The “Enerstena” Company Group has a factory measuring more than 7500 square metres for the manufacturing of energy and industrial equipment. The factory is equipped to an excellent, modern standard, and particular attention has been paid to the quality of the equipment. In the manufacturing process, modern rolling, bending, welding, surface preparation, painting, and cutting equipment is used. The company has purchased modern welding equipment which allows us to apply contemporary welding techniques, and all materials used in the manufacturing process have obtained leading quality certification. All of the welders working in the company are periodically certified, according to the LST EN ISO 9606-1 and LST EN ISO 14732 standards requirements, and the company’s Welding Coordinator has a European Welding Engineer’s certificate. The company is certified according to the LST EN ISO 3834-3 standard: Quality requirements for the fusion welding of metallic materials. Pt. 3, Standard quality requirements.Since June 2013, the “Enerstena” Company Group has been introduced on the list of the Vd TÜV Association as a manufacturer that satisfies the welding quality requirements in the production of pressurised equipment in accordance with the requirements of the EN 13445, EN 12953 and EN ISO 3834-3 standards, and with other documents regulating the production requirements for pressurised equipment. This list includes only three companies from the Baltic States that manufacture pressurised equipment. The factory implements the “LEAN” 5S management system. For this reason, the efficiency and quality of the manufacturing processes have been increasing. When implementing projects, the company manufactures all or part of the equipment presented by the specialists of the “Enerstena” Company Group or by the client. In order to offer to each of our clients the highest quality services, we have implemented an integrated quality, environmental protection, occupational safety and health management system. The quality management system meets the requirements of the LST EN ISO 14001 standard; while the Occupational Safety and Health Management System is based on the BS-OHSAS 18001 standard requirements.

The TERMONERG boilers are designed and manufactured by highly qualified specialists in a factory operated by the “Enerstena” Company Group.

The “Enerstena” Company Group offers high quality gas and liquid fuel-fired hot water boilers with a thermal capacity ranging from 1 to 25 MW.

The boilers designed by the Company’s specialists are three-pass firetube hot water boilers, which can be equipped with gas or liquid combustion burners produced by various manufacturers.

Depending on the client’s needs, we can produce Low NOx boilers with extremely low emissions of nitrogen oxides. The boilers can also be manufactured and customised to take into account the individual and specific client requirements.

The gas and liquid fuel boilers are characterised by a high level of efficiency: 90-94 percent. The boiler’s operations are safe and fully automated, and the system is ready to operate without staff.

EFFICIENCY OF THE FLUE GAS CONDENSERS

The efficiency of modern gas or liquid fuel-fired boilers is high, and can reach 90-94 percent. However, this is not the limit: the efficiency of even the most efficient boiler can be increased by the installation of a flue gas condenser. Both flue gas and liquid fuel contain hydrogen, which during combustion, turns into water vapour. During the cooling process, the water vapour contained in the flue gas falls below the dew point with the aid of the flue gas condenser, and the heat of the condensation is released. Thus, due to the presence of a flue gas condenser, additional heat is received in amounts ranging from 8-12 percent.

The “Enerstena” Company Group designs and produces several types of flue gas condensers to meet various client needs. The selection of the best type of flue gas condenser is determined by the allowable pressure loss, maintenance capabilities and space dimensions.

The flue gas condensers we offer are manufactured for boilers whose capacity ranges from 1 MW to 300 MW.

Our control system for boiler plants is fully automated; therefore, the devices can operate in an automatic mode without the need for constant operator supervision. The technological process visualisation system (SCADA) facilitates the operation of the boiler plant, as well as allowing the operator to monitor the status of the devices and to generate fault reports. All of the technological measurements, equipment status details, events, incidents and accidents are displayed on the operator’s panel and in a computer located in the operator’s workplace, as well as being stored in the system’s memory. The SCADA systems implemented by the “Enerstena” Company Group additionally offer the possibility to display the equipment parameters on mobile devices. Secure data transfers are ensured by a VPN connection.

The “Enerstena” Company Group designs automated control systems with various levels of complexity: ranging from simple data collection to complex distributed control systems (DCS). To address these challenges, we commonly use Siemens programmable controllers and technological process visualisation systems (SCADA).

We can program the controllers of other manufacturers and SCADA systems, if required. We can also implement the automated reading of accounting devices and other data, and transfer this to the SCADA or higher-level systems (ERP, MES, etc.). We are experienced in identifying and fixing failures in existing control systems (not only those implemented by us), and in providing recommendations for modernisations, renewals or extensions. We create our own software with standardised programs for non-standard tasks, and work with various data bases and virtual platforms. In our systems, we can implement and configure various networks (Ethernet, Profinet, Profibus, M-Bus, etc.).

In most cases, PTVM, GM, KVGM and similar types of hot water and steam boilers were installed in boiler plants 30 or more years ago. Therefore, nowadays these boilers do not fully satisfy the energy needs of the boiler plants and the environmental requirements. For example, they:• Have a low coefficient of performance (COP). • Do not work with an optimal air excess ratio. • Generate high volumes of NOx.• Require many manual operations. • Do not have a continuous control mode for the water temperature at the boiler’s outlet.• The burners do not have a modulation mode. Due to these disadvantages, the boiler operations require large numbers of service staff. In addition, they have disadvantages in their construction: angular burners that work inefficiently, bottom screen tubes that are not fully exploited for heat removal purposes.

The modernisation of the above-mentioned types of boilers is necessary, in order to reduce the amount of service staff, to increase the operational safety and durability and to improve boiler’s energy parameters.

OUR RECOMMENDED MEASURES INCLUDE:

• Modernisation or replacement of the burners. • Installation of new control and measuring devices, or the renewal of old ones, with the installation of a new control system based on freely programmable controllers (PLC) and a computerised operator workplace. • Installation of flue gas condenser.

With these modernised burners, the boiler can work in a modulation mode using both gas and heavy fuel oil. In addition, the modernised burners will generate lower volumes of NOx.

Full modernisation of the control system enables the more secure, reliable and efficient operation of the boilers with a lower amount of staff.

MODERNISATION OF 25-200 MW CAPACITY HOT WATER AND STEAM BOILERS

DURING THE BURNER MODERNISATION PROCESS, WE:

• Replace the burner air twisters and gas rings.• Form a new geometry of the embrasure.• Install steam-spraying Y-type oil sprayers.

The implementation of this reconstruction work enables us to regulate the burner’s efficiency in the range from 50 to 100 percent when working with gas, and from 70 to 100 percent when working with heavy fuel oil.

In those cases where the aim is to reduce NOx emissions according to the new European Union requirements, the replacement of the existing burners with new fully-automated low-NOx emission burners is required. However, this solution also requires the replacement of the boiler screen pipes in the burner zone. The most convenient time for the installation of those burners is during the boiler’s repair, i.e. when the replacement of the screen pipes is being carried out.

DURING THE MODERNISATION PROCESS OF THE CONTROL SYSTEM:

• Projects are prepared for all parts subject to the renewal and modernisation. • All of the required control fittings are provided and installed, if the existing ones are not appropriate. • All of the measuring instruments are provided and installed, if the existing ones are not appropriate. • The new computerised control system is installed.

The achieved level of automation allows for the elimination of many manual operations. One operator can prepare the boiler systems for firing, and the further firing and operational activities are carried out with the help of the automation measures. This means that all of the control actions can be carried out on the operator’s panel of the boiler’s control system, or in the computerised workplace of the boiler plant’s control system.

The most effective measure that can be undertaken to increase the COP of a boiler is the installation of a flue gas condenser, particularly as most of the above-mentioned boilers do not have one. For this reason, the flue gas temperature is high and the heat losses are significant. The installation of a flue gas condenser will increase the COP of the boiler from 8 to 12 percent. In cases where, due to the lack of space, it is not possible to install an individual flue gas condenser for every boiler we recommend installing a single flue gas condenser for the whole boiler plant.

AFTER THE MODERNISATION OF THE BOILER, IT IS POSSIBLE TO INCREASE THE BOILER’S COP BY UP TO 15 PERCENT.

• Modernisation (replacement) of the existing burners and boiler automation:→ + 2-3% COP + higher reliability + less staff + lower pollutant emissions.• Installation of additional boiler heating surfaces:→ + 2-3% COP + higher capacity.• Sealing of the boiler to prevent the increased excess air in combustion chamber: → + 1-2% COP + lower pollutant emissions.• Installation of a flue gas condenser: → + 8-12% COP + lower pollutant emissions.

WE HAVE PERFORMED THE FOLLOWING BOILER MODERNISATION PROJECTS:

• Modernisation of the PTVM-50 (2 units) and PTVM-100 type boilers. COP increased by +15 percent.• Modernisation of the KVGM-100 (2 units) type boilers. COP increased by +14 percent.• Modernisation of the PTVM-100 type boiler. COP increased by +10 percent.• Modernisation of the GM-50 (2 units) and E-25 type boilers. COP increased by +4 percent.• Modernisation of the E-25 type boiler. COP increased by +4 percent.• Modernisation of the DE-16 type boiler. COP increased by +3 percent.

One of the most important activities of the member of the “Enerstena” Company Group, UAB “Enerstena VS” (Enerstena Control Systems), is the automation of energy facilities and remote control systems. During the process of designing and installing of the boiler plants created to work without constant operating staff, exceptional attention is paid to the maintenance of the auto-autonomous process parameters and the security systems. These systems have to ensure not only the operation of the device, but also safe shutdowns in the event of an unauthorised deviation of the technological parameters from the pre-set values, or in the presence of a single equipment failure which could lead to damage of the main boiler equipment.In the boiler plants that operate without constant operating staff, a data transfer system is installed that ensures continuous communications with the customer’s central control room. The data that is sent to the central control room can be transferred via various communication channels: through a computer network, GPRS, direct radio links, as well as by sending GSM messages. The boiler plants will operate autonomously, but if necessary, the operator of the central control room can remotely take over the control of the facility. The largest control systems installed by UAB “Enerstena VS” operate up to 200 remote objects.Client boiler plants can be connected to the remote control centre of the “Enerstena” Company Group for continuous monitoring.Boiler plants, when service staff visit the boiler plant at least once every 72 hours, are installed in accordance with the requirements of the main documents governing such activities within the European Union: the 97/23/EC, 2014/35/EU and 2014/30 EU Directives, the EN 12953 and EN 50156-1 norms, the 8/15 and 9/20 European guidelines, as well as other specifications.

The programmable controller will perform all of the control, regulating and protection functions; while in the workplaces data collecting, recording, mapping, calculating of the derived parameters, and the reporting functions are performed. Therefore, during the boiler’s operation, the operator only needs to monitor the basic boiler parameters, to change the setpoints of the controlled parameters, and to increase or decrease the number of operating burners.
