Waltco’s ThermalPak with Voltage Guard How it works
Waltco has led in the development of liftgate system protection with the introduction of ThermalPak. ThermalPak protects the liftgate motor by shutting it off in the event of over heating. Now, Waltco has again taken the lead and is offering the next generation of liftgate protection with the addition of Voltage Guard.
The ThermalPak with Voltage Guard controller mounts on the liftgate pump motor. The controller has a temperature sensor positioned under one of its mounting ears that senses the temperature of the motor housing.
If the temperature gets too high, the controller shuts down the pump motor to prevent damage to it. When the system shuts down for over temperature, a red LED on the control lights and when attempting to raise the lift, an intermittent beep will be heard.
In the event of this shut down, the operator must wait for the motor to cool down before it will operate. This could take as much as an hour, depending on the amount of over load and ambient temperature. To reset the system, the motor must have cooled down and the “raise” switch must be held in the raise position for approximately five seconds.
In addition to the thermal protection the controller includes circuitry to protect the liftgate system and the vehicle’s battery.
Voltage Guard senses the voltage being applied to the system and using this information, stops the use of the liftgate before serious damage is done. There are three voltage thresholds used for this purpose. The first two are used to protect the liftgate. The last one is to protect the vehicle’s battery from being run down so low, the vehicle will not start. Each threshold operates in a different manner. When the controller shuts down the operation for low voltage, the yellow LED on the controller will light. Also when attempting to operate the liftgate, a continuous beep will be heard.
Once the control has shut-down for low voltage, the system has to be reset before it will operate again. To do this, the system

voltage must be raised above 13.3 volts for about five seconds. This can be accomplished by either starting the vehicle’s engine or charging the battery with an external charger. Door-Belling The first, and lowest threshold, is to protect the motor solenoid from damage due to ”door-belling”. Door-belling is the chattering or clicking of the motor solenoid that happens when the system voltage falls to a very low level.
This sound is the noise you hear when trying to start a vehicle engine and the battery is low. The door-belling happens as the solenoid pulls in, connecting the motor to the battery cable. If the connections are defective or the battery is low, the voltage instantly falls to a very low level, typically less than 2.5 volts. When this happens, there isn’t enough magnetism to hold the solenoid in, and drops out or opens. Without the load of the motor, the voltage then instantaneously rises, pulling the solenoid back in. This process repeats rapidly, giving the chattering sound. Each time the solenoid opens, there is a spark at the contacts. A single spark doesn’t do much damage. However, a rapid series of sparks, such as happens with door-belling, heats the contacts up to the melting point. When they melt, they will often weld together, keeping the motor running. Other times they will become so uneven, they stop making connection. Voltage Guard monitors the applied system voltage at all times. When the voltage falls below 2.5 volts for more than 10 milliseconds (0.01 seconds), it will shut down the system, protecting the solenoid. When it is shut down, attempting to raise the gate will cause the alarm to sound with a continuos beep. Once the VoltGuard shuts down for this reason, it must be reset. This type of shut down can be recognized by the single quick click of the solenoid and then a shut-down. Diagnosing this failure usually can be done through the inspection of the cables and connections. Since this happen so fast, a voltmeter isn’t of any use, as it won’t be able to respond to the quick drop in voltage. Low Operating Voltage The second threshold is to protect the motor from over heating during operation. When a load is being lifted, the motor is required to do a certain amount of “work”, requiring a certain amount of power. This work comes from the battery in the form of voltage and current. When the voltage is lower the current goes higher to perform the same amount of work. The heating of the motor is a function of the current drawn. The more current drawn, the hotter the motor will get.
When the voltage during operation falls below approximately 8.5 volts, the Voltage Guard will shut down the system, protecting the motor. When it is shut down, attempting to raise the gate will cause the alarm to sound with a continuous beep. Once the Voltage Guard shuts down for this reason, it must be reset. A shut-down occurring while lifting the load can be recognized as this type of shut down. Diagnosing this failure usually can be done through the inspection of the cables and connections. The controller “looks” for the voltage to fall below the 8.5 volt level
for a few seconds, so this failure can be analyzed with a voltmeter. Battery Run Protection The last threshold is to protect the vehicle’s battery from being run down, by the liftgate, so low that the vehicle won’t start. The controller measures this voltage, when the liftgate isn’t running. This threshold is 12.0 volts. A shut-down for this threshold happens when the liftgate isn’t running. It can be recognized by the fact that the liftgate was running and then the switch was released and then it won’t operate again. Diagnosing this shut-down can be done by measuring the voltage at the control with a digital voltmeter. If the voltage is below 12.0 volts the system is performing correctly. When the voltage during operation falls below approximately 12.0 volts and the liftgate isn’t operating, the Voltage Guard will shut down the system, protecting the vehicle’s battery. When it is shut down, attempting to raise the gate will cause the alarm to sound with a continuous beep. Once the Voltage Guard shuts down for
this reason, it must be reset.
