Restoring the Historic Royal Mills
Builtin1890,RoyalMillsnearProvidence,RhodeIsland,USA,onceoperatedoneoftheworld’sbusiesthydro-poweredcottonmills.Infact,itwasthesignaturecottonmillfortheclothingcompany,FruitoftheLoom.Morethan100yearsafteritsheyday,themillstoodvacantandneglectedonthebanksofthePawtuxetRiver.
In2004,developerStrueverBros.Eccles&Rousepurchasedthemill,withtheplantoconvertthedegradingbuildingintotrendyone-andtwo-bedroomandloft-styleapartmentswithpublicandretailspacesaswellasacompletelyrevivedriverfrontwithpublicwalkingpaths.The250residentialsuiteswouldfeaturetheoriginalsoaringceilings,exposedbrick,over-sizedwindowsandexposedwoodbeams.
Butmakingthebuildinghabitablewasnotasimpletask.Amajorfirein1919,morethanacenturyofharshwetweather,heavyindustrialuseandadecadeofneglecthadtakenitstoll.Royal
Millsrequiredextensiverenovation,restorationandwaterproofing.
Thedeveloperinvitedalocaldistributorofintegralcrystallinewaterproofingproducts–NewEnglandDryConcrete–toconductanextensivestudyassessing
thevariousconditionsthatplaguedtherestoration.Thecompanyfoundseverewaterintrusion,includingwetstoneandbrick,insidesomeapartmentsaswellaspoorconditionsinmanysub-gradesuites.Inall,15percentofthesuiteshadwaterdamageduetoleaksinthefoundation,windowsorwalls.Repairswouldbeneededtotheinteriorandexteriormortarwork,floorslabsrequiredreplacementandtheexteriorneededwaterproofingoverall.
Itwasasignificantprojectfortheteamchargedwithwaterproofingthemill.Withnopossibilityofexcavatingaroundtheexteriorofthebuildingbecauseofitsproximitytotheriver,thedeveloperneededtobeconfidentthewaterproofingsystemusedwouldkeepthebuildingdryfortherestofitslife.Itbecameclearthebestwaytodealwiththeprojectwouldbetouseanintegralsystemthatwouldbecomepartoftheconcretematrixandwaterproofthestructurefromtheinsideout.ThedevelopersupportedNewEnglandDryConcrete’suseofKrytonInternationalInc’srange

ofintegralcrystallinewaterproofingproducts.Inadditiontoprovidingcomprehensivewaterproofing,thiswasalsothegreenestchoice.
FortheRoyalMillsteam,sustainabilitywasanimportantfactor.Theprojectincludedrefinishedoriginalflooringinmostofthebuildingand50percentofallconstructiondebriswasreusedinsignageandotherpublicareas.Usingintegralcrystallinewaterproofingfurtheredthedeveloper’sgreencommitmentsbyextendingtheserviceablelifeoftheconcretestructure,reducingjobsitewasteandenablingthefuturerecyclingofconcretematerials.Italsoeliminatesvolatileorganiccompoundstypicallyassociatedwithtraditionalmembraneapplicationanditdoesnotrelyontarorpetroleumbasedmaterials.
NewEnglandDryConcretefirstusedKryton’sKrystolInternalMembrane(KIM)duringthereplacementconstructionofthestructure’sfloorslabsandelevatorpits.Itwasalsoaddedtothemortarusedtorepairthehistoricstoneveneer.KIM’sproprietarychemicalsreactwithconcreteandwatertoformmillionsofmicroscopiccrystals.Thecrystalsgrowandfillthecapillaries,poresandcracksinconcrete.Overtime,ifwaterentersthestructure,thecrystalsreactivateandgrow,blockingwaterflow.Thiscontinuouswaterproofingabilityensuresthestructureremainsdryoverthelongterm.
Kryton’sKrystolCrackRepairSystemwasalsousedextensivelyontheproject.Theadvancedcrackrepairsystemprovidesbothphysicalandchemicalwaterproofingbarriers.Itwasusedonmorethan1,000linearfeetofcracks.Twoofthesystem’sproducts,waterproofinggroutKrystolBari-Coteandrapid-settinghydrauliccementKrystolPlug,wereusedtowaterproofmorethan1,500windowsillsandlintels.Athirdproductinthesystem,KrystolT1–acementitious
brush-appliedtreatment–wasusedontheinteriorwallsthatwerelocatedbelowtheriverlevel.BecauseKrystolT1usesKryton’scrystallineformula,itcanresistupto460feetofheadpressureandisimpervioustowaterexposure,saltsorothercontaminants.
Finally,250,000squarefeettheoriginalstoneexteriorwassealedwithHydrostopSealer.HydrostopSealerisapolymerstate-of-the-artwaterrepellentsealerthatmaintainstheoriginalappearanceofastructure.ForthehistoricRoyalMillsbuilding,thiswasakeybenefit.
Thewaterproofingworktookmorethansixmonthstocomplete.Theprojectwasfinishedaheadofscheduleinmid-2009andwasonbudget.Equallyimportant,thedeveloperhadpeaceofmindbecausethesinglesourcewaterproofingsystemwascompletelywarrantedfromthemanufacturer.
RoyalMillsisnowlistedontheU.S.NationalHistoricRegisterandwasrecentlynamedthe2010NewEnglandInternationalConcreteRepairInstituteProjectoftheYear.Onceaderelicthomagetotimegoneby,todayitstandsasanelegant,historicanddrydevelopmentblendingoldstonewallswithmodernluxury.

Concreteisamixtureofaggregate,cementandwater.Thewatercombineswithcementtocreatethegluethatholdsitalltogether.Butthereisnearlyalwaysmorewateraddedthanisneededtohydratethecement–usuallyabouttwiceasmuch.Thisisbecauseextrawaterisnecessarytomaketheconcretemixtureworkableduringplacing,consolidationorpumping.Someofthisadditionalwater,alsoknownaswaterofconvenience,
bleedsoutofthewetconcretewhileit’sstillsoft.Theremainingwaterevaporatesfromtheconcreteoverthenextseveralweeksandmonths.Astheconcretedries,itshrinksandtheresultingtensilestressresultsincracks.
Therearethreethingsthatyoucandoaboutcracks:prevent,controlorrepairthem.
Prevention Methods
Youcannotexpecttopreventallcracking;butitispossibletosignificantlyreducethenumberofcracksbytakingafewimportantmeasures.
Thenumberonewaytopreventconcretecrackingistoreducetheamountofwateradded.Lesswatermixedintotheconcretemeanstherewillbelesswatertoleavetheconcretewhenitdriesandasaresult,lessshrinkagewilloccur.Watershould

bereducedtotheminimumamountrequiredtostillallowproperplacementandcompactionoftheconcrete.Usingchemicalwaterreducerswillallowquitealargereductioninwaterandstillprovideworkableconcrete.Thegradationofyouraggregateshasaninfluenceaswellbecausefineaggregatesdemandsignificantlymorewaterthancoarseaggregates.Becautiousofconcretemixeswithtoomuchsandorahighcementcontentthatwilldemandmorewater.Morecementmaymeanhigherstrength,butitmayalsoresultinmoreshrinkageandadditionalcracks.Anexperiencedandknowledgeableconcretesuppliercandeliveryouawellproportionedmixthatwillminimizeshrinkage.

produceafoamthatquicklysetswithinthecracktoblockwaterflow.Urethanefoaminjectionwillnormallyremainflexibleandtolerateaslightamountofmovementintheconcrete;however,thisflexibilitydeteriorateswithtime.
Aninjectionproductthatshouldneverbeusedforwaterproofingisepoxy.Epoxyinjectionisdesignedandusedforrestoringthestrengthandintegrityofcrackedconcretestructuralelements.Thesecracksmustberelativelydryfortheepoxytoachieveadhesion.Epoxywillnotdisplaceorreactwithwaterandthereforeislargelyineffectiveatwaterproofingaleakingcrack.
Allinjectionproductssufferfromthedisadvantageofbeingsomewhathitandmissbecauseboththedrillingoftheholesandinjectionofthematerialisdoneblind.Althoughthesuccessratecanbehigh,achieving100percenteffectivenessisextremelydifficult.Duetothis,waterproofingandcreatingacompletelydrystructureisequallychallengingandunreliable.Attemptingtore-injectmissedandstillleakingareascanalsobeverydifficult.
Theonlywaytomakecertainaleakingcrackismadecompletelywaterproofistoopenthecrackandrepairitdirectly.

Aftertheconcretehashardened,theless-water-is-betterruleisreversed.Freshlyhardenedconcretemustbeprotectedfromdryingouttooquickly.Thestrengtheningprocessrequiresmoistureandiftheconcretedriesouttoosoontheconcretewillbeweakandlikelycrack.Thecementhydrationprocesscontinueslongafterhardening,butthemostcriticaltimeisinthefirstseveraldays.Properwetcuringorothermeasurestopreventmoistureevaporationareessentialduringthistime.
Controlling Cracking
Controllingcracksisaccomplishedbydesigningyourstructureinawaythatpredeterminesthelocationandsize(width)ofeachcrack.Thelocationcanbepredeterminedbycreatingintentionalplanesofweaknesswithintheconcrete.Theselocationsarecalledcontrolorcontractionjoints.Byencouragingacracktoformatthatspecificlocation,theyhelptopreventrandomcracking,whichcanbemoredifficulttorepair.Aproperlyformedcontroljointcaneasilybesealedlaterusinganappropriatewaterproofingproduct.Ifcracksdooccur
betweenthecontroljoints,theirsizeorwidthwillbesmaller.
Cracksizecanfurtherbereducedwithproperandadequatereinforcingsteeldesign.Goodreinforcementwillresultincracksthatareverysmall.Thesesmallcrackswillallowcrystallinewaterproofingadmixturestoself-sealthecrackswithoutanyneedforrepairwork.Asanaddedbonus,theconcreteandstructurewillbemuchstronger.
Repairing Cracks
Ifyoureffortsatpreventionandcontrolareunsuccessful,youmaybefacedwithaleakingcrackthatneedstoberepaired.Themostcommonrepairmethodistoinjectaproductintothecrackinanattempttofillitandmakethecrackwaterproof.Typically,aseriesofholesaredrilledalongthecracklengthsothattheyintersectthecrackbeneaththesurface.Aportistheninsertedintoeachholeandaproductispumpedintothecrack.Commonproductsincludeslurrymixturesofcementand/orclaywithwater,whichcanbecosteffectiveforsituationsofminimalwaterflowandlow-pressure.Formorechallengingrepairs,hydrophilicurethaneproductsarerecommended.Thesereactwithwaterto

Crackscanbequicklychiseledopenusinganelectricchippinghammer.Themostcommonrepairmethodinvolveschiselingtheentirelengthofthecracktocreateadeepandnarrowchase.Thechaseisthenfilledwithhydraulicgroutandpreferablywithacrystallinewaterproofingsystem.
Crystallinewaterproofingsystemsprovidebothashort-termphysicalbarriertowaterandlong-termchemicalwaterproofingthroughthegrowthofpore-blockingcrystals.Crystallinewaterproofingisroughlyequaltoinjectionintheskillandtimerequired,butissignificantlycheaperandfarmorereliable.Thelimitationofthisrepairmethodisthatitisnotintendedforcracksorjointsexperiencingmovement.Withqualityproductsandpropertraining,evenbadlycrackedandleakingconcretecanbesuccessfullyrepairedtoadusty-drystate.Becauserepairsareinconvenientandoftenexpensive,yourbestcrackrepairstrategyistofocusonpreventionandcontrol.

Ithasbeensaidthattherearetwotypesofconcrete–concretethathascrackedandconcretethatisabouttocrack.Earlyinitslife,concretedries,shrinksandquitecommonlycracks.Inaddition,fluctuationsintemperatureandmoisturelevelscauseconcretetoshrinkandexpandthroughoutitslife,eventuallyleadingtocracking.Differentappliedloadweightscancauseshearorbending,whichincreasesthelikelihoodofbreaks.Theresultingcracksrepresentaneasypathforwaterandchemicalcontaminantstoentertheconcreteandcorrodethesteelreinforcementinside.Thisiswhypreventivemeasures,suchasproperjointing,areacrucialpartoftheconstructionprocess.
Jointsarepre-plannedcracks.Unlikerandomcracksthatcanleadtoconcretedeterioration,jointsfortifystructuresbycontrollingandminimizingcracking.
Types of Joints
Acrack-inducementjointiscommonlyreferredtoasacontrolorcontractionjoint.Thesejointscreateapurposefulweaknessintheconcretesothatstraightlinecrackingwilloccuratthatdesired,pre-plannedspot.Crack-inducementjointsaremostoftenusedinsidewalks,driveways,pavements,floorsandwalls.
Anisolationorexpansionjointseparatesconcreteslabsfromstructuralelementssuchaswalls,footingsorcolumns.Theyallowtheslabsandtouchingsurfacestomovewithoutcausingcracks.Thesejointsaretypicallyusedwhenseparatingdrivewaysandpatiosfromsidewalks,garageslabsorstairs.
Constructionjoints,alsocalledcoldjoints,separatesectionsofconcretethathavebeenplacedatdifferenttimes.Theyprovidestoppingplacesduringconstructionandareoftenreferredto
asjointsthat“occurattheendofaday’swork.”Thesejointscanalignwithorfunctionascrack-inducementorisolationjoints.

correctlydesignedandbuilt.Jointdepthsshouldbeappropriateforthethicknessoftheconcrete.Forexample,acrack-inducementjointshouldhaveadepththatisapproximatelyone-quarteroftheconcrete’sthicknesswhileisolationjointsshouldextendthefulldepthoftheslab.Jointsshouldalsobespacednofurtherapartthan30timestheconcretethickness.Propertoolsshouldbeusedinformingjoints,suchassaws,hand-finishingtoolsorpre-moldedstrips.Therearedozensofconsiderationsthatshouldbefollowedinordertoproducereliableandsuccessfuljoints.Butthereisonethatisthemostimportantofthemall:waterproofing.
Whilejointsgoalongwayinmakingconcretestrongeroverthelongrun,theyalsorepresentthemostvulnerablepartofthestructure.Thechallengeliesintheintrinsicdesignofjoints–thephysicalseparationbetweenconcreteslabscreatesanexposedareawherewateringresswillhappen.Soit’snotamatterofifthejointwillleak,butwhen.
Leakingconcretejointscannotonlyresultinexpensiverepairsandinconvenientrenovations,butcanalsoleadtoseverehealthhazards.Frommoldandfungusgrowthtriggeredbyincomingmoisturetowaterbornecontaminantsenteringthestructure,leakingjointscanbeunsafeforstructuresandthepeoplethatusethem.
Joint Waterproofing Options
Traditionally,waterstopsystemshavebeenusedtowaterproofjoints.Theyactasphysicalbarrierstoblockwaterpenetration.
Themostcommon,PVC,usesflatstripsofhighqualitypolyvinylchloride(PVC)embeddedinbothsidesofajointtocreateawatertightseal.PVCwaterstopsarereadilyavailableindifferentthicknesses,widthsandsizesandsomePVCmanufacturersofferchemicaloroilresistantproperties.Theseproductscanbeinstalledinwetconditionsandhavealonglifespan,unlikemanyotherwaterstopsystems.However,PVCwaterstopsposethreemainchallenges:they’retimeconsumingtoinstall,canbecomeeasilydamagedduringconcretepouringandiftheyaredamaged,thereisvirtuallynowaytotelluntilthejointstartstoleak.
Bentoniteisaswellableclaythatisalsofrequentlyusedtowaterproofjoints.Itisgluedornailedinstripsintojointsandexpandsupto16timesinsizewhenincontactwithwater.Theexpansionformsacompressionsealthatkeepswateroutofjoints.Onecommondeterrentfromusingbentoniteisthatitcandryoutanddeteriorateeasilybecausetheclayisanaturalmaterial.Additionally,itmustbekeptcompletelydrypriortoinstallationoritwillexpandprematurely.Bentonitesystemsarealsoeasytodisplaceduringpouringandrequireextracareandlabourduringapplication.
Anotherjointwaterprooferthatissimilartobentoniteisaurethanewaterstop.Thesespongy,hydrophiliccompoundsswelluptothreeandahalftimestheiroriginalvolumewhenincontactwithwater.Buturethanewaterstopspossessthesamedrawbacksasbentonitesystems–theydryup,crackanddeteriorate
overtime;theyareatriskofprematureexpansioniftheyareexposedtomoisturetooearly;and,theyrequireproperplacementandextracareduringpouring.
Metallicwaterstopsaremostfrequentlyusedonprojectswhereextrastrengthisrequiredorwhenchemicalexposureislikely.Theyaremadeofsteel,copper,bronzeorleadandareembeddedinanuprightpositionacrossjointstoformacontinuouswaterbarrier.Themaindrawbacktothesesystemsistheircost.Becausetheyaredesignedforspecializedapplications,thematerialandlabourcostsareextremelyhigh.
Crystallinewaterstopsblockthemovementofwaterthroughjointsbygrowingmillionsofcrystalswithintheconcretematrix.Whenincontactwithwater,thecrystalsgrowandexpand,fillingthejoints,capillariesandmicro-cracksoftheconcrete.Becauseofthetechnology’suniqueabilitytoself-sealnewminorcracksevenyearsaftertheinitialapplication,crystallinewaterstopsprovidealongtermsolutionforjointwaterproofing.Asanaffordable,effectiveandmorereliablealternativetootherwaterstopsystems,crystallinejointwaterproofingsystemsaregrowinginpopularity.
