the jagged peaks of the San Jacinto Mountains as a backdrop.

On Sunday morning, 17 cars headed up the Palms to Pines highway for a thrilling and twisty drive from the desert floor to the town of Idyllwild at over 5000 feet. Once there, we walked around this quaint town and en-joyed the cool mountain air. As this was the day of the football games leading up to the Super Bowl, several of our members did this drive on Saturday afternoon so that they could enjoy the spacious sports bar at the ho-tel and root for their favorite teams along with other fans. The football games have become an enjoyable part of the MLK weekends in the past several years.

During the free periods of the weekend, many of the attendees were able to visit some of the attractions of the desert towns which included the Sunnylands gardens, the Palm Springs Art Museum, Joshua Tree National Park, the Palm Springs Air Museum and, of course, the great shopping at El Paseo.

Sunday evening, we gathered for a farewell group dinner at Lulu’s California Bistro in Palm Springs. We had a delicious three-course meal while enjoying the camaraderie of friends after a long weekend of activi-ties and fun in the warm California desert. =

Intermediate Shaft BearingsPorsche M96/M97 Engines: The IMS Problem

Many Porschephiles are aware of the on-going issues with the intermediate shaft

bearing of Porsche’s M96 and M97 series of water-cooled sports car engines. These were installed in the Boxster/Cay-man from 1997-2008 and the 996/997 from 1998-2008 (ex-cept for Turbo and GT2/GT3 versions). It is a contentious and emotionally charged is-sue, yet it is insidious in nature, given the potential for sudden failure of a very expensive en-gine without much warning. Porsche itself has only tacitly admitted to the problem after it was forced to settle a well-publicized class-action lawsuit just last year.

Your humble scribe has re-mained silent on the issue in the pages of Der Auspuff thus far, but I feel compelled to weigh in on the subject in light of a spate of recent engine fail-ures of customer M96 engines in the past few months due to a failed intermediate shaft (IMS) bearing. The following will explain the purpose of an intermediate shaft in Porsche engines and will examine the implications of the marque’s fateful decision to under-en-gineer the supporting bearing of one of the ends of the M96 engine’s intermediate shaft.

The first myth to dispel is that the mere presence of the intermediate shaft in the M96/97 engine is the root cause of the issue. This is per-petuated by Porsche’s deci-sion to completely eliminate the intermediate shaft from its

current MA1-series sports car engine that was introduced in the 2009-model year 987 and 997 cars (more on this later). The fact is, Porsche success-fully employed an intermedi-ate shaft in the air-cooled 911 from 1964 through 1998 in both street and racing engines.

In any 4-stroke engine, the crankshaft needs to turn at exactly twice the rate of the camshaft(s) and valve train. Whether the engine uses a timing chain or timing belt, this is accomplished by using cam-shaft sprockets that have ex-actly twice the number of teeth as the crankshaft sprocket.

The overhead camshaft lay-out of Porsche’s venerable flat-six engine dictates the use of very long camshaft timing chains. When the 911 engine was designed in the early 1960s, Porsche felt that contemporary timing chain technology was not quite up to the rigors of high-RPM crankshaft speeds, so an intermediate shaft (also known as a countershaft or layshaft) was installed below the crankshaft. The crankshaft and intermediate shaft were meshed together via helical gears, and the larger interme-diate shaft gear enabled it to rotate at half crankshaft speed. The camshaft timing chains were driven via the intermedi-ate shaft, and this extra shaft also provided a convenient

means of driving the large oil pump required by the 911’s dry sump oiling system.

The early 911 IMS was se-curely supported within the engine case halves by a pair of plain bearing shells that re-ceived a constant supply of lu-bricating oil in the same man-ner as the crankshaft bearings. This robust design, along with a crankshaft supported by eight main bearings, powered Porsche to countless racing victories, including 16 of its 17 overall Le Mans victories and countless class wins. The same design remained through the 993 series of 1998, and in all Turbo models through 2009

and GT2/GT3 models through 2012.

Fast-forward to the early 1990s: Porsche was in dire fi-nancial straits, and needed to modernize its production facil-ities and revamp its expensive and slow-selling model lineup. The company hired consultants from the Japanese automotive industry to assist in streamlin-ing the design, production, and logistical processes. Plans were laid for the entry-level Boxster mid-engine sports car and a water-cooled successor to the 993. Though Porsche enjoyed its reputation for craftsman-ship and largely hand-built automobiles, it was clear that the new cars would need to be more mass-produced and

share a number of major com-ponents.

Porsche succeeded in these goals, as the Boxster and 996 shared a common forward body shell and doors, along with many engine and suspen-sion components. The new series of flat-six engine was christened the M96. The M96 engine was Porsche’s volume sports car engine, and was never intended to be turbo-charged or used in any factory racing efforts, so it was not designed to be quite as robust and overbuilt as the engine of the air-cooled 911. This is not to state that the engine was inherently flawed; in fact, the

M96 is a sweet-running engine with wonderful cylinder head design and power capability. It must be said that some cor-ners were cut in the name of cost savings and efficiency of production, but a few reliabil-ity modifications can make the M96 a long-lasting powerplant.

The M96 engine uses a split aluminum crankcase like most of its air-cooled forebears, but it employs a simpler crank-shaft with seven main bear-ings that is supported via a cast-iron girdle that is itself sandwiched between the case halves. This enabled less ex-pensive and complex castings for the case halves, but some of these crankcase girdles shifted

The scary aspect of this failure is that it usually occurs suddenly and without warning. However, some customers who have experienced IMS failure state that the engine ran roughly or made some knocking or rattling noises immediately before failure.

within the crankcase and led to rear crankshaft seal oil leakage issues, necessitating warranty replacement of a number of M96 engines.

Taking a page from the play-book of the 928, the M96 en-gine uses the same cylinder head casting for both banks of the flat-six engine. This saves money and enables tighter packaging as the chain drive for each cylinder head is at opposite ends of the engine. A short timing chain from the crankshaft runs to the inter-mediate shaft below (see pic-ture). The M96 intermediate

shaft is much longer and thick-er than that of the original 911 engine. It runs the length of the crankcase and has chain drive sprockets on either end. The “forward” end of the IMS drives the bank two camshaft timing chain, while the rear end drives the bank one cylinder head. A small hex drive in the front end of the IMS drives the oil pump.

This arrangement is very tidy, but the manner in which Porsche engineers chose to support the large intermedi-ate shaft within the engine case proved to be the M96’s Achilles heel. The front end of the IMS is supported by a plain bearing in the case and is fed

lubricating oil. Unfortunately, the lighter, simpler crankcase design cannot have internal oil passages that run the length of the case in order to lubricate the rear (flywheel) end of the IMS. The designers instead de-vised a small sealed ball bearing that is pressed into the end of the shaft (see pictures). A stud protrudes from the inner race of the ball bearing and allows it to be secured to the engine case with a nut.

This design is adequate in theory and obviously passed all of Porsche’s pre-produc-tion tests, as the ball bearing

design made it to production. The early M96 engines used in the 1997-2002 Boxster and 1999-2001 996 used a double, or dual-row IMS bearing, while Porsche inexplicably changed to a smaller single-row bear-ing in the 2002-2004 996/early non-“S” 997 and 2003-early 2006 Boxster engines. In either case, the IMS bearing is sealed and filled with “permanent” lu-bricating grease.

The first issue with Porsche’s IMS design is that the long, relatively heavy shaft is un-supported in the middle and has timing chains at either end tugging it in opposite direc-tions. The ball bearing that was

chosen is perfectly acceptable when used in a stationary ma-chine that operates at a con-stant speed and load. However, a typical automotive engine experiences drastic changes in load and temperature, which imparts forces that are poten-tially beyond the parameters of this IMS bearing.

In addition, the bearing is exposed to splash lubrica-tion from the engine oil, some of which may leach past the grease seals and into the bear-ing. This can dilute and wash out the grease within, and it is only a matter of time be-fore the individual balls in the bearing wear out. At this point, it is a ticking time bomb. The balls become pitted with wear, and metallic debris is distrib-uted throughout the engine. In some cases, this metallic debris can be seen trapped in the en-gine oil filter (my shop checks for this during every service and pre-purchase inspection), and preventive action can be taken if there is not too much debris in the engine.

Eventually, the IMS bearing will wear to the point where the bearing falls apart, which can wreak havoc on the en-gine. Because the IMS drives the camshaft timing chains, the engine will lose time and pis-ton-to-valve contact will oc-cur. The oil pump may also lose its drive with disastrous con-sequences. If total IMS bear-ing failure occurs, the engine is generally not salvageable. The scary aspect of this failure is that it usually occurs suddenly and without warning. However, some customers who have ex-perienced IMS failure state that the engine ran roughly or made some knocking or rattling nois-es immediately before failure.

According to a survey done by researchers for the afore-mentioned Eisen IMS bear-ing class-action lawsuit, IMS

bearing failure has occurred in about 3% of all M96 engines with the early dual-row IMS bearing, and almost 10% of en-gines with the later single row bearing. Porsche quietly rede-signed the IMS bearing for the similar but updated M97 en-gines of the 987/997 models, replacing it with a much larger and more robust unit. More on this later.

IMS bearing failure can po-tentially occur in any M96 engine, though it must be said that my shop works on a number of cars with well over 100,000 miles on the original M96 engine that have had no problems. The failure is most likely to occur in the later en-gines with the single row IMS bearing, especially those with extremely low miles (less than 30,000) that are infrequently driven and only on very short trips. On the other side of the equation, I have never heard of an IMS bearing failure in an M96 engine that is used in club racing. (There is a large sample of Spec Boxster race cars in PCA and POC club racing.) This further validates the theory of the ball bearing design work-ing better at a constant speed and load, which is seen in high-RPM racing conditions.

About five years ago, Porsche had a sizable M96 engine ex-change program to address the IMS bearing failure issue and other documented issues such as chronic rear crankshaft seal leakage. A complete, plug-and-play factory replacement en-gine with a one-year/12,000 mile warranty could be had for $8,000-$10,000, depend-ing on model. This is certainly not inexpensive by any means but reasonable given the value of the affected cars at the time.

Unfortunately, Porsche’s en-gine exchange program has all but dried up, and the 986/996 cars are likely at or near the

Shown are the three different types of factory Porsche IMS bearings. On the left is a failed early dual-row bearing (notice the missing ball bear-ings); in the middle is a later single-row version with its original grease seals installed; the larger M97 version is on the right. bottom of their depreciation curve. Even if a replacement engine is available, the current list price is $20K or more, and Porsche demands a large core deposit charge up front. This is often not refundable as an M96 engine that has experienced complete IMS failure is not re-buildable in many cases.

The above may be ex-tremely alarming to current and prospective owners of M96-engined Porsches, and it should be. However, there is a cure in the form of preventa-tive replacement of the IMS bearing. A company called LN Engineering pioneered a re-placement IMS bearing about 5 years ago after much research and development.

The basic version of the LN Engineering IMS Retrofit bear-ing is still a ball bearing de-sign, but it uses much stron-ger ceramic balls and has a larger 10MM center stud. (The original 8MM stud design was prone to shearing in half.) The LN bearing lacks oil seals to allow for splash lubrication of the bearing from the engine oil, which is perfectly adequate for the small areas of contact in a ball bearing design. (A pressur-ized oil feed is not necessary unless a plain bearing is used.) LN also offers the IMS solution, which is more expensive and extensive update to an oil pres-sure-fed plain-bearing support that mirrors the factory design for the other end of the IMS.

The LN and other aftermar-ket IMS bearing upgrades re-quire that the transmission, clutch, and flywheel be re-moved from manual transmis-sion cars (the engine remains in the car). The engine’s crank-shaft is locked in place with a special pin, and the camshaft timing chain tensioners are removed to relieve tension. A special puller tool is used to extract the old IMS bear-

ing, and another tool is used to press in the upgraded unit. The camshaft timing is veri-fied, and a new clutch and du-al-mass flywheel are installed if necessary. (My shop always replaces the rear crankshaft seal with the latest version as well.) Tiptronic-equipped cars require removal of the engine and transmission to access the IMS bearing, but there is not much of a cost variable as there are not clutch/flywheel com-ponents to replace.

Several aftermarket suppli-ers have since introduced com-peting upgraded IMS bearing designs, some which may have merit. However, my shop has successfully installed nearly 100 of the LN bearing upgrades in the last five years with great results. Full disclosure: my shop is NOT paid to endorse a certain brand of IMS bearing update, but we feel LN has by far the most depth of experi-ence with M96 engines of any aftermarket Porsche company.

Unfortunately, only M96 IMS bearings can be easily replaced. Porsche’s larger, upgraded M97 IMS bearing requires complete engine disassembly to replace. However, this bearing is much more robust with only a hand-ful of failures reported. Its re-liability can be improved by removing the bearing’s outer grease seal to allow splash oil lubrication (which requires transmission removal). Some of the 2005 and early 2006 model year 987 Boxsters and base (non-“S”) 3.6-liter 997s still use M96 engines and are subject to IMS bearing updates. It is wise to bring your car to a Porsche specialist to determine which engine your early 987/997 is equipped with, as Porsche’s factory records are not reliable.

If your M96 or M97-engined Porsche does experience com-plete IMS bearing failure, the repair options are few. Option

A is replacement with a very expensive factory remanufac-tured engine, if available, plus hefty core charge. Option B is to rebuild the existing engine; this is a viable option only if it is determined that the engine is salvageable after a complete teardown and inspection. If the engine is savable, the engine can be rebuilt with a number of aftermarket reliability and performance upgrades from LN and others, including larger pistons and cylinders.

An increasingly available Option C is to purchase an af-termarket rebuilt M96 “crate engine.” Several independent shops offer such a service, but

it is wise to check the facility’s credentials and solicit the ex-periences of past customers. The M96 engine was designed to be built efficiently and in-expensively in a factory envi-ronment, but it takes a large amount of experience and spe-cialized tools and machining processes to properly rebuild one in an aftermarket shop setting.

Option D is to take a chance on a used replacement engine. This is a risky option, as the en-gine’s provenance is often un-known, and it could be a ticking time bomb itself. If this option is pursued, the engine should at least be checked for cylin-

der leakdown, and it is strongly recommended to remove the cylinder heads for inspection of the cylinder bores. In any case, an upgraded IMS bearing should be installed!

Though Porsche never fully owned up to the IMS issues of the M96/M97 engine, it side-stepped the issue by elimi-nating the intermediate shaft altogether from the current MA1 series of flat-six engines introduced for the 2009 model year. Camshaft timing chain technology has advanced to the point where Weissach en-gineers felt comfortable run-ning the long camshaft tim-ing chains at full crankshaft

speed. A further endorsement of Porsche’s confidence in the MA1 series is that it was deemed worthy of turbocharg-ing in the 2010 and newer 911 Turbo, and a high revving ver-sion is also installed in the lat-est 991 GT3. Let us hope that lessons have been learned! =

The IMS bearing is pressed into the chain sprocket, and its center support stud protrudes through the bearing cover flange.

27FEBRUARY 2O15 DERAUSPUFF

SBR Board of Directors Meeting

January 14, 2015Ameci’s Pizza - Thousand Oaks

Present were: Mike Hodson, Doreen Pankow, Nicolas Liakas, James Edwards, John Alfenito, Chet & Joan Yabitsu, Randy & Sue Kinsling, William & Diane Griswold, Martie Theise, Kenny & Tara Brundrett, Randy Fishwick, Steve Ferrari, and guest, Jacob Castroll.

The following reports and discussions were presented:

Secretary: The November 2014 bi-monthly board meeting minutes taken by Dick Lange were approved as submitted.

Treasurer: The following financial statements for December 2014 were submitted: (1) ending balance sheet by month and prior year comparison, (2) Income & Expense by month and prior year comparison, and (3) Income & Expense by event.

Membership: During the month of December, six new members joined our region including one transfer in. Membership was 728 at month’s end. December’s membership is up two from last month.

Activities: The 2015 Activities Calendar was distributed. Sam Abergel just added a Rusnak Westlake Porsche Service Clinic to our calendar on May 16th.

Editor: The JAN edition’s slight redesign has garnered mostly favorable response. More layout adjustments for the new year are on tap. The FEB issue will debut the new full-page of RUSNAK content.

Distribution: The January Der Auspuff

was mailed on December 29 at a postage cost of $369 leaving a balance of $37 in our account. The entitlement distribution and the discretionary distribution of the spare copies remained the same as the previous months. Requested newsletter postage funding be replenished on a quarterly basis.

Advertising: The advertiser count dropped by one to a revised total of 25 paid advertisers. All other advertisers have stated they will be renewing their ads. You’ll see changes in two advertisers’ ads in the February issue of Der Auspuff.

Goodie Store: Sales at the Holiday Brunch totaled $295. At the January Camarillo breakfast meeting merchandise sales totaled $608. Requested we set up an account allowing the use of a credit card to purchase items from the Goodie Store.

Insurance: Insurance coverage has been received for all January events.

Concours: The 2015 Concours will be held at the Sherwood Country Club. A large lawn with no obstructions will make parking cars much easier. Costs of lunch, lawn and facilities are about the same as we paid at the Four Seasons. A $2000 deposit is required to reserve it.

Autocross: On-line registration with motorsportreg.com is open and we already have some registrants. Brian Rubino has agreed to serve as Steve Ferrari’s assistant. Timing equipment is in good working order and the integration with the timing software has been done. In order to get the event permit, we are required to pay $460 for use of the abandoned runway for two days.

Webmaster: The PCASB.org website has been updated with current events and news. A rotating slideshow of our advertisers and sponsors business cards is now displayed at the bottom of each web page.

President: Provided an update on the Zone 8 President’s meeting held in November. Mike will also be attending the Zone 8 President’s meeting and banquet on January 17th. Reported that dealer sponsorship agreements are finalized for 2015. Stressed importance of maintaining

excellent sponsor relationships by visibly promoting sponsors whenever possible.

No reports were presented by: Vice President, Rally, Archives, Safety, Porsche Mademoiselle Society, R.U.F., Public Relations, or Past President.

Old Business:The Board approved $460 payment to

the Camarillo Airport for the site fee for the April Autocross

The Board approved $2000 payment to Sherwood Country Club as a deposit for the October Concours d’Elegance

New Business:The Board approved adding an

additional $1200 to our postage account to cover first quarter postage expenses.

We will make a decision about what charities the club will support in 2015 at the March board meeting. Jacob Castroll, SBR member, gave an overview of the Police Unity Tour and requested we consider this program as one of our charities in 2015. Mike will send out a notification to members requesting additional suggestions for the club charity.

The Board supported the proposal to set up the process so that credit cards can be used to purchase Goodie Store merchandise.

Discussed setting up a volunteer recruitment program that would bring in new members to help out in a variety of ways at our club activities and expand our pool of volunteers. Also discussed ways to interact with and welcome new members.

Mike will distribute the SBR By-Laws to all Board members.

March Board meeting location will be at Ameci’s Pasta and Pizza in Thousand Oaks.

Meeting adjourned at 8:00 p.m.
