Is it just me, or are departure boards full of on time flights exceptone? It’s usually the only flight of any interest and finding out thereasons why it’s delayed or worse, cancelled, and what theworkaround is becomes a complete mission.

It occurred to me whilst I was scanning the departure board at 07:00the other day - searching for my 7:20 boarding information whilst theboard unhelpfully displayed details of every flight leaving at 11:00 –the format hasn’t changed since the flip board days, it’s the technologyand application which has recently brought Andon Systems back invogue with operations outside of the travel industry.

When ‘Signal Boards’ first arrived on the shop-floor twenty years agoor so they were usually LED based and designed to display basicmessages to operators; usually ‘order to make’, ‘made so far’ and asingle efficiency value. It seemed like a sound concept, yet I visitedseveral sites at the beginning of the technology hype only to see thehigh level LED board turned off. Why? As with lots of newly introducedinitiatives, the boards had a motivational impact to start with but thendisappeared for a variety of reasons; wrong messages, inaccurate data,restricted format, the horizontal scrolling took too long to read, and themost difficult of all problems to tackle – complacency.

In the first part of this series I discussedunderstanding of the need to improve,future attrition of crafts people and howthe basic maintenance processes can helphandle this quandary.

Inherited poor practicesOther things I have observed the bestperformers do is that they deal withinherited poor practices and rules. Themost common of these include:� Agreements that undermine survival.� Counterproductive work relationships.� Performance indicators that drive the

wrong actions.� The wrong people.

Agreements that undermine survivalIt does not need to be union agreements butit often is. You can still today findorganizations where it is unclear as to whomanage the plant, management or union? Aunion exists to protect the interest of itsmembers (The employees). Managementexists to manage the plant to become ascompetitive as it can be. Both unions andmanagement should be interested in longterm good employment security because the

plant stays in business and the skills to makethe right decisions to do that must residewith management. Today’s worldwidedownturn has revealed many amazingagreements that were part of causing thedownfall of some very big corporations. Oneexample is a company that installed robotsto become more efficient, but they agreed tokeep a significant group of employeesemployed and paid even if they now hadnothing to do. This kind of counterproductiveagreements are often produced during goodtimes when the costs could be past on to thecustomers. Therefore they are often inheritedby present management. However, it is theresponsibility of present management to dosomething about such agreements.

The way to do that is of course to havevery transparent and open discussions andcooperation with your employees or unionabout what needs to be done and why. Andit must be clear who manage the company.

Best performers have a clear, welldocumented and well communicated planthat describes why, what and howproductivity improvements are going to bedone in next five years. The challenge is

that many organizations most probablyhave seen so many plans that were neverfully implemented before they werechanged so employees will take a waitand see attitude instead of fullyparticipate. Best performers stay with theplan long term even when keymanagement changes occur. Counterproductive work relationshipsThe most common counterproductive workrelationship is organizations working insilos. In the manufacturing part of anorganization this refers to operations,maintenance and engineering. Thesedepartments often do not work in apartnership. Instead it is common to seeengineering (new projects) isolated frommaintenance and operations. Operationsview themselves as the customer ofmaintenance and maintenance viewthemselves as service providers tooperations. Best performers see thesedepartments as partners in production(manufacturing). I have written muchabout this in previous articles. reliability and fast throughput of manufactured products and as a consequence,

manufacturing costs, including maintenance costs, are low.

Performance indicators that drive thewrong actions

Lost productionBest performers do not record lostproduction per department, such asmechanical, electrical, instrumentation oroperations, they see that as a waste oftime and it does not promote apartnership. Instead they select whichproblems to solve and then they solvethese problems. To assume that aproblem, for example, is electrical is tostart problem solving from the wrongbeginning. Best performers measure totalreliability as a joint performance

measurement and do not measurereliability performance per department.

Busy timeBest performers do not measure craftpeople’s “Busy Time” or “Wrench time”.They understand that busy people are notalways productive; in the maintenance arenabusy people are working hard during a breakdown and less when there are no breakdowns. To have no break downs is of coursea more desirable situation. To measurewrench time is also a very outdated andnegative approach to people. Bestperformers measure instead the efficiency ofthe process people work in. If preventive

maintenance coupled with planning andscheduling of work is done well, then peoplewill be less busy with ”Wrench Time” andmore with other value added work that isnot always visible, such as Root CauseProblem Elimination, Precision Planning ofrepetitive and/or bottle neck jobs, etc.

The wrong peopleIt is most probably politically correct to saythat “People are our most valuable asset”it sounds good, but it is wrong. The “RightPeople are our most valuable asset” ismore correct.� www.idcon.com

This coal fired power station, originallyowned by Welsh Power, but now a Scottishand Southern Energy facility, has three 131megawatt generators which supply powerto the Newport and surrounding area.

Prior to the upgrade, other types ofmonitoring equipment was being used,including GEC Type 6 turbine supervisorysystems and Alstec Type 7 equipment forvibration monitoring. Engineers atUskmouth acknowledged that both thesesystems were obsolete and this wascausing problems in terms of support andreliability of operation. As part of theupgrade, Sensonics supplied and fittedtheir Aegis VME (Vibration) and Sentryturbine monitoring systems to the turbineand alternator.

The vibration sensors fitted includedSensonics PZV2 piezo-electric velocity

transducers. These units were selected,rather than accelerometers, based on theirsuperior noise performance in heavyindustrial environments and uniqueinternal signal processing which eliminatesthe potential for resonances through suchcauses as steam noise. They also offer anadvantage over traditional moving coilvelocity transducers with a superiorfrequency response and no moving parts.As a result of installing the newmonitoring equipment the problemsassociated with the previous system havebeen eliminated and the engineers atUskmouth are appreciating the reliabilityand state-of-the-art features of theSensonics equipment.

Monitran Technology’s digitalsignal processing (DSP) unitdelivers real-time turbine bladetip condition monitorin

Monitran Technology, the R&Darm of vibration anddisplacement sensor OEMMonitran, has developed adigital signal processing (DSP)unit for the real-time monitoringof turbine blade conditions.

The unit reflects ‘live’ bladehealth by providing traffic-light-type indicators: green for safe,

amber for advisory and red fordanger. Also, for each condition,there is a programmable outputcapable of switching up to 30Vat 5A, which means the unit canbe easily integrated into controlcircuitry and to provide anautomatic shut-down of theturbine if necessary.

Donald Lyon, MonitranTechnology’s Managing Director,comments: “Up until now,turbine blade health monitoringhas required the capture ofdata, often with the turbine off-

line, and then extensive andtime-consuming data analysis.Our DSP unit affords real-time,in situ data analysis, allowingplant owners and other users ofturbines to adopt predictivemaintenance strategies, and tooperate more cost-effectively.Also, if the unit is playing a rolein the turbine’s control circuitry,it can reduce the risk ofcatastrophic failure if somethingdoes go wrong.”

Monitran Technology’s DSP unithas four channels which areeach intended for use with aneddy current probe and suitabletrigger circuitry (such asMonitran’s T3 unit) andprocesses data relating to blade-tip-to-casing clearance and byrecognising any blade-to-bladelead or lag issues.

The use of all four channelssupports the placement ofsensors at approximately 90degree intervals around theturbine’s casing. Lyon adds:“Investigatory work we

conducted with QinetiQindicated that bladedeterioration can occur in lessthan a single revolution.”

A fifth channel on the unit isintended for a traditionalaccelerometer, so that vibrationlevels may also contribute to theoverall picture of turbine health.In addition, all five channelsfeature digital (first in first out –FIFO) buffers for pre- and post-trigger recording, and can feedexternal digital recorders.

Once per revolution (OPR) signalsare also provided; one input andfour synthesised outputs.

The unit is in a standard DIN railmount format, and measure 156x 86 x 56mm (L, D and Hrespectively). It is available withthe control panel either integralto the unit or as a separate item(say for wall-mounting). It occurred to me whilst I was scanning thedeparture board at 07:00 the other day -searching for my 7:20 boardinginformation whilst the board unhelpfullydisplayed details of every flight leaving at11:00 – the format hasn’t changed sincethe flip board days, it’s the technology andapplication which has recently broughtAndon Systems back in vogue withoperations outside of the travel industry.

When ‘Signal Boards’ first arrived onthe shop-floor twenty years ago or so theywere usually LED based and designed todisplay basic messages to operators;usually ‘order to make’, ‘made so far’ anda single efficiency value. It seemed like asound concept, yet I visited several sites atthe beginning of the technology hype onlyto see the high level LED board turned off.Why? As with lots of newly introducedinitiatives, the boards had a motivationalimpact to start with but then disappearedfor a variety of reasons; wrong messages,inaccurate data, restricted format, thehorizontal scrolling took too long to read,and the most difficult of all problems totackle – complacency.

From the same spectrum of reactionsas frustration, complacency is born of notbeing able to influence a situation, andnot being concerned or fully understandingthe consequences (or the impact to youpersonally). I have no doubt this is thereason many LED boards failed to deliverany real operational value the first timeround: they were used in isolation. Its allwell and good knowing the required orderis 10,000 units but it’s not much use if noone is alerted to the fact we have onlymade 500 units in the last 8 hours, and

access to supporting information (why arewe running so slowly?) is difficult. Weneed to know the direct impact to theshift. To compensate for this factor, manycompanies tried to display far too muchinformation – abbreviated to get it on thescreen and requiring a printed legend todecode the short hand. So whilst targetsdisplayed in isolation are meaningless, tenscreens full of data that take an age tocycle through are just senseless. (Take thecase of the airport departure board. At07:00 I really do not need to know aboutflights leaving at 11.00, it’s just frustrating;my eyes glaze over and I’m in danger ofbecoming so complacent to the scrollingflights I miss the relevant screen as itloops round).

What is the purpose of Andon Signalling?The ‘Andon’ signalling concept, as withmost things lean, originated in Japan andwas a method pioneered as part of theToyota Production System. The puristapplication of the theory (Jeffery Liker,2004) gives workers the ability to manuallystop production with the flick of a switch ifa problem is detected – there’s a partshortage, a quality defect or safetyproblem for instance – and work resumesas soon as the maintenance team finds asolution. During this time an Andon light inthe centre of the workstation flashes red tocommunicate a problem, amber to indicatethat maintenance is now dealing with it,and green to announce we’re ‘good to go’again. The technology and use has evolvedsince the fifties and over the last twentyyears or so Signal Boards have replaced‘traffic lights’. The displays, usuallytriggered automatically by the line rather

than the operator, have become more aform of communication than a signallingsystem. This has presented its own set ofproblems (as outlined above) but today’stechnology can provide a great deal ofuseful information with just as much clarityas the old traffic light system - and withoutthe need for a printed legend. But forAndon Systems to be genuinely useful toolsin today’s manufacturing environment,they need to display relevant informationin a way that motivates.

So what makes a good Andon Signal Board?An important consideration whenimplementing an Andon System is to finda way to display real-time informationbecause detail of what was happeningfive minutes ago is already too late. Thesedays, data capture systems on factorylines make this easy and not only that,the alerts can be automatically logged inthe core OEE system database to bestudied as part of long-term continuous-improvement programmes.

We also need information that is easy tounderstand and can be processed (read)quickly, so simple digital tables displayed onLCD or plasma PC/TV monitors are the wayforward. I’ve seen some recentlyimplemented Andon Systems which falldown at the first hurdle – for some unknownreason they are programmed to display likethe archaic LED boards. There have beenplenty of studies on the importance ofaesthetics in presentation, so let’s keep theSignal Boards fresh and consistent withother systems’ interfaces in operation.

motivate staff. So the Signal Boardsshould not be functioning in isolation.Instead, the Andon System needs to workin conjunction with other communicationspoints, alerting key operators to checktouch screens on the shop-floor whichdisplay supporting performance data. YourAndon System could also trigger BusinessAlerts to mobile phones/e-mail etc tokeep relevant managers informed.

What information should be displayed?I’m often asked what data should becommunicated and essentially the AndonSystem ought to be configurable for youroperation so that the alerts are relevantand useful, but here are some generalguidelines and comments: � OEE SCORE and a value for each

element (AVAILABILITY, PERFORMANCE,and QUALITY) are all useful measuresbut we need to make sure we displayrelevant snapshots, i.e. today/thisshift etc.

� CHANGEOVER FREQUENCY and TIME areagain useful metrics if we displayactual times and targets as well

� WASTE QUANTITY/PERCENTAGE andENERGY COUNT are definitely relevantdisplay elements if waste is a bigproblem in the plant

� DOWNTIME THIS SHIFT is also relevantbut just the Top 5 issues for that shiftare realistically going to be of interestto operators and maintenance team

The ideal message...The best way to motivate is to give asnapshot glance of the things that areimportant to ‘me as the operator’:

� I started production on this shift at 06:00

� Remind me how many I need to make 14,000 units

� Remind me when I am likely to finish 13:50

� It’s now 08:30, tell me how many I should have made by now 3,680

� Tell me how many I have actually made 2,455

� Tell me how that affects my finish time 14:30

It’s simple; if my shift is 06:00 to14:00 and I’m due to make 14,000 units,there is little point is letting me know at13:00 that we are miles behind. Warn meas the problems occur so that I can take

the necessary steps to get the help I needto try and get back on schedule.

So does Andon Signalling work – is it motivational? Yes I believe so and in fact most peoplethink it’s a good idea. A quick calculationwill work out the difference between the‘order quantities’ and the ‘actual made’ toget the remaining quantity, but estimatedtime to finish is a little harder to computemanually. Just think how motivational it is ifan accurate ‘Expected Finish’ time appearsbefore us in black and white – or better stillin flashing red with a warning sound! If wethought we were due to complete theorder by 13:50 but now the best predictionis 14:30, there will be implications for staff,materials, changeover teams, hygiene, andcustomers, so the sooner we know thebetter. It’s also worth knowing thatwhatever we do, it’s probably nowimpossible to complete this order on time,focussing everyone on fixing the problemsand avoiding any additional delay.

One more screen will help.

When the line comes to a completestop, or we have a period of prolongedslow running, people will obviously beaware of it but tell them again via a SignalBoard and alert them to each second of losttime and the stoppage reason.

It may be taking it too far but I’veseen this type of board displayed in afactory with the sound of cash tills ringingthrough the speakers to signal the fact thatfor every second production was stoppedthey were losing lots of money. It certainlygot everyone’s attention!

Communicate to motivate...Opening lines of communication throughoutthe plant is vital so that operators insupporting or feeder areas know what’sgoing on across the relevant lines. If we arebottling whisky, and the glass supply teamis based on a different level to the fillingstation, it's good to let that department seethe Andon Signal Board for the fillingstation. Especially the ‘Stopped Status’screen, alerting them to the fact that build-back may soon cause their process to cometo a stop too. Equally, the packingworkstation is going to be affected so theSignal Board gives the team a heads up.Keeping everyone in the loop provides asense of control and keeps everyone closeto, and involved in the task at hand.

One final point; as Andon Systems arenow usually PC based, (why would youspend money on restricted old LEDtechnology?) displays screens are back underdirect, real-time control, so use them tocommunicate in other ways - ‘Line A, don’tforget the H&S meeting at 11am.’ You mayalso want to consider streaming the SignalBoard output to the PC screens of key staffand managers, keeping the pressure on. Atleast no-one will be able to say ‘I didn’trealise things had been so bad on my shift.’

Now all I need to do is convince mylocal airport to add a column to theirdeparture boards to direct people in‘Stopped Status’ situations - even if themessage is ‘grab a coffee and the paper,we’ve checked all alternative flights andtravel routes and unfortunately you’re infor a two hour wait’. Although not in somany words obviously!

The IT DepartmentThe Equipment list, Stock Register andHistory of transactions are importantfunctionalities for the IT Department whomanage the network of workstations,servers and printers. The maintenance workis mostly curative but the departmentmanager, Mr Berthod, aims to introduce apreventative aspect to the work.

With better handling of maintenanceactivities it will be possible to distinguishbetween work orders that relate to newequipment, new software etc and thosethat relate to a breakdown of existingequipment or software. The departmenthandled 3218 work orders in 2007 and3091 in 2008.

The IT department aims to optimisethe functionalities of Coswin and thequality of information and reporting. “Theinteresting thing behind the data, are thestatistics. The creation of reports anddashboards from which we can identifyindicators to press the levers and modifyour strategy.” explained Philippe Berthod.

The Technical DepartmentThe part of the Coswin database that isused by the Technical Department is being

The maintenance management inhospitals covers several differentdepartments each with their own group ofusers. The Biomedical Department isresponsible for the maintenance ofmedical equipment. Its responsibilities areto Ensure the Maintenance of equipmentand Ensure the safety of people andequipment. This department is composedof 5 people.

The Technical Department manages allthe non-medical equipment of theestablishment; buildings, plumbing, heating,air conditioning, paint, lifts, furniture, bedsand so on. The department is composed of22 employees. Finally, the IT Department isresponsible for managing all the computerequipment. It is composed of 12 employees.

In September 2006, the BiomedicalDepartment was at the beginning of aprocess for the implementation of acomprehensive CMMS solution for all threedepartments.

They chose Coswin 7i because of thehigh customisability of its modules. Thehospital maintenance has now undergonea revolution. Up until the implementationof Coswin, each department worked

independently. Now they are all able towork together and share information. “Inorder to simplify and harmonise things,we wanted all the services to be using thesame piece of software”, explainedNadége Aubert, the manager of theBiomedical Department.

Another peculiarity of the hospital isthat the maintenance is planned accordingto buildings and geographical locations forthe Technical Department while theBiomedical Department manage theirwork according to the equipment involved.

The technicians who carry out thework often travel between the two sites.

Making things simple for requestersand workers.The three maintenance departments havean unlimited number of users who cancreate job requests. However, nearly 70%of the job requests are created by thedepartment maintenance staff, rather thanby others who submit their requests byemail or telephone.

The aim is to deliver a solution thatwill enable the staff of all the departmentsto input the information related to theirjob requests. The medical services use aweb based version of Coswin with oneaccess that covers all the workstations.

The hospital has a total of 956 bedsand all the equipment that goes withthem. The department handles about 50requests per day. They have to be able toconfigure the software so that it is easy touse for everyone who might need tosubmit a Job Request, and at the sametime they have to define and parameterthe nomenclature to be used for all theequipment. They aim to have Coswin fullyoperational by September 2009.

The particularities of the Hospital sectorThe maintenance of hospitals mustconform to many regulatory standards.“Coswin records the work time and theregulatory practices of a job on a device ora product. This is beneficial because itallows us to organise the activity. “explained Mr. Said Ben Rejdali, TheTechnical Department Manager

Certain jobs require permits andplanning. “Compared to a classical buildingthere is not a large difference, it is themethodology for work on the various sitesthat is different. For example, we needspecial autorisation for works to be carriedout in the operating block”.

Medical equipment managed by theBiomedical Department is subject to the“matériovigilance” program. That meansthat risks linked to a piece of equipmentare constantly monitored. The equipmentis grouped into 4 classes according to theircriticality (see above).

If a supplier reports a defective batchor a fault with a piece of equipment viathe AFSSAPS (l’Agence Française deSécurité SAnitaire des Produits de Santé) itis necessary for the staff to be able tomanage this and use the information toplan their maintenance tasks.

The ability to link documents and filesto records and transactions in Coswinmakes it possible to track the data andconsult the information when needed.Nadège Aubert described the functionalityas “The ability to manage documents viathe CMMS rather than on paper”.

The Bio-medical serviceThe bio-medical department manages allits equipment and stock inventory withCoswin. Planning of preventative

maintenance is also done with Coswin.“Coswin 7i is a good CMMS with a lot ofpotential. We can do many more thingsnow that we have Coswin”, said NadègeAubert.

The bio-medical department handled550 preventative maintenance tasks and1180 curative maintenance tasks in 2008.They now plan to use Coswin to developviable indicators and business intelligence,improve their stock management andtrack costs associated with pieces ofequipment.The main results expected

Not only is News International’s newnewspaper printing plant in Broxbourne,North London, the most modern in Europe,it is home to what is believed to be theUK’s largest ever compressed air pipeworkinstallation. Almost four miles of Legris’rapid-fit Transair system have beenspecified to feed an area the size of morethan 12.5 football pitches.

The plant has a capacity to produceover 150 completed copies of a full colourtabloid every second and is the UK’s mainprint centre for The Sun, Times, SundayTimes and News of the World, as well asfor other newspaper publishers.

Compressed air is fundamental topractically every process at the centre -from offloading giant reels of paper todriving ink into the presses and finallybanding and packaging the finishednewspapers for dispatch.

Greater versatilityAlthough galvanised steel pipework wasoriginally specified for the compressed airnetwork, M&E contractors SkanskaRashleigh Weatherfoil (SRW) realised thatthe programme to install and commissionthe multi-million pound presses stage bystage on “key access dates” called for asystem that offered far greater versatility.Not only was compressed air required forthe completed building, it would even berequired to actually build the giant presseson site.

The modular assembly characteristics ofTransair in lightweight aluminium coupledwith its high energy efficiency in operationwere to provide a dual advantage for boththe building services contractor and enduser. “To move away from traditionalgalvanised steel was a big decision for us,”said Skanska’s Project Director Mark

Rhodes. “Of all the services we wereinstalling, the decision on compressed airpipework and the compressors was vital.There could be no going back.”

With an agreed programme tocommission and release each press and itssupporting machinery every five weeksthroughout the project, SRW went totender, appointing Legris’ Transairdistributor Airchannel to supply andmaintain the system. “Because Transair is arapid fit system, it can be installed far morequickly than galvanised steel. Requirementsinevitably change in a project of this sizeand the system can be modified just asquickly when required. It’s a 24-hour a dayoperation every day with no room fordowntime. With Transair, each branch canbe isolated or diverted separately in amatter of minutes. Importantly, we don’tneed to shut the system down to makethose modifications,” said Mark.

Most efficientThe five-storey building, locatedstrategically next to the M25 motorway,stands 30 metres high and 175 metres longto house two halls with three giant printingpresses in each. Airchannel have installedfive HPC compressors - one variable andfour fixed - in each of the two plant roomsto provide the site with a total capacity of8830 cfm. A computerised energymanagement system supplies the mostefficient configuration of air to match peaksand troughs of demand throughout the day.In any one year, operating 24 hours a day,seven days a week, no compressor willwork more than 68 hours over another.

A network of Transair pipework is usedto feed the length and breadth of theplant in diameters ranging from 76 mm to16.5m. The smooth-bore aluminium

pipework is corrosion resistant, while therapid-fit polymer connectors are “fullbore”. As they do not inhibit the flow ofair through the system, they offer thelowest pressure drop between compressorand point of use for optimum efficiency.Every component within the system isreusable, interchangeable and guaranteedby Legris for 10 years.

“Because the sizes we were using area simple push-fit connection, Transair hasallowed us to create at least 500 take-offpoints from the network with theminimum of delay,” said Mark. Withgalvanised steel, the increased timescaleand requirement for labour would havebeen massive. Transair can be modifiedeasily and it’s by far the most efficient inuse. That’s important with any system, butwhen you consider the magnitude of thisproject, it really is a critical decision.”

The system feeds every major item ofequipment at the plant, with circuitsextended and modified rapidly as morepresses and ancillary equipment havecome on line.

“There have even been Health and Safetyadvantages,” said Mark. “Transair is a cleansystem to install, unlike galvanised with itsrequirement for oil for pipe threading.

Because we’ve used Transair stage bystage, we’ve had plenty of time to test it,”he concludes. “We’d definitely use it again.It’s saved us time to supply and install andit’s saving the end user money inoperation. Everybody’s happy.”

The world's biggest printing plant isoperated by News International,publishers of The Times, Sunday Times,News of the World and the Sunnewspapers, and owned by mediamagnate Rupert Murdoch.

The £650 million investment features12 state-of-the-art colour printingpresses, which cover an area the size ofaround 13 football pitches. As part of theproject a complete compressed airsolution, which included a dedicatedmoisture free air system for thesophisticated Agfa computer-to-plate(CTP) presses, was designed, suppliedand installed by Airchannel.

The Agfa CTP system cuts cost andtime by eliminating the film step whileimproving production speed and printquality. To establish the moisture freesystem Airchannel supplied three desiccantdryers fitted with dewpoint dependentswitching, each of which has a dedicatedair receiver and features smoothborealuminium pipework.

Using dryers significantly decreases thepotential for breakdowns, which avoids theimpact on production of downtime as wellas reducing maintenance and repair costs.

The new plant brought the end to anera with the purpose built facility atBroxbourne in Hertfordshire taking overfrom the company’s Wapping site in eastLondon, which itself revolutionised theindustry in the 1980s.

As well as being the biggest, it is oneof the most efficient printing sites with the

ability to print some 70,000 full colournewspapers every hour, which is more thantwice as many when compared to Wapping,where it was around 30,000 per hour.

Airchannel completed the installationin two phases, beginning with the supplyof 10 compressors, 10 refrigeration dryers,20 receivers and a complete condensationmanagement system along with 150metres of exhaust ducting.

To ensure a clear development processwas followed, a series of 120 workingdrawings were produced to support theinstallation. All 645 pneumatic andisolation valves were tagged andidentified onto both the compressor plantroom and pipework schematic drawings.

The second phase involved the supplyand installation of over seven kilometres(around 4.5 miles) of pipework to take thecompressed air around the building.Working closely with Skanska SRW, the sitemechanical and electrical (M&E) contractor,this was designed by Airchannel engineersto ensure a smooth flow of air and avoidany drop in pressure.

The system is linked to a HPC SIGMAAir Manager that accurately monitors,records and controls the entire installationensuring that energy costs and powerconsumption are minimised.

And with the increased concerns overenvironmental impact from energyconsumption, this also assists the newplant to significantly reduce its carbonemissions footprint.

manager, commented: “We appointedAirchannel to handle the entirecompressed air installation on thisprestigious contract as the company hasthe resources and expertise to design andfit an energy efficient solution on time andwithin budget.

“It is a demanding operation butAirchannel has ensured the new system isreliable and fully meets the needs of thehuge site. As well as delivering runningcost benefits it also significantly reducesthe carbon emissions and environmentalimpact of the plant, which were importantaspects to incorporate.”

With two compressor plant rooms,each featuring one variable and four-fixedspeed rotary screw compressors, alongwith five dryers and 10 receivers, a totalair capacity of 256 cubic metres (over9000 cubic feet per minute) is delivered at10.5 Barg.

The DSD compressors installed featurea number of technical benefits, such asboth the drive motor and air end operateat the same low speed, for direct couplingof the drive and compression units, whichprovides significant energy savings.

Airchannel has also been appointed toprovide a full on-going support service anda complete maintenance solution toensure that the high-tech presses keep theinternational news flowing at full speed.

It is possible that lower plant utilisationmay remove the need for annual shutdownprocedures but, nevertheless, maintenanceshould not be neglected. In fact, shortershifts may provide the opportunity forroutine maintenance to be conductedwithout the need for major disruption.

With air compressors there is a closeanalogy to car servicing: in order tomaintain a vehicle’s peak performance andreliability, the perceived wisdom is that itshould be serviced at the manufacturers’recommended intervals by specialistengineers with factory-trained expertise andthe capability to fit genuine spare parts.

Maintenance makes up the smallestproportion of total operating costs for acompressed air system, generally in theregion of 5-10% of the initial equipmentinvestment value. By adopting a wellplanned maintenance programme it ispossible to not only anticipate these costsbut to extend the service life of theequipment and to achieve 100%operational efficiency.

Maintenance issuesWhile most plant operations will rely onthe original equipment manufacturer’sscheduled service plans, carried out by anaccredited distributor or service centre,there will be instances where the level ofengineering knowledge will enable themaintenance procedures to be undertakenin-house. In either situation there arepractical issues to be considered.

For instance, one way to tell if thecompressed air system is being wellmaintained and is operating properly isperiodically to track and record power,pressure and flow readings. If, on later

checks, power use at a given pressure andflow rate goes up, the system’s efficiencyis degrading. This also indicates whetherthe compressor is operating at fullcapacity, and if the capacity is decreasingover time..

Here are some of the maintenanceissues for specific system components:

The Compressor PackageThe main areas of a compressor systemthat require maintenance are thecompressor itself, heat exchanger surfaces,the oil separator, oil levels, oil filter, andair inlet filter.

The compressor and intercoolingsurfaces need to be kept clean; if they aredirty, compressor efficiency will beadversely affected. Fans and water pumpsneed inspection to ensure that they areoperating at peak performance.

The oil separator in a lubricant-cooledrotary screw compressor generally startswith a 0.2 bar pressure drop at full-loadwhen new. Most manufacturers’maintenance manuals suggest changingthem when there is about a 0.6 barpressure drop across the separator.Because compressor lubricant can becomecorrosive and degrade the equipment andthe system efficiency, the oil and oil filterneed to be changed as per manufacturer’sspecification which in our experience, anddepending upon operating conditions,requires oil levels to be checked monthlyand, in the case of oil-injected screwcompressors the lubricant to be changedafter 4,000 running hours. As a rule, theoil filter should be be replaced annually.Oil-free screw compressor lubricants allowa considerably longer interval between

lubricant replacement, up to 16,000running hours.

The compressor’s air inlet filters andpiping also need to be kept clean. A dirtyfilter can reduce compressor capacity andefficiency, so filters should be maintainedat least per manufacturer’s specifications,taking into account the level of airbornecontaminants at the system’s operationalsite. It is our experience that a weeklycheck is advised and the filter unitreplaced on an annual basis.

Motor drives If the electric motor driving a compressoris not properly maintained, it will not onlyconsume more energy, but be apt to failbefore its expected lifetime. Therefore thetwo most important aspects of motormaintenance are lubrication and cleaning.

Over-lubrication can be just as harmfulas under-lubrication and is a commoncause of premature motor failure.Manufacturer’s typically recommend thatmotors should be lubricated anywherefrom every two months to every 18months, depending on annual hours ofoperation and motor speed.

Since motors need to dissipate heat, itis important to keep all of the air passagesclean and free of obstruction. For enclosedmotors, it is vital that cooling fins are keptfree of debris. Poor motor cooling canincrease motor, temperature and windingresistance, which shortens motor life andincreases energy consumption.

Motor belt drives also require periodicmaintenance because, under normaloperation, belts stretch and wear andtherefore require adjustment. Tight belts canlead to excessive bearing wear, and loose

belts can slip and waste energy. A goodrule-of-thumb is to examine and adjust beltsafter every 400 hours of operation.

Air treatment equipment Fouled compressed air treatment equipmentcan result in excessive energy consumptionas well as allowing poor-quality air todamage other production equipment.Dryers, aftercoolers, and separators shouldall be cleaned and maintained according toindividual specifications but, in the mainthat will mean a monthly inspection and theappropriate action taken to maintain peakoperational condition.

Leaks Leak detection and repair is an importantpart of any maintenance programme. Evena small leak can result in higher energycosts and downtime. For instance, a onemillimetre hole in an air line supplying airat 6bar pressure can leak air at the rate ofone litre per second, resulting in a powerloss of 0.3 kilowatts at the compressor.Regular leakage checks should beconducted throughout the air line and atfittings, clamps, valves, hoses, regulators,filters, gauges and all end-use equipment

Automatic drain traps Most compressed air systems havemoisture traps located throughout the

Air line filters – Replace particulate and lubricant removal elements when pressure drop exceeds 2 to 3 psid. Inspectall elements at least annually regardless of pressure drop indication.

Water cooling system – For water-cooled systems, check water quality (especially pH and total dissolved solids), flow,and temperature, and clean/replace filters and heat exchangers per manufacturer specifications.

System leaks – Check air lines (especially joints), fittings, clamps, valves, hoses, disconnects, regulators, filters,lubricators, gauge connections, and end-use equipment for leaks.

System cleanliness – Check system for compressor and motor lubricant leaks and cleanliness.

Boilers come in a vast array of

configurations, however, all operate under

the premise that water will boil at higher

temperatures when under pressure.

Operating at a higher temperature allows

more energy to be put into the steam in

the form of higher pressure. Should the

integrity of a boiler be compromised,

either from exceeding the design limits or

because of mechanical failure of the units,

the results are catastrophic. The water in a

boiler is in a liquid state only because it is

under pressure. As soon as the pressure is

removed the water will "flash" into steam

in adiabatic reaction. This steam, while at

a lower pressure, will expand at an

exponential rate. Thus the fragments of an

exploding boiler are propelled at

horrifying speed. For example: a boiler having a one

cubic foot volume, operating at a pressure

of 150psi, has roughly 21,600 pound feet

of energy contained in it. To put this in

perspective, if the boiler weighs 100lb

and develops a hole that vents its

contents in 1/10 of a second, the boiler

would be accelerated to a velocity of 118

feet per second or about 80 miles per

hour! A similar scenario would occur if the

safety valve failed, resulting in

catastrophic boiler failure.

In March last year a calorifier used to

provide domestic hot water ruptured

during operation in a factory. Consisting of

a copper shell, bronze tube plate and

copper "U" tube bundle, the old waterside

shell was fitted with a relief valve. The

tube nest was supplied with steam

controlled by a thermostatic temperature

controller. The shell longitudinal seam and

the end caps were riveted.

The system had been out of service for

an extended period and had been

scheduled for demolition for the past five

years. Because it was "about to be

scrapped", it had not been descaled.

Following a requirement for extra hot

water, the vessel was returned to service

The 1955 Factories Act Sub Section 40 states "a boiler and all its fittings must be

properly maintained". Yet Health & Safety Officers are frequently called out to accidents

where calorifiers, boilers and hot water heaters have exploded because safety valves,

encrusted with limescale, have not operated correctly. If there is a build-up of pressure

in the vessel and safety valves are not operating explosion will occur causing severe

damage and possible injury to personnel

and shortly afterwards ruptured under

pressure. The vessel tore along the riveted

longitudinal seam and around both end

caps. The force of the explosion moved the

vessel about two metres off its

foundations and severely damaged

adjacent equipment and parts of the

building in which it was located.

The inspector's report noted that the

bends at the ends of the tube bundle had

what appeared to be long-term minor

cracking and evidence of more recent

sudden cracking. In his conclusions he

surmised that this more recent cracking

caused an overpressure that could not be

handled by the relief valve (especially in

what appeared to be its impaired

condition resulting from a long-term build-

up of scale around the safety valve seat

and disc) and the vessel ruptured. A later

report concluded that the disc and valve

seat could not be separated, because of

scale build up, and the valve did not lift

under a test pressure of 175 psi.

A further illustration of the dangers of

scale build-up in safety valves is well

documented in an explosion of a calorifier

in a modern single storey office building.

Fortunately, in this instance the calorifier

exploded at 2.00 a.m. so no one was

injured. The calorifier rocketed through the

reinforced concrete floor of the building

and through the roof. The blast was of

sufficient velocity to destroy a large

section of the floor and resulted in

considerable damage to the building,

computer equipment, plant in the

basement and to a telephone exchange.

The calorifier had ripped apart at the

bottom end, at or near the shell to

endplate seam. The shell minus its bottom

had then landed on the roof of the

building and the bottom endplate was

found under the rubble, still resting on its

concrete supports. It was estimated that

an explosion force equivalent to

approximately 23lb of TNT had been

created to cause such damage. It was

established that the calorifier had been

out of use for a period and the flow and

return valves on the shell had been in the

closed position. On the day of the

accident, steam had been leaking into the

coils and over a period of 18 hours the

temperature, and consequently the

pressure of the 600 gallons of water in the

calorifier, gradually increased until finally

the vessel exploded at what was later

calculated to be a pressure of

approximately 65 psi compared to its

normal pressure of 23 psi.

A vent pipe had been fitted to the

system, but this was isolated when all

valves on the calorifier shell were closed.

This only left the safety valve to relieve

the pressure situation, but it failed as scale

had accumulated around the valve head

and its seat.

Following the accident, laboratory tests

were carried out to simulate conditions

where a safety valve could be prevented

from lifting at its set pressure due to

adhesion between the valve head and its

seat. Experiments were conducted on a

variety of valves at different temperatures.

Water obtained from the site mains was

dripped into safety valves and allowed to

evaporate. Scale was thus formed and, on

one occasion, a valve, which had been set

and tested at 35 psi, was scaled to its seat

after only 40 days. Under subsequent

hydraulic test the safety valve operated

with a loud report at a pressure of 92 psi.

The inspectors concluded that it was

likely that the safety valve had "wept",

which in the warm environment of the

plant room would have produced the scale,

which had built up in just a few months.

Following their findings, the inspectors

conducted trials on other safety valves

taken from heating boilers and systems in

different parts of the country. Of the total

number of valves checked, approximately

2% showed significant sticking.

How can such accidents be prevented ?

Regular testing of safety valves is essential

and, if accidents are to be avoided, it is

imperative that ongoing scale prevention

is carried out on all hot water boilers and

calorifiers. One way of preventing scale

build-up, not only on safety valves but also

in boilers, calorifiers and pipelines, is

through the installation of physical water

conditioning equipment.

From October 13 – 15, everything at theMOC, in Munich revolved aroundmaintenance solutions that contribute tobusiness success, all in keeping with themotto "Cut costs. Save energy. Guaranteequality." The countries with the largestcontingents of visitors were Germany,Austria, Switzerland, the Czech Republic,Slovenia, Finland and Italy, in that order. Atotal of 230 exhibitors presented non-sector-specific solutions for themaintenance, repair and inspection ofplants and machinery.

MAINTAIN 2009, the International Trade Fair for Industrial Maintenance, closed its gates

with extremely satisfied exhibitors but fewer trade visitors from 36 countries

Norbert Bargmann, Managing Directorof Messe München GmbH, was alsopleased with the fair's results: "We provedyet again that Munich is the home of themaintenance industry! 94 percent of ourvisitors make purchasing and acquisitiondecisions, and 91 percent of all visitors areplanning to attend MAINTAIN again nextyear. Even though we had to deal with adifficult business environment this year,once again MAINTAIN showcasedmaintenance solutions at the highest level.That is also reflected by the fact that one-fourth of all visitors attended the fairspecifically to prepare for and makeinvestments. 80 percent of those visitorsactually reached their goals and wereabsolutely satisfied." The fact that MAINTAIN is amarketplace for impetus, strategies,concepts and specific solutions in industrialmaintenance was also reflected in the

The transferring of paints, coatings,varnishes, pigments, binders and resinsthrows down a challenging to rotarypositive displacement pumps as all theseliquids can prove to be problematical.Leakage can be harmful to theenvironment and plant operatives;abrasives can cause component wear(particularly seals) and varying levels ofviscosity can affect flowrates. And if thesefactors weren’t enough, a gentle pumpingaction is normally required in order toprovide low shear. The same goes formany areas of the food and personalproducts processing industries.

Whilst many types of pump canaccommodate some of these demands,the challenge for plant managers is tofind one that ticks all the boxes. Theoscillating eccentric piston pump principle,developed by Mouvex, goes a long way toaddressing all these demands. Theprinciple produces the pumpingperformance of a rotary positivedisplacement pump. However, its action isfar more sensitive making it ideally suitedto applications where shear and potentialleakage are major issues.

Mouvex principleThe Mouvex principle pump differs from other types of positive displacementpumps in that it does not agitate thepumped liquid. Rather, the liquid ispumped by the eccentric movement ofthe oscillating piston within the pumpchamber, this being a very gentle action.The direct-drive design of the pump does not require either mechanical seals or magnets, so it provides leak-free performance.

The oscillating eccentric movementpump consists of a cylinder and apumping element mounted on an

eccentric shaft. As the eccentric shaftrotates, the pumping element createschambers with the cylinder. This has theeffect of increasing the size of the intakeport and drawing fluid into the pumpingchamber. The fluid is transported to thedischarge port where the size of thepumping chamber decreases. The actionsqueezes the fluid out into the dischargepipework. None of the wetted pumpingelements rotate, thereby creating thegentle, low shear forces that manyprocesses require.

Blackmer Mouvex eccentric discpumps are capable of handling up to30,000 cps (15,000 SSU) liquids,throughputs up to 36m3/h and workingpressures of up to 16bar, depending onthe model. The speed range is 50 to1000rpm, with capacities of 0.6lt/m -600lt/m. Rated up to 150ºC, the C-Seriesand recently introduced SLC Series have aparticle size range of up to 3mm and areeffective at handling suspended solidscontaining mild abrasives. A constantproduct flow is produced that isindependent of both pressure andviscosity and this, together with thepresence of automatic piston/cylinderwear adjustment, ensures full flowefficiency and high levels of productstability at all times. In addition, thedesign ensures that very high levels ofaccuracy can be attained for volumemetering and dosing.

With the Mouvex C and SLC seriespumps the eccentric shaft is encasedwithin a metal bellows constructed from316 Stainless Steel. Self-priming andcapable of dry-running, this type of pumpwill clear both the intake and dischargelines of any residual liquid. Lubrication ofall moving parts is provided by the

pumped medium. Having a low linearpiston speed means that the product isnot agitated and as there is no bushinginside the pump, there is no risk of localshear of the liquid pumped.

Being ATEX compliant and suitable forCIP processes, applications for Mouvexpumps are many. In other types ofpositive displacement pumps the shearsensitive products encountered inmanufacturing present considerableproblems for mechanical seals, whilstaggressive liquids contribute to prematurewear of seals. This is not the case with theeccentric disc principle because to pumpsdoes not contain seals.

Looking at the factors that are fuellinggrowth in demand for this technology, firstup is their seal-less construction, whichhelps to eliminate high value product loss.Of even greater importance to users is thepump’s true CIP capability, this beingrecognised as a significant economicadvantage over pumps that require time-consuming disassembly betweenbatches in order for them to be properlycleaned. Mouvex C and SLC Series pumpcan be completely drained, flushed andcleaned in place without there being theneed for it to be disassembled. Nor isthere any need to remove piping or pumphousings, so maintenance time and costscan be reduced.
