Capital Star Steel SA uses the high frequency induction welding (HFI) process to manufacture pipes ranging indiameter from 219 mm (8 inch) to 610 mm (24 inch), and in various wall thicknesses.
IntheERWHFImanufacturingprocess,steelcoilismechanicallyformed into the required pipe diameter, after which a high-frequency electrical current is applied to heat the pipe to fuse the skelp to form a weld. Since no filler material is added, the weld joint becomes a homogeneous part of the completed pipe, thereby ensuring that the required engineering strength and performance specifications are met. See Table 2.
A completely smooth and high quality pipe is ensured via the process of removing the weld beads both internally and externally.
From raw material to finished pipe, the product undergoes the stringent international standard quality testing, thereby guaranteeing you the highest quality:1. Immediately after the welding, the weld seam is
ultrasonically inspected on the line.2. The heat affected zone is annealed to ensure that the grain
structure is normalised.3. The pipes are then straightened and sized to the required
tolerances before being cut to length.
4. After the ends are bevelled the pipe is hydrostatically pressure tested.
5. To ensure quality compliance to the required standard/specificationthepipeisthenUltrasonicallytested.
6. Finally the pipes are inspected, weighed and marked, and can be varnished prior to dispatch. Pipes may also be transferred to the coating and lining plant for corrosion protection treatment as required by customers.

ERW manufacturing facilitiesThe Capital Star Steel SA manufacturing plant in Mozambique utilises the latest and most advanced steel pipe manufacturing equipment, thereby ensuring the best quality standards possible. Our ERW pipe manufacturing facility meets all specifications set by leading oil and gas companies and international specifications, ensuring that we remain the benchmark of the steel pipe manufacturing industry.
Slitting line Capital Star Steel SA has an in-house fully automated slitting line enabling us to slit milledge hot rolled coils to various widths, thereby allowing us to rapidly respond to customer needs for various diameters. This allows for minimised lead times and cost savings to the client.
Mill EntrySlit coil is loaded onto the coil magazine from where it is fed into the decoiler. Coiled steel is then uncoiled, flattened and cropped before it is cross-welded onto the tail end of the previous coil. From here the continuous strip is fed into a spiral accumulator. This process ensures a non-stop manufacturing operation of pipe since strip is continuously fed into the mill.
ERW Pipe Manufacturing Process The accumulator allows for the steel strip to be continuously fed into the forming section, where the pipes are formed longitudinally using a combination of forming passes and cage technology. This process also incorporates edge forming and is precisely controlled through fine adjustments in the forming cage. Mill set-ups for various diameters, wall thickness and steel grades are recorded in our mill set-up database, thereby ensuring accurate and repetitive quality.
After the forming process, the pipes are welded by high frequency induction (HFI). After welding, the HAZ is seamannealed using medium frequency induction heating and then air cooled. Pipes are then cut to length using a flying cut-off. Pipe lengths between 6 and 18 meters can be produced off the mill. All pipes are then end-faced to prepare pipe-ends for field welding or flanging as required by the customer. All pipes are hydrostatically pressure tested to specification requirements. The weld seams are then again ultrasonically tested by our highly skilled technical staff to ensure no cracks are formed during the pressure test process.

Cement Mortar Lining Laydown Area
External protection• 3 - Layer Coatings are becoming increasingly popular
where corrosion and mechanical protection of pipelines is required. This is achieved by applying an initial FBE coating for corrosion protection, followed by a co-polymer adhesive and a protective polyethylene or polypropylene layer which provide for protection against mechanical damage. Three-layer coatings function well in high operating temperatures
• High-density polyethylene (HDPE) applied directly topipe using an extrusion bonding process. It provides cost effective protection to pipes against mechanical damage, chemical and corrosion attack.

• LiquidEpoxyCoatingsandLiningsmaybeappliedwherepiping is exposed to an aggressive external atmosphere such as within a chemical plant or at coastal installations.
Internal protection • Liquidepoxylinings.Thesehavebeenutilizedsuccessfully
for many years in systems conveying water, sewage, chemical and petrochemical products. Various grades are available to suit specific service requirements.
• CementMortar / Concrete Lining is the preferred liningmedium specified by designers for potable water services. The system offers an appropriate balance between performance and economic considerations with respect to corrosion, wear protection, ease of installation and final cost.

Corrosion ProtectionCapital Star Steel SA provides our clients with the highest quality pipe corrosion protection in order to contribute to the lifespan of steel pipelines for all your piping projects in the gas, oil and water industries. With the latest coating materials and techniques available in the industry we ensure the best possible and fit for purpose coating applications as per the clients requirements. We are a value added partner to your piping requirements. We will gladly discus the various options available for your piping project needs.
Pipe Coating and Lining processThe external surfaces of pipes have to undergo a comprehensive abrasive cleaning process before any application of coatings can be done. This process consists of external grit blasting, using mechanical impellers.
Grit blasted pipes to SA 2½ are then externally coated. First
the pipes are heated by a medium frequency induction process, where after, the pipes enter a spray cabinet where fusion bonded epoxy powder is electro-statically applied to the surface. Pipes then undergo the application of two layers of extruded polymer coatings from two separate consecutive extruders. The first extruder applies a layer of co-polymer adhesive and the second applies a layer of high density polyethylene.
Pipes are then cooled in a quenching bath to ensure that the coating is well cured before handling. The pipe ends are then mechanically brushed to remove the polyethylene coating as required by the specification, to ensure that the coating will not be affected when pipes are joined by butt welding on site.

Chemical Analysis Testing Equipment Chemical Analysis is carried out to check if the steel coil received is in accordance with the specifications and steel mill test certificates before commencing production. This validation analysis will draw immediate attention to any excessive amounts of trace elements, which may affect welding and mechanical properties.
Ultrasonic TestingOur automatic multiprobe ultrasonic flaw detection system monitors the weld integrity and measures the weld bead geometry after internal and external scarfing. Therefore we can ensure consistent quality of the weld seam, giving you peace of mind that the most critical zone in the pipe is
made to the highest quality standards possible. The welded seam and the adjacent heat affected zones are tested using 4 to 8 ultrasonic flaw detection probes. Flaws detected are automatically marked by spray guns. Final testing is carried out offline after hydrostatic testing, to ensure that no cracks have developed during the pressure testing process.
Hydrostatic Pressure Testing Machine The hydrotester has the capability of pressure testing pipes to a maximum of 28 MPA. The process involves clamping pipes between two test heads and then filling the pipes with water and pressurising to the required specified test pressure. The applied pressure is held for between 5 to 10 seconds, to ensure no leakages, cracks or sweats are detected.

Capital Star Steel is implementing and automated product (steelpipe)trackingsystemusingRFIDTechnology(RadioFrequenceIdentificationDocument).Thisistoprovide traceability and tracking of pipe throughout the manufacturing process.
Objective ThisAutomaticIDsystemwillperformthefollowingfunctions:• Trackthesteelpipesfrompointoforiginthroughoutthe
manufacturing process to the dispatch and storage area.• Maintainadatabaseofalleventsandlocationofpipes.• Assistinstocktaking.
TheAutomatic ID systemwill provide“real time” automatedinformation of the whereabouts of a steel pipe, date and time of fabrication and exact location in the system.

Toenablethetraceabilityofeachsteelpipe,andRFIDtagisapplied to each and every steel pipe fabricated. The tag has a unique ID which in turn provides each steel pipe with aunique identifier, which will be tagged at the point of origin. This now provides a realtime database per tag, allowing for retrievalofdataatanystrategiclocationbyuseoffixedRFIDreaders. Handheld scanners can be used in remote areas,dispatch, cement mortar areas and at customer’s premises to track, locate and identify pipes.
Aditional Benefits to customersAs an add on advantage customers can experience the same benefits of pipe tracking and stock holding by utilising the scanning process. Scanners and software to accomplish this will be available from Capital Star Steel.
