NEWSINDUSTRY EXPERTS TO FORM PROFESSIONAL STANDARDS FOR EV REPAIRThe Institute of the Motor Industry (IMI), hosted an Electric Vehicle Advisory Group meeting last month with industry experts discussing the formation of appropriate Professional Standards to protect technicians working on electric and hybrid vehicles.

Since a recent poll of IMI members showed 98% called for regulation of technicians, the IMI has been leading efforts to secure minimum training standards for technicians working at different levels on electric and hybrid vehicles, from basic maintenance to full diagnostic and repair.

The IMI’s lobbying of the UK Government led to the Department for Transport (DfT) committing in its ‘Road to Zero’ strategy published July 2018 to work with the IMI to ensure the UK’s workforce of mechanics have the necessary skills to repair these vehicles safely.

The Electrical Vehicle Advisory Group will now determine the main factors that need to be considered in the Electric Vehicle Professional Standards, which will be developed over the coming months. Steve Nash, IMI Chief Executive, says:

“There is a real imperative for accepted sector-wide EV Professional Standards before we ‘cross the chasm’ from early-

adopters to the majority of consumers embracing EV’s in the 2020’s. The IMI is pro-actively developing EV Professional Standards based around existing EV qualifications, IMI Accreditation or accredited training; its code of professional behaviours, and a commitment to Continual Professional Development.

“The EV Sector Advisory Group meeting, where experts from across the industry had a chance to comment and contribute on the requirements, was important to shape the development of the standards that aim to benefit everyone. This is an evolving process and we look forward to further meetings in the months to come.

“Businesses have a legal responsibility to ensure that their staff are appropriately trained, qualified and equipped to undertake work on vehicles which operate at potentially lethal voltages. As the industry’s professional body, we feel it is our job to help them define and be clear about what appropriate training and qualification actually means by agreeing and establishing common minimum standards for the industry.”

REGISTRATION OPENS FOR AUTOMECHANIKA BIRMINGHAMAutomechanika Birmingham will see key suppliers returning to the NEC event in June to launch new products and technology for the last time until 2021, when the event will take place every other year.

New initiatives for the 2019 show include a new Bodyshop Zone, Aftermarket Innovation Showcase and The Big Garage Event.

The Big Garage Event will include exclusive show offers, free parking for independent garages, free breakfast on arrival

and a daily ‘Happy Hour’. There will also be fast track entry where over 100 suppliers will be showcasing the latest tools and equipment, as well as free CPD accredited training and demos.

Autotechnician will host a full programme of training presentations over the three days at the Workshop Training Hub, sponsored by ACtronics. Repair techniques, along with the latest technology and opportunities, will be presented by the likes of James Dillon, Andy Crook, Frank Massey and many more industry experts.

RAC AND EURO CAR PARTS JOIN FORCES The RAC and Euro Car Parts are set to merge their independent garage networks. Existing RAC Approved Garages and Autofirst Network members, along with new sign ups, will now be part of the newly created ‘RAC Approved Garages powered by Autofirst Network’, expected to reach 650 members by April this year.

Member garages will be offered repair work via the RAC Warranty scheme, as well as repairs referred to them by RAC patrols from breakdowns. Garages can also take advantage of a number of Euro Car Parts products including a garage management system, technical training, access to a technical hotline, technician recruitment and support from a dedicated account manager. A listing on the WhoCanFixMyCar.com website will also be part of the package.

Interested workshops must be prepared to adhere to the RAC Customer Charter and Code of Conduct approved by the Chartered Trading Standards Institute (CTSI) and agree to a yearly inspection to ensure they meet agreed standards.

RAC chief executive Dave Hobday says: “The RAC name is synonymous with complete peace of mind for motorists which explains why we have seen so many garages benefit from becoming part of the RAC Approved Garage Powered by Autofirst Network. We know from market research that customers really value the friendly, local and reliable service provided by independent garages and have a very high level of

trust in the RAC, so this is the perfect recipe for garages looking to stand out from the crowd in a busy marketplace.”

Andy Hamilton, Euro Car Parts chief executive, adds: “We already had an extremely strong relationship with the RAC from years of supplying its patrols with parts, so it was a natural next step to work together in the independent garage network space.”

SPECIAL NOTICE: SMOKE METERSAn MOT Special Notice was issued this month relating to issues surrounding Diesel smoke meter upgrades and annual assessments.

The notice reminded MOT stations of the EU roadworthiness directive updates, which resulted in the need to upgrade or replace diesel smoke meters by 20 May 2018. The DVSA urged stations to check their equipment met the requirements and to stop testing if found not to be the case.

It stated there had been a problem with some devices after upgrades, for example, the entry and use of a plate value to assess the test standard. Equipment manufacturers and the Garage Equipment Association (GEA) are investigating and resolving any issues. A list of DVSA-accepted equipment is available on the GEA website (within the technical library at www.gea.co.uk). If your diesel smoke meter doesn’t

appear in the list, or if you have any questions about the upgrade, contact the GEA.

The DVSA notice also reminded MOT testers that training and assessments must be successfully completed by Sunday 31 March 2019, and need to record their annual assessment certificate on their MOT testing service profile, as soon as possible. If you do not pass and record your assessment result by 31 March 2019, you’ll be suspended in the MOT testing service.

New Car TechIAIN ROBERTSON TAKES A DETAILED LOOK AT INNOVATIVE TECHNOLOGY IN NEWER MODELS

AUDI – PROACTIVE, PREDICTIVE AND REACTIVE 4WD For more than three decades, the quattro 4x4 system has been synonymous with Audi. While mild upgrades have taken place on a tried and trusted system, Audi has repurposed it for longitudinal engine layouts and branded it ‘Quattro-ultra’. The developments involve an array of sensors, linked to an ECU that controls the predictive use of 4x4, although its default position will be traction-controlled front-wheel drive, to improve fuel economy. As expected, Quattro-Ultra’s electronics are networked with other systems in the car. In proactive mode, the car will detect wheel slip, angles and both lateral and longitudinal acceleration, within defined parameters, before enabling four-wheel drive. In predictive mode, the sensors take driving style, status of the ESC (stability control), dynamic Drive Select (chassis adjustability) mode and towing detection into account, while the reactive setting will detect if the car’s tyres move suddenly from dry tarmac to an ice-covered road. For front-wheel drive, two clutches are used in the front transaxle, with a ‘wet’ multi-plate clutch (oil bath) at the gearbox take-off that disconnects the propshaft. An integrated decoupler in the rear-axle differential also opens, shutting down the primary cause of drag losses in the rear section of the drivetrain. The all-wheel drive, wet multi-plate clutch is located at the rear of the transmission, where it uses an electric motor to drive a spindle that operates it. The quattro drivetrain is nearly four kilograms (8.8 lb) lighter than the previous system, despite the new technical components.

conditions and the vehicle’s speed. Six lighting modes are available: Parking (no glare), Town Beam (picks up on the edges of the light pattern), Country Beam (detects lighting ahead but broadens the beam width), Motorway Beam (faster driving expands light range), Adverse Beam (takes weather conditions into account and reduces lamp intensity) and High Beam (also dips automatically). While the spread of illumination is greater than with Xenon lamps, safety is also enhanced with the rear

LED lights that activate in an instant and benefit from a lifespan as long as

that of the car.

DS7 – ACTIVE HEADLAMPS Virtually all carmakers for the past decade have been creating LED headlamp signatures for their various cars, to differentiate between models in a range and, with fancier arrays, to also highlight more expensive variants. While the Vauxhall division of the PSA Group equips some models with Intellilux matrix-style headlighting (next issue), the luxury arm, DS, uses an Active LED system. Fitted as standard to higher-spec DS7 models (an option on lower grades), at start-up, or switch-on, the three LED lamps in each headlamp array illuminate in purple and then swivel through 180-degrees and ‘dance’ prior to settling into their active modes. It is a remarkable display, reminiscent of the swivelling lamps of classic Citroën models but also proves to be highly efficient. A fixed LED projector unit sits alongside in each unit. At night, with the lighting selector on ‘automatic’, the beam adapts in width and range to the road

FORD – KNOCK FOR KNOCK We are a ‘car proud’ nation. We lavish millions of Pounds annually on our vehicles, with new polishes, cleaning cloths and detailing gear topping the sales charts at accessory shops around the UK. A few years ago, clearly before car owners thought about the potential damage arising from screw-fixing a rubber deflector (usually complete with reflective disc) to their vehicles’ doors, the range of slide-on, slip-over and bolt-on options was surprisingly comprehensive for something so inexpensive. Yet, at resale time, if the owner did not spend a final Sunday afternoon with the touch-up paint, those annoying little dings and paint-chips that occurred invariably on the edges of the driver’s and front passenger doors could cost several hundred Pounds in lost value. While the latest Ford Focus and Fiesta models now feature the Door Edge Protector either as standard on higher specification models, or as part of an optional kit, it was available on the previous generation Focus. It is an ingenious ‘pop-out’ device produced from dark grey, compliant plastic.

VOLVO XC60 – LARGE ANIMAL DETECTOR When talking with Scandinavian residents about the most problematic aspects of driving in their splendid countries, they will tell you that elk avoidance is a priority. Although you might not think it, between horses, stray cattle and deer, our on-road hazards can be almost as serious. It will come as little surprise that Volvo Cars, which operates an insurance industry leading crash test and accident recovery programme in Sweden, has introduced a Large Animal Detection system in its vehicles’ forward-facing, City Safety, ADAS crash mitigation program. Even a low-speed clash with wildlife can cause substantial damage on a vehicle, let alone the animal and the vehicle’s occupants. Using a monocular camera, in conjunction with milliwave radar, located in the Volvo’s radiator grille, a graphic representation of the animal is displayed in the ‘head-up’ display, the main instrument panel and also on the vertical display screen in the centre console. While the responsibility for travelling at a sensible speed and for taking avoidance action is in the driver’s hands, the City Safe program will also operate the relevant Volvo model’s autonomous braking system and even the ‘swerve’ control related to steering deflection, all without the car losing control. It is not a fail-safe system but anything that provides any degree of assistance to even the most engaged of drivers, to avoid a major incident, must be considered worthwhile.

With the door closed, it is invisible. As the door is opened, it springs into place and protects the most scratch vulnerable section of door edge. With parking spaces becoming more cramped, it is a surprise that Door Edge Protectors are not standardised across other brands. As a technological innovation, it may not seem like much but it possesses tremendous value to the car proud individual.

The customer complaint was an intermittent lack of performance accompanied by warning lights on the dashboard. The fault started happening occasionally a few months ago but was now becoming more frequent and occurred on all trips lasting over 20 minutes. The customer had an EOBD code reader and was able to extract and clear the fault codes but was unable to determine the cause from the codes alone.

At the time the vehicle was presented, the fault had not occurred on that journey. So, a test drive was conducted until the symptoms became apparent. The following five codes were stored in the Engine Electronics Module:

• 4698 (U1113-00) Functional impairment due to received fault value (Sporadic)

• 4124 (P0651-00) Sender reference voltage 'B' open circuit (Sporadic)

• 4881 (P1440-00) EGR Valve N18 open circuit (Sporadic)

• 4087 (P0322-00) Engine speed sender G28 no signal (STATIC)

• 5243 (P0191-00) Fuel pressure sender G247 implausible signal (Sporadic)

Some vehicles can store more than just the code and the fault description when a failure occurs, and this additional data is presented in a ‘freeze frame’. A bit like the black box on an airplane, it captures a snapshot of the operating conditions at the time the fault code was triggered. The extent of the data captured varies but it can provide some useful additional information. This can be used in a number of ways and should always be saved before clearing the diagnostic data.

WHEN A VEHICLE IS PRESENTED WITH MULTIPLE FAULTS IT IS DIFFICULT TO KNOW WHICH ONE TO TACKLE FIRST, OR WHICH FAULT IS GOING TO RELATE TO THE CUSTOMER CONCERN. A CLASSIC EXAMPLE WAS AN AUDI Q5 WHICH WAS HERE AT GOTBOOST’S WORKSHOP RECENTLY.

In this case, each code description was accompanied by the following information: • Time • Date • Odometer Reading • Fault Priority • Malfunction frequency counter • Unlearning counter/driving cycle • Engine Speed • Calculated Load Value • Vehicle Speed • Coolant Temp • Intake Air Temp • Ambient Air Pressure • Voltage Terminal 30

The date, time and mileage counters are useful for matching codes with a customer complaint, enabling the technician to select the codes that arose at the same time as the customer outlined during the diagnostic interview.

The fault priority is a classification used by VAG to rank the fault on its influence on drivability as outlined in the table.

2 The fault requires an immediate service appointment.

3 The fault doesn't require an immediate service appointment, but it

should be corrected with the next service appointment.

The malfunction frequency counter displays the number of times the fault has occurred since the diagnostic data was last cleared. The unlearning counter counts back from the number of drive cycles that must be completed before the fault clears itself (Maximum 255, but it can be less depending on the fault code). Each time a drive cycle is completed without the fault occurring the counter counts back, a useful indicator of a fault

that is no longer present but has not been cleared using a scan tool. The rest of the data is self-explanatory and concerns itself with the operating conditions of the engine when the fault triggered the code.

The owner of the Q5 had unwittingly removed much of this additional evidence by clearing the codes, which also clears the freeze frame data. A useful piece of information is the fault status, Static or Sporadic in this case, is used to describe whether the fault is permanent or intermittent in nature.

Using the additional information presented we were able to build a picture of what was happening, see Figure 1.

Here’s a summary of what we know from just the fault codes, freeze frame data and a quick look at a wiring diagram:

• All the codes are linked to the 5V reference circuit – this information was obtained from the wiring diagram.

• The EGR valve is the component that has triggered the most faults (5).

• The engine speed sensor fault is current.

• The highest fault priority is 2, the fault requires an immediate service appointment, for all but the Functional impairment Code, which has a priority of 6

• All the faults occurred on either the drive to the workshop or during the test drive – identified by the mileage, date and time stamps.

• The operating condition reported via the freeze frame data snapshots proves that this fault ‘trips’ its monitors once the engine has warmed up, and when the vehicle is driven under light load. So, this condition must be matched after the repair to ensure that the fault will not reoccur when the vehicle is handed back to the customer. It also highlights the problem with the approach of clearing codes and only concerning yourself with the codes that return immediately as a diagnostic procedure.

• Monitors only run under conditions when components/systems are likely to pass, to prevent erroneous fault codes being generated. They monitor the operation of components, circuits and vehicle systems in a number of ways. Once ideal conditions are met, they operate either continuously or non-continuously, testing against fault enabling criterion. Understanding how monitors operate can explain how a vehicle can have an obvious fault but no code stored.

Knowing this enables us to develop a test plan to prove what is causing the fault. The most likely suspect is the EGR Valve, followed by the engine speed sensor, based on the information provided by the freeze frame relating to the frequency and status of the monitor failures.

Using an oscilloscope, the 5V reference was measured on three of the circuits concerned and the engine speed signal hall output. After a short period of driving the Audi dropped into limp home mode, the 5V reference had been compromised as shown in the screen capture. Unplugging the EGR valve electrical connector restored the 5V reference voltage and restored the engine speed signal as shown in the screen capture, Figure 2. Removing the EGR Valve cover presented us with further evidence, if it was needed, for the cause of the failing 5V reference, see Figure 3.

Introduced in 2016, the Hyundai Ioniq is available in hybrid, plug-in hybrid and all-electric variants. The electric version has a much larger battery than its hybrid stablemates and does away with the usual independent rear suspension in favour of a simpler beam axle. The Ioniq Electric uses a 88kW electric motor and a 28kWh battery. The Ioniq EV's superb aerodynamics, thermal management and electric drivetrain helped it to become the most energy-efficient car ever tested by the US EPA, with the hybrid and plug-in versions also offering impressive economy figures. This article only covers the electric version which is distinguished by a smooth, grey front end.

BATTERYThe electric version of the Ioniq has a 360V Lithium-Polymer battery pack. The useable battery capacity is 78 Ah/28kWh. There are six 6-cell modules (numbered 1, 2, 3, 10, 11, 12), and six 10-cell modules (numbered 4-9). Thirteen Voltage Protection Devices (VPD) are located around the battery pack. These are physical switches that are disconnected if a battery module physically expands due to overcharging. In this case, the high voltage system will be switched off and the car undriveable. The high voltage contactors are located within a Power Relay Assembly – one for the negative and a main and pre-charge relay on the positive

side. Pre-charge resistor spec is 40 Ohms. The PRA also contains the two relays for rapid charging (QRA) and for battery heating. The battery pack is air-cooled. A fan in the offside rear of the vehicle pulls air through the pack from air vents under the rear seats. The driving power will reduce as the battery state of charge gets low to prevent high current draw at low SOC damaging the battery pack. As with all EV batteries, the full capacity is not used – 28kWh is the useable figure, with the whole capacity being a little larger. Some capacity is kept back to mask degradation. BATTERY CHARGING

The Type 2 CCS charging connector is located on the nearside rear wing. The liquid-cooled On-Board Charger is located under the bonnet, sandwiched between the EPCU and the motor. A Charge Control Module is located under the front passenger seat. It converts the PLC communication from the external charging post into CAN that can be understood by the rest of the car. Charging speed is 6.6kW on AC and 100kW on DC CCS, although there are not currently many charging stations in the UK that can supply more than 50kW. Three blue charging indicator lights are fitted on top of the dashboard. The operation of these is similar to that of the Nissan Leaf. During charging, the first light will flash until the

battery reaches approximately 1/3 full, at which point the first light will be on solid and the second light flash, and so on. All three lights on indicates the car has just finished charging. All three lights flashing means a charging error has occurred. The centre light flashing means a charging timer is set. The end light flashing means the 12V battery is charging, either for a top up, or because remote climate control is on. The red dashboard warning light indicates charging in progress and turns green when complete but still plugged in. BRAKING SYSTEM The braking system consists of a Pressure Source Unit (PSU) and an Integrated Brake Actuator Unit (IBAU) on the master cylinder. The PSU generates and stores hydraulic pressure at approximately 180 bar and feeds it to the IABU. The IABU can send this to the calipers when regenerative braking cannot provide the necessary brake force. The IABU also handles ABS and ESP functions, emergency backup (hydraulic link to pedal) and simulated pedal feel. A stroke sensor on the pedal measures driver demand – this must be recalibrated whenever it, or the IABU, is replaced. If it is necessary to release the pipework between the PSU and IABU, use diagnostic equipment to release the hydraulic

pressure. Stroke sensor calibration should be carried out on refitting. In the event of a total failure, a valve within the IABU connects the pedal to the wheels to provide braking on all four wheels with no servo assistance.

Noises from the brake pump when opening the driver's door, repeatedly pressing the brake pedal, or pressing the pedal particularly hard are all normal.

some kind of routine inspection at the very least, even this information-packed issue cannot detail every procedure, especially for service schedules that differ so wildly between vehicle makes and models. Obviously, diagnostics, which includes service interval resetting, has replaced the contact breaker gap and dwell angle checks of years gone by, but problems can result from not only using incorrect diagnostic procedure but also forgetting the car's basic electrical needs.

Once dismissed by many onlookers as 'snake oils', more workshops are telling us about the importance of fuel and oil additives to combat some of the downsides of modern motorcar technology, such as common rail, GDI and extended service intervals. These alone offer significant upselling opportunities and we investigate the claims made by some of the best-known suppliers, as well as looking at their validity, to help you make the right choice. The changing world of lubricants play such a pivotal role that the latest news will be probed in a subsequent issue.

While we offer our usual invaluable tips, regarding the maintenance of hybrid cars and their plug-in sisters, do not consider that pure EVs will kill your servicing work stone dead. Whether powered by internal combustion, hybrid or pure electric, some kind of filtration will require renewal, the importance of which raises the topic of quality, as well as providing an opportunity for you to upsell and offer your customer extra benefits that they may not have even considered. Obviously, you will have to guarantee any part that

is fitted to the car, so having trust in your supplier as well as the parts manufacturer is crucial, as is taking a stance against using customer supplied service parts.

THINKING OUTSIDE THE BOOKAgain, it can be difficult to convince a customer that extra expenditure now will save them money in the future but the avenues are worth contemplation. This relates not only to extra items that are mentioned in service schedules but not always carried out, such as brake fluid and coolant changes and FEAD system replacements, but also operations that are critical to maintaining any warranty and long mechanical life. Twin-clutch automated gearbox oil and Haldex rear coupling oil changes may be specified officially, for example, but consider also that certain expensive components, (automatic gearboxes, in particular) that are promoted as being 'sealed for life' are shown to benefit from fluid and potential filter changes, despite not being mentioned in official schedules.

Yet, do not forget the basics. Tyre pressure and condition checks, in addition to assessing battery state-of-health, as well as offering a recharge service should its state-of-charge be found to be low, are extra-value services that builds customer confidence in your business.

THERMAL IMAGINGThe new Diagnostic Thermal Imager Elite from Snap-on may help you track down faults faster, using infrared technology to reveal heat caused by friction, electrical resistance, pressure changes and more.

When plugged into the OBD interface, the CarForce dongle communicates data with the workshop so they can make them aware of issues such as low tyre pressure, the need to change the oil or battery, or to refill the AdBlue.

WORKSHOP SUPPORT AND HOW TELEMATICS WILL BE A GAME CHANGER FOR INDEPENDENT WORKSHOPSFrom the entry level mega macs 42SE, to the recently launched mega macs 77, Hella Gutmann Solutions says the core diagnostic data remains consistent across all.

Hella Gutmann Solutions introduced its first commercial diagnostic tools in 1983. In the early days, the tools covered just six Vehicle Manufacturers – today HGS tools cater for 43 VMs, more than 40,000 models and in excess of 1.7 million fault codes. These are traced back to their source at its workshop facilities using sophisticated mapping equipment and its team of engineers – a process that can take up to six months.

“Obviously, due to both copyright issues and the fact that it is encrypted, it is not legal to simply copy VM data,” explains Neil Hilton, head of business development, “but, as an extra level of protection, it also includes false codes, so the process of re-engineering the data for our equipment, is clearly highly complex.”

When users are unable to rectify a problem directly from a mega macs device, a team of 54 specialists are on-hand at the HGS technical call centre, who answer more than 2,000 enquiries every day. They’re split into brand-specific departments, recruited from VM dealer workshops and they return to those dealerships for two weeks every year to ensure they’re up-to-date with the latest developments.

Neil urges independent workshops to grab the opportunities available in recalibrating ADAS equipped vehicles. “There is still a worrying level of ignorance in the aftermarket when it comes to the need to recalibrate these vehicles after carrying out any mechanical repair that affects its geometry. So that’s anything from a simple tracking adjustment to any steering

We were asked by a regular customer with an Audi RS6 if we could take a look at a very frustrating problem on his car. The vehicle has a low mileage and is still under the manufacturer’s warranty, having only covered 13,000 miles. The story was that the owner had experienced an intermittent fault where the four-wheel steering light would come on, followed by just about every warning light on the dash. As the car was under warranty the customer had booked it in with his nearest dealer to try and resolve these issues. After three weeks the car was returned, but the problem was still there. The dealer had originally diagnosed a faulty ABS controller and when they had replaced it with a new one, they couldn’t code it to the car.

Our initial diagnostic process revealed multiple communication faults and the common denominator appeared to be the ABS controller. Also logged was a low voltage to the controller, which could easily cause a communication issue. After clearing the faults, several road tests and starting the car over two days, there always seemed to be an issue when starting from cold on the first start. The fault was quite difficult to replicate but a pattern emerged. “The dealer had originally diagnosed a faulty ABS controller and when they had replaced it with a new one, they couldn’t code it to the car.”D

After consulting the owner, we formed a plan to investigate further. We obtained the relevant wiring information online from Audi for the ABS controller and started with load testing all the feeds and grounds. We discovered that one twelve-volt feed on pin seven would not carry current and after load testing the fault was then permanent. We substituted the supply and all faults cleared, so this was now a confirmed fault – all we had to do now was find the cause. Looking through the wiring information we could see that this voltage supply came from fuse number twelve in the driver’s side fuse board. We tested the supply at source, and it was perfect. The wiring from the ABS control unit is routed under the passenger side wing under the wheel arch liner and then through the A post into the car behind the screenwasher

bottle. Tracing the wiring inside the vehicle, we located the wire inside the main loom close to the A post and carried out a continuity test back to the fuse board. This was perfect, so we knew that the fault was between the wiring inside the car at the A post back to the control unit. Stripping out the wheel arch liner and the washer bottle we were able to unclip the large rubber grommet inside the car and pull the wiring loom through. This is when we found the fault – the wire when installed had looped back on itself and been damaged. A small amount of moisture had crept into the loom via the washer bottle and corroded the wire causing the volt drop. Carefully, we cut out a section of loom and soldered in a new wire suitably insulated. We retested the repair and then reassembled the car. Conclusion: Careful diagnostic testing with a structured approach was the key to correctly diagnosing and repairing this fault and yes, we could fix what the dealer couldn’t!

A. Carry out basic checks to identify if there are any induction/exhaust air leaks. This fault could have various root causes – in this case, we had feedback pointing to a faulty evaporative emissions cannister purge solenoid valve. Therefore, replacing the purge solenoid and clearing codes rectified the issue. Evaporative Emission Cannister Purge Solenoid Valve (1.4L LUJ)replacement procedure: Disconnect battery negative cable.

NO NEED FOR WASTED TRIAL BALANCES The government are said to have filled over 1.5 million potholes last year, but they still pose a significant problem to road safety. They cause damage to the internal structure of tyres and the wheels themselves, often resulting in imbalance and vibration for the driver.

Vibration issues are challenging for traditional wheel balancers to solve, due to the trial and error involved. However, the technology available in the Hunter Road Force Elite (RFE) diagnostic balancer is said to diagnose and minimise these issues in less time than a standard wheel balance.

The RFE differs from standard balancers – it measures tyre forces known as Road Force Variation (RFV) and Lateral Force (LF) to conduct a full diagnostic of the wheel and tyre assembly by applying a load via a roller to take the wheel and tyre assembly on a simulated road test. Once RFV is identified, the balancer provides a ‘ForceMatching’ recommendation, which matches the stiff spot on the tyre with the low spot on the wheel rim, minimising vibration to give a smoother ride. Where LF is identified due to the conicity of the tyres, the RFE advises of the best position on the vehicle to counteract it for a straighter drive.

‘Vision’ rim scan technology ensures the use of balance weights is minimised while improving placement for a more accurate balance and due to spoke identification during the scan, weights can also be hidden. The in-built HunterNet system allows the results of the wheel balance to be emailed to customers directly.

WHILE IGNITION COMPONENTS HAVE ALWAYS NEEDED A DEGREE OF MAINTENANCE, ROB MARSHALL LOOKS AT HOW MODERN SYSTEMS, INCLUDING ENGINE MANAGEMENT, CAN BE AFFECTED BY SERVICE NEGLECT, INCORRECT REPLACEMENT TECHNIQUES AND POOR QUALITY REPLACEMENT PARTS

It is surprising how many members of the public consider that classic cars are far easier to service than modern vehicles. At least modern ignition and engine management systems have negated the regular and fiddly need to set accurate contact breaker points gaps and ensure optimum dwell angles, both of which tended to be almost impossible to execute accurately in any case, when many distributor shafts possessed excessive play in their bearings…even when new. Close inspection for excessive pits on rotor arms and for evidence of 'tracking' on the inside of distributor caps has also been consigned to the dustbins of history in most cases, although the principles are not entirely irrelevant today, as we shall see.

DON’T FORGET TO RESET

Even so, modern cars require a different thought process and yes, diagnostic equipment is just as important to contemporary servicing, as it is for repair work. Checking for and downloading software updates, prior to writing them to the relevant ECU, is an important part

of most modern car service schedules. Part of this involves not forgetting to reset the service counter. Subconsciously, the dashboard readout (most of which are at least time and mileage dependent) reassures the owner that the service has been done properly. Yet, for an increasing number of models,

not resetting the indicator might fail to instruct the oil condition monitoring system that a lubrication system had been carried-out. This can have implications for diesel particulate filter regeneration, which could cause consequent blockage – a condition that may be blamed (incorrectly) on the filter, rather than an incorrect servicing procedure.

SERVICE NEGLECT

Any ignition system will experience natural wear and tear but neglect will have deeper ramifications. Bosch's aftermarket division warns that spark plugs, which are overdue for replacement, will increase their voltage demands and this accelerates wear levels on the coil(s).

Faulty, or wet, spark plug leads can have the same effect. An engine misfire, under heavy load, can

coils to have low performance and early life failures. NGK adds that the quality of the internal windings and potting materials within ignition coils tend to

be where cost savings are made and this can lead to lower available voltage and internal shorting, which

can result in poorer starting, misfires and, in some cases, engine and ECU damage.

cont.d... not only cause the coil to overheat (because it cannot release the energy it has built) but unburnt fuel can also enter the catalytic converter, the result of which can be the melting of its expensive, precious metal-coated structure and subsequent destruction. NGK adds that, while most spark plugs do not require their gaps checking and adjusting between replacement intervals, do not neglect the procedure, where it is specified, on older vehicles. Consider also that, unless specific LPG spark plugs are fitted, re-gapping should be added to the maintenance schedule, for a vehicle that runs on gas. Tim Howes of NGK Spark Plugs Technical Service advises that: "If the coil is mounted directly on the plug, the coil would need removing to gain access to the spark plug, giving the opportunity to check visually for perishing, or contamination of the rubber contents, corrosion, cracks and evidence of current leakage 'tracking'. Use the correct specialist tools when removing and refitting ignition coils, in order to prevent damage to the insulating materials, circuit boards, windings, connectors, etc."

FITTING TIPS

While most spark plugs tend to be pre-gapped for a specific application, NGK recommends that you should double-check that the gap is correct, before fitting, using a wire gauge to reduce the risk of damaging the precious metal tips of the delicate electrodes.

Bosch adds, when installing a new spark plug to a GDI engine, you will need to pay attention to the washer design that seals the plug body against the cylinder-head. Should the spark plug possess a solid washer, rather than a crushable one, the engine requires 'orientated ground electrode positioning'. This means the ground electrode should face away from the injector spray pattern, otherwise the combustion will be incomplete. Bosch argues that for this type of engine and spark plug design especially, a torque wrench is an essential spark plug installation tool, because it is the only way to ensure the ground electrode's correct positioning. For ignition coils, Bosch Aftermarket advises that you should check for the presence of grease, or powder, within any rubber boot that comes into contact with the spark plug ceramic body, otherwise the two materials can fuse together over time. Additionally, check that the engine wire harness is fixed securely to the primary connector for each ignition coil. Standard Motor Products Europe (SMPE) highlights that technicians should be wary that ignition coils can be damaged easily by careless fitting. For example, certain types of rail coils, fitted to GM vehicles, can warp and crack, should their fixing bolts be tightened beyond the official 8Nm torque.

BATTERY STATE-OF-CHARGE

Batteries provide the opportunity to offer extra services and to upsell. Check the battery's state-of-charge (measured in volts) and charge it externally, if required, as part of an extra service. Yet, its state-of-health (measured in amps) gives a real indication of battery condition, when you compare your figure with the Cold Crank Amps (CCA) figure stated on the battery label. You can then advise the customer whether, or not, a replacement battery will be needed before the next service is due.

ECU DAMAGE RISKS

Naturally, poor servicing techniques can damage ECUs, which can be expensive and time-consuming to rectify. Christian Planting, Technical Manager at ACtronics, recommends an external means of battery support, because losing power during the software updating process can damage engine management ECUs. This is because existing data has to be erased during the updating process. Should the power be cut, while data for accessing certain components is deleted, you may not be able to communicate with the ECU, after power is restored.

While Christian reveals that neglected spark plugs (including inappropriate gapping) do not tend to damage the ECU directly, the ECU's internal actuators may try to compensate for poor engine running that could result in a broken driver chip. The ECU is more at risk from the fitting of low quality ignition coils, which is known to cause the ignition drivers within the ECU to fail. Christian also advises caution for any work that involves disconnecting the battery: "If you disconnect the battery incorrectly you might introduce voltage spikes. This can cause software to fail, because normally, the integrated circuits that contain the software are sensitive to these spikes."

Cam & Crankshaft sensor fitting tips

Camshaft sensors often fail due to damage from oil contamination, so you need to ensure any oil leaks are addressed before replacing the sensor. After removing the old sensor, oil the ‘O’ ring of the new sensor, ready for installation. The correct positioning of the new sensor is critical as camshaft sensors often feature slotted mounting holes and/or locating pins. Ensure any locating pins are correctly seated before fully slotting into place. Failure to do so can shear off the locating pin, causing misalignment and incorrect readings. Finally, reconnect wiring and reset the ECU if required. Some cam/crankshaft sensors are particularly difficult to replace, usually due to awkward fitting locations within the engine bay, camshaft sensor EE0018 being a good example. Elta Automotive says this has the highest return rate under warranty, but when tested the diagnosis usually rejects the claim as it is not faulty, but damaged due to a fitting error. The sensor is located in a particularly tricky position and is often returned with the locating lug sheared off, probably as a result

of securing the sensor into place without correct alignment. The slight misalignment of the sensor has a dramatic effect on its performance, as can be seen in the accompanying scope readings. Filtration – upping the service standard

'SEX SELLS' MAY BE A COMMON MANTRA ATTRIBUTED TO THE ADVERTISING INDUSTRY BUT IT IS NOT ALWAYS TRUE. WHILE AUTOMOTIVE FILTERS ARE HARDLY THE MOST GLAMOROUS CAR PARTS, THEIR IMPORTANCE MUST NOT BE UNDERESTIMATED; ROB MARSHALL ARGUES THAT DUE CONSIDERATION TO QUALITY SHOULD BE YOUR BUYING FOCUS.

Many customers think that all filters are the same. Therefore, it can be difficult to justify to the average non-technical car owner why you are charging them more for a quality part, compared to the typical white-box 'bargain' they might have researched themselves on online marketplaces. Filters, like oil, are relative bargains, considering the damage that sub-standard substitutes can wreak. Champion, part of the Federal-Mogul family, reports that many consumers indulge in this false economy, by sacrificing quality for cost, but the use of OE-quality parts gives professionals extra confidence in the quality of their service work.

THE QUALITY CONNECTIONUnlike oil, for example, filters have no universal performance standards. Trusting the brand, your supplier and their partners tends to be all that you can do. HELLA Hengst is one such company that works closely with the car manufacturers and supplies not only to the VM line and OE spares but also the aftermarket. Yet, the company warns about the quality of counterfeit copies that risk courting engine failure. For example, its investigations have uncovered fake oil filters that possess ineffective anti-drain valves, which result in a lack of oil pressure for a prolonged period post engine restart, as well as low quality filter material that provides zero filtration protection. And, even filter media that disintegrates

at relatively low oil pressure and temperatures, which causes plastic particles to enter the lubrication circuit, with potentially catastrophic results.

Another OE supplier, Mahle, also warns about dangerous replicas and states that, while low-rent filters appear similar on the outside, the internal differences highlight the quality of the part, especially in respect of the filter media. We shall look at the anti-counterfeiting provisions that such companies employ in a later issue but it is reasonable to state that a typical technician is not an experienced filtration engineer and the quality control aspect of filters falls back on the issue of trust once again. UFI Filters highlights that, while the quality of the filter is paramount, it is not the only consideration. As increasing part numbers are one of the many challenges faced by both suppliers and distributors, motor factors tend to stock the fastest moving parts, which is understandable, although this can lead to an increased lead time, when a filter for a less common vehicle (or component) is required. To help achieve its plans of capturing a 10% share of the UK filtration aftermarket within just three years, UFI Filters has established a 1,000m² distribution centre in the West Midlands that holds over 200,000 parts, covering 96% of the UK car parc. The company told AT that this gives motor factors a

MANUFACTURER WARRANTIESThrough block exemption, provided that certain parameters are met, a service history from an independent garage should not affect a manufacturer's warranty. Unfortunately, cars that are bought using finance (such as PCP) can have a codicil in the small print, which dictates that only a complete main dealer service history is permitted, meaning that aftermarket maintenance would affect its value adversely. Extended warranties may risk being voided, if any insistence on franchised service history is not adhered to. These demands are not covered by block exemption legislation and you may choose to inform your customer of the fact, before a car is booked-in for servicing. While it is unreasonable to expect a car manufacturer/importer to repair damage that has been caused by a 'white box' filter of dubious origins, it is also unjust for a manufacturer warranty to be rejected, because the owner has trusted an independent repairer to fit parts that match OE quality. Should you suspect that a customer vehicle may be covered under manufacturer/extended warranty programmes (or has been bought on finance), you may wish to check the terms that tend to be printed in the owner's manual/service booklet. Famed for its 7 years-long warranty, we contacted Kia Motors UK for clarification about whether the use of aftermarket filters and independent servicing would void its warranty. We were told that this would not, with the following caveats:

• The aftermarket garage is VAT registered (we believe this cannot be enforced and could be challenged)

• The service must be carried-out correctly, as detailed in the owner's manual (fair enough)

• The oil type and grade should be detailed on the invoice (not an unreasonable request)

• Service records must be stamped and dated.

While another Kia requirement is that any parts used (including filters) must have their part numbers detailed on the invoice and should be either genuine Kia-branded, or of an ‘equivalent quality’. We asked Kia Motors UK to explain how it judged filters to be ‘equivalent quality’ and it told us,

"Generally, we would be happy, if the filter in question were produced by a reputable manufacturer that met the appropriate ISO standards." Interestingly, Comline is neither a filter manufacturer, nor an OE supplier, but it argues strongly that its filters meet OE quality standards. Since its catalogue focussed initially on the filtration needs for Japanese and Korean models (including Kia, of course) its portfolio has expanded rapidly to include European models. Today, its reach covers 95% of the Asian and Euro aftermarket vehicle parc, with millions of filters sold worldwide every year. To justify its confidence in the OE quality of its filters, it partners only with filtration manufacturers that are not only OE suppliers themselves but which are also ISO accredited. Additionally, Comline performs its own regular quality

control audits of its suppliers' manufacturing facilities, as well as engaging the independent International Filter Testing Services to analyse filtration performance routinely. Its tests include a wealth of assessments, ranging from anti-drain valve performance to filter medium vibration fatigue tests. A spokesman told AT: "We go to great lengths to ensure the quality of every filter in our comprehensive range, by

working solely with world-class, ISO compliant manufacturing facilities and employing stringent quality control procedures. Our absolute focus on quality allows technicians to confidently fit and supply Comline filters safe in the knowledge that they will integrate seamlessly with their customer vehicles, deliver consistent, reliable performance and protect their manufacturer warranties." However, the duty of care does not rest solely with filter brands and your factor. Technicians bear their own responsibilities, when servicing a car that is covered under its manufacturer warranty. Detail the filters used on the customer invoice, including part numbers, sign the service book and advise the customer to file the paperwork as evidence. As it would be the car manufacturer/importer (or whichever body honours the guarantee) that has to prove that a certain part is inferior, thus providing your customer with as much evidence as you can is an important factor in raising awareness that good quality aftermarket servicing and filtration remains in the customers' best interests.

Jon Roughley, Global Marketing Director for First Line, says: “With a few key questions, for example: ‘Do you find that the windows are misting up, especially in the mornings? Are there unpleasant odours in the vehicle? Do you or any of your passengers suffer with allergies or asthma?’ the condition of the filter can be determined. Cabin filters filter out dust and pollen, as well as carbon monoxide, oxides of nitrogen, un-burnt hydrocarbons and particulates. Without a fully functioning cabin filter, these can be seriously damaging to health.

VOLKSWAGEN OIL FILTER MODULE HELLA Hengst has developed a multifunctional oil filter module for the new VW EA288 Evo 4-cylinder diesel engine, the VW group’s standard diesel engine, set to feature in variants of all its passenger cars and light commercial vehicles. The weight and flow of the module has been developed to optimise its performance and increase the overall efficiency of the engine.

The unit has a 2.0-litre displacement and will be available with various power outputs up to 150kW (204 PS). Rather than featuring a separate starter motor and alternator, it has a 12-volt starter generator and start-stop technology, making the new TDI engine a mild hybrid. The EA288 Evo engine complies with all current EU6d-temp standard emissions regulations and is set for the forthcoming EU6d emissions standard.

To ensure the module can withstand the very high oil pressures present through the design of this engine, it has an integrated oil drain valve and the internal support frame of the inbuilt filter has been reinforced. The element also features an integrated sealing lock to prevent technicians from accidentally installing the wrong filter.

While this feature looks at the three most popular pour-in additive types, a host of other products are available at major service operations, to treat various parts of the car that might have been neglected. Making modern engines more fuel-efficient, less polluting and as low maintenance as possible has downsides. Carbon, fuel and oil deposits have more profound

effects than ever before – increasing emissions, heightening wear levels and increasing failure rates. Yet, a number of readers have informed us that their use of additives, as part of typical routine service schedule, is proving their worth as a beneficial preventative measure. Customers seem to be more willing to pay extra for pour-in additives, which represent a relatively small increase in the percentage cost of the overall service invoice, compared to more expensive 'detox' treatments that can cost in excess of £100 each. For you, additives are high margin products that require minimum effort to apply. While most carmakers state formally that additives must not be used, several main dealership technicians admitted to us that some manufacturers recommend that certain ones are used at service time. We have also heard of certain carmakers approaching additive companies to help them remedy particular problems. Confidentiality agreements, unfortunately, prevent us and our sources from elaborating further, but the reports give credence that all additives cannot be dismissed as 'snake oils'.

Even so, additives do not have to comply with any established technical standard whatsoever, unlike engine lubricants. Therefore, having trust in the manufacturer's claims and relying on your experience and that of your colleagues is really all you can do. We welcome any further comments on this issue on the Autotechnician facebook page. Meanwhile, we have looked into some of the claims made by the most renowned providers for you to consider. 1. ENGINE FLUSHES While there is some debate about whether, or not, engine oil flushes can cause more damage on a neglected engine, many technicians recommend their use on engines that dirty their oil quite readily – PSA/Ford DV6 engines, for example. LIQUI MOLY told us that, in case of severe contamination, an extra flush may be required. BG Products recommends its EPR (Engine Performance Restoration) especially for GDI maintenance and adds that it enhances compression, by removing sludged oil and soot that collects behind the piston rings. When discussing its Professional Oil System Cleaner, Wynn’s comment that the new oil's life is prolonged, due to the cleansing procedure, and adds that an important feature of its flush is that it is compatible with low SAPS oils, critical for optimum Diesel Particulate Filter life. 2. ENGINE OIL CONDITIONERDebate continues if the chemistry within an engine oil conditioner is at odds with delicate and vulnerable balance of a carefully developed engine-oil formulation. Shell Lubricants is

CONSIDER the use of intake/post combustion cleaners too, which may not be affected by some pour-in additives. These range from simple MAF sensor aerosol can solvents through to those that cleanse intake manifolds and inlet ports (useful especially for cars fitted with a combination of EGR and GDI). Unless there is a defect, or a diesel car is used only for short journeys, DPF cleaning should be unnecessary. Yet, variable vane and geometry systems on turbochargers can suffer from carbon and oil build-up, which is why Revive has developed its Service Shot product (pictured) as a preventative measure, before deposits can restrict mechanical movement of these systems and flag an EML.

one such company that adopts this stance. David Wright of the Verification of Lubrication Specifications, VLS, agrees and adds "Oil fortifiers are general products that are not specifically formulated for different types of vehicles, or engines. With the increasing sophistication of modern engines, one type of engine oil cannot suit all vehicles, just as one type of oil fortifier cannot suit all engines." Yet, LIQUI MOLY produces both engine lubricants and additives and it advises: "Our additives are fully compatible with every common engine oil. If applied correctly, our additives cannot affect negatively the chemistry of the engine oil. As there are no standards for additives, it might be that products from competitors interfere with the formulation of the oil but definitely not our additives. They are absolutely safe to use." Wynn’s also told us that its oil additives are not only fully compatible with modern oils, emphasising the low SAPS compatibility again, but that they will also not harm any engine components and complement the oil. You may find that some companies produce a range of additives, allowing you to create individual oil change packages. As an example, LIQUI MOLY's anti-wear additives range starts with

physical protection (Oil Additive), which utilises molybdenum disulphide particles that adhere to the metal surfaces. Should physical protection not be desired, Motor Protect offers a chemical alternative that uses friction modifiers to smooth the metal surfaces. Combining the two technologies is Cera Tec that uses ceramic particles for its solid lubricant instead of molybdenum disulphide and the company quotes that tests at the automotive engine test centre, APL in Germany, showed that the wear protection level for engine oil doubles, when fortified with Cera Tec.

BG Products says that its Diesel Oil Conditioner maintains the oil’s viscosity for longer, improves soot control, reduces friction and sludging, as well as reducing oil breakdown and evaporation effects. For petrol engines, the company's MOA oil supplement does the same but it helps to prevent the piston rings from sticking, by keeping them clean. Like the EPR flush,

MOA's use in GDI engines is recommended.

3. FUEL ADDITIVESProducts that are dosed into the fuel tank are, probably, the most controversial of all pour-in additives. The latest independent testing was performed by Which? nearly a decade ago, which concluded that retail-quality petrol and diesel additives are unlikely to return any noticeable improvements in emissions, economy, or power and tend not to be worth the money. Yet, while those products tested are, probably, no longer for sale, they are not professional cleansing additives, which is worth pointing-out to a sceptical customer.

Yet, trust in your additive maker and supplier to ensure that any positive effects last longer than the fuel within the tank into which they are poured. LIQUI MOLY states that its Injection Cleaner and Super Diesel products not only clean intake valves and the combustion chamber but also guard against future deposit formation and provide anti-corrosion protection. Its Super Diesel Additive has similar benefits, in addition to increasing the fuel's cetane number and preventing injector needles from sticking.

BG Products agrees that cleaning carbon from within the injector is critical to restoring spray pattern and, therefore, controlling emissions, which its BG245 additive ensures. The company's BG44K for petrol engines has the same effect but for GDI injectors and will clean the intake valves on port-injection engines. BG points out that downstream cleaning of Lambda sensors and catalytic converters is an additional benefit of BG44K.

Oils and additives: Product news & tips

SPECIAL ADDITIVE FOR HYBRIDSA Hybrid Additive available from LIQUI MOLY has been formulated for hybrid vehicles with petrol engines to stabilise the fuel quality and clean the injection system. In hybrid vehicles, the electric motor is used as the main drive with the combustion motor working as an assistant, mostly used for short periods of time. "This results in two problems," says David Kaiser, head of R&D. "The fuel remains in the tank for longer and ages more, compared to vehicles powered exclusively by a diesel or petrol engine. An additional problem is that deposits form in the injection tract because of the irregular short-term use. The Hybrid Additive keeps the petrol quality stable, protects against deposits in the injection system and removes existing deposits.

OIL DRAIN PLUG TOOLUsually, there’s a relatively low risk of damage while changing the oil but the latest VW and Audi models have plastic oil sumps and drain plugs, so damage is difficult to avoid. febi has developed a tool to take the worry out of working on these latest models, enabling you to easily remove plastic sump plugs without damage. It is available on its own, or as a kit with four plastic sump plugs. The working end of the tool has specifically been designed to fit the OE sump plug.Tool no. 81368 is for use on VAG models and 81369 is the tool and 4 sump plugs for use on VAG Group vehicles. TELL-TALE SIGNS OF COUNTERFEIT GOODSJust like using the wrong oil, using counterfeit oil could lead to accelerated wear in gears and bearings, leading to increased maintenance costs and, if left unchecked, eventual engine failure. Verification of Lubricant Specifications (VLS) is an industry trade body that investigates complaints about oil specifications by independently checking compliance to industry standards and performance claims. Although the vast majority of lubricants on the market are genuine, VLS says that workshop owners and technicians can take the following steps to reduce the risk of buying and using a counterfeit product: 1. Purchase lubricants from official distributors and well-

regarded factors – avoid purchasing finished lubricants from unofficial sources or less reputable internet sites

2. Avoid products that appear to be heavily discounted or being sold in a hurry

3. Check for authentic marks on packaging such as batch codes. Most reputable lubricant blenders use batch codes as part of their ISO quality assurance process.

4. Check any packaging and product labels carefully. Does

the packaging look and feel of appropriate quality and as you would normally expect? Is the colour on the label an exact match against previously purchased authentic products?

5. Ask for Technical and Safety Data Sheets. Reputable suppliers should have no problem producing these or advising where you can access them.

Correct, clean oil is vital for turbos. A turbine shaft spins up to 6,000 times every second, 360,000 rpm in temperatures of up to 950°C and is protected by just a thin film of oil on the shaft bearings. Any problem with the oil will damage the bearings or oil seals, leading to turbo failure. With over 40 years in the turbocharger business, BTN Turbo has examined countless dead turbos over its 40+ years in business and it has identified three oil-related turbo killers: Oil leaks, oil starvation and oil contamination.

STOP THE LEAKAny leak that cuts off or drastically reduces the supply of oil to the turbo bearings will cause problems. Running a turbo without oil for five seconds is as harmful as running an engine without oil for five minutes.

KEEP IT FLOWINGOil starvation can be the result of leaks, blocked or kinked oil feed pipes. Yet the cause could also be outside the oil system. The oil seals at either end of the turbo bearing shaft rely on positive air pressure to keep them in place. A faulty or missing air filter or insufficient exhaust back pressure will result in either too much or too little air pressure, so the oil seals start to leak and the bearings are starved of oil. The consequences are the same – the turbo will be damaged and ultimately fail.

KEEP IT CLEANOil with carbon, sludge, or tiny particles of silicon gasket sealer will score the turbo shaft bearings and shorten turbo life but contamination can also occur because the wrong oil has been used. Engine tolerances and performance parameters are more demanding than ever, and lubricant manufacturers have responded with highly advanced oils. Each oil performs differently to suit the engine’s specific characteristics; many of today’s oil formulations have high detergency and dispersancy, to loosen contaminants and keep them in suspension. The larger particles are contained in the filter and the smaller particles flow out when the oil is drained. It’s vital that the oil and filter are changed at the manufacturer’s recommended intervals; if the filter is overloaded and the old oil circulates too long, the particles will remain in the system and eventually be ground into the turbo bearings.

THE TURBO AT 360,000RPM IS THE FASTEST MOVING, HOTTEST MECHANICAL PART OF THE MODERN ENGINE – IT’S NOT SURPRISING THAT 90% OF TURBO FAILURES ARE OIL RELATED

While highly effective for many turbocharged engines, including older diesels, these high detergent oils are not recommended for modern diesels fitted with a Diesel Particulate Filter. The detergents can result in ash formed during combustion blocking the DPF, with detrimental effects on emissions, performance and economy. These engines need Low SAPs oils, specifically designed to prevent ash build-up.

Autologic Live: AUTOLOGIC’S MERCEDES MASTER TECHNICIAN, KEVIN HARDY, ADVISES AND SUPPORTS A CUSTOMER WHO REPORTS AN OIL LEVEL WARNING MESSAGE ON THE INSTRUMENT CLUSTER ON A 654 MERCEDES ENGINE IN A 213 E-CLASS CHASSIS.

CAUSE OF THE PROBLEMThis is a common issue and normally occurs after an engine oil change, or vehicle service. The fault derives from the oil level being too high or low, or because of a defective level sensor. Kevin stated that there are several fixes available depending on whether the type of warning message relates to an ‘Oil Pressure’ or ‘Oil Level’ warning.

FIXING THE FAULTAs the fault presented was an oil level warning, Kevin advised that the customer should not replace the oil level sensor without running through the following checks:

Read out the oil level from the workshop menu in the cluster via the multifunction steering wheel, making sure the following variables were applied:

a. The vehicle was idle and stationary

b. The vehicle was standing on level ground

c. The engine oil temperature was at least 80°C

d. The bonnet was closed

e. If the oil level is outside the specified value of 5.8L - 6.0L, it must be re-adjusted.

Kevin explained that the customer now needed to adjust the oil level using the workshop menu via the steering wheel, and that he should only replace the level sensor once the level has been corrected, and if a repeat warning message was displayed after adjusting the oil level. (Level sensor part number: A 654 905 06 00 oil level sensor).

Kevin advised that before draining the oil from the engine, to check and make sure that the engine had a coolant temperature of at least 80°C.

The customer was then guided on how to remove the oil filter threaded cap by lifting it up far enough from the oil filter housing to allow the oil to completely drain. The next step was to remove the oil drain screw and allow the oil to drain from the engine for 10-15 minutes. (Oil drain screw part number: N000908012009).

Kevin then explained that it was important to make sure that all the old engine oil was drained, and that if the oil is drained using the correct procedure then the recommended filling capacity of 6 litres will be correct. In some cases, 6.3 may be needed.

Kevin asked the customer to then:

• Refill with the correct specification oil

• Run the engine until a coolant temperature of at least 60°C was achieved

• Check for leaks

• Check the oil level in the instrument cluster (workshop menu) with the engine running

FURTHER REMEDIESKevin discussed with the customer that if an Oil Pressure Warning were to be present, the hydraulic directional control valve (oil pressure control valve) must be replaced. (Oil pressure control valve part number: A 654 180 04 15).

Kevin also stated that should the valve stick in either the lower, or higher oil pressure control position, this would not result in any engine damage, and that often after recycling the ignition switch the warning message would disappear.

AUTOTECHNICIAN VISITS CHRIS TREVITT, WHO HEADS UP THE TEAM AT TMR, TO TALK ABOUT HIS EVOLVING DIAGNOSTICS BAY AND HOW HIS TOOLS ARE HELPING HIM TO EDUCATE CUSTOMERS ON THE FAULT-FINDING PROCESS

TMR Automotive is a family-run business in Nuneaton managed by Chris Trevitt, who took over from his parents two years ago when they could no longer manage it due to ill health. “It was all new to me. It was a big step but one of the best decisions of my life.” Chris experienced a steep learning curve at the beginning but says he was well supported by GroupAuto (TMR have been part of its Autocare approved garage network since 2006) and the technical team at Delphi.

He purchased the DS150, a pass-through device and scope from them two years ago to build their diagnostics offering and has taken advantage of their technical support ever since. The five-strong team at TMR consists of his partner Nicky and mum Jane who run the office and their social media, with Tom and Aaron working alongside him in the workshop. They have three ramps, a hybrid bay and most of his time is now spent in the diagnostics bay. They are kept busy with a loyal customer base and manage to keep their labour rates at £50 to remain affordable to the local community. Chris is looking to expand this year and put two service vans out on the road to complement its recovery truck, Chris says: “It will be less waiting around for the customer and they won’t have to pay recovery charges." Since taking over two years ago, Chris has moved away from the servicing and general repairs to invest in diagnostics, which he enjoys. “Having Haynes Pro through the Delphi tools is a big help because you can just look up the reg and that gives you all the details on the battery, tyres and all sorts of makes and models of injectors. I can order them straight from my parts supplier without looking at the car.” He also uses pass through, accessing Volkswagen and BMW manufacturer information. Delphi’s VCI is his main tool: “It’s just so simple and easy to use. Every time a car comes in with an engine light on, it’s straight in. It’s wireless, (using Bluetooth) so we don’t have to shuffle the workshop around. We can plug it in out the back in the car park and still communicate with it from inside. It’s a lot less hassle and the customers don’t want to be hanging around. Nine times out of ten, the engine light comes on and it’s something they weren’t expecting. They want it sorted as quickly as possible.” I ask Chris if his customers are receptive to the time and effort that goes into diagnostics as part of the overall repair. “You always get those difficult customers that just don’t understand but I can bring the laptop out to reception and show them the live data and what the fault codes reading. Using the VCI linked to the HaynesPro is phenomenal, without that you’d struggle to find faults and spend hours looking at wiring diagrams. It’s

got lots of shortcuts. I’ve got an ‘09 VW Golf in at the moment, it came in running uneven and the engine light was on. I checked the fault codes out, it was a camshaft sensor and crankshaft correlation that links to the timing chain, it was stretched. That alone saved me about six hours – stripping it down and pegging it all up. The customer knew within 20 minutes. You plug it in, drop the reg in and it finds the car, punch that straight through the engine management system and it brings up the fault code. If you’re unsure, you click through to HaynesPro. It will show the possible causes, illustrations from

people who have stripped it down and taken pictures, which you can show the customer, and there’s no labour cost for them.” As with any skill or trade you are involved in, the more experienced you become, the more you invest in training and sophisticated equipment to keep up with the latest technology, resulting in a faster fix. This is where a diagnostic fee comes in to fairly charge for your expertise. “We charge £40 an hour for diagnostics and I aim to diagnose a fault in the first hour. If I don’t, I ring the customer with an update and a step-by-step review. We keep them in the loop, we’re honest. At lot of customers come here because they feel they’ve been ripped off elsewhere. I think it’s how people word it differently. Sometimes, we have people who won’t take our word for it but when you have evidence here on the laptop and they can see live data it backs you up with hard evidence.” TMR’s core business consists of MOTs, servicing and annual checks for a loyal customer base and they also get referrals from local dealers, but their reputation for fault-finding is growing. “We’re known

in the area for the diagnostics. Other garages and car sales bring the car here rather than go to the main dealer. The access we have using the DS150 and the VCI package is pretty much what the dealers have anyway.” Thanks to Chris & the team at TMR for their time & hospitality (I will return to get my coffee with one Nicky!) REPLACING THE INTERCOOLER AFTER A TURBOCHARGER FAULTAll modern diesel cars are mounted with an intercooler, which significantly improves the combustion process in turbo-charged systems. Its main role is to reduce the air temperature after it is compressed by the turbocharger and before it reaches the engine’s combustion chamber. This has a significant impact on the charge effect, as the cooled air has a much higher density in terms of air molecules per cubic centimeter. This increases the amount of intake air, resulting in a far better engine output.

PROBLEMIntercooler failure is often linked to turbocharger damage. Replacement of the turbocharger introduces several risks, if not carried out according to installation guides. Turbo residues can easily clog the intercooler, especially oil, but also other particles and broken off turbo parts.

A leaking intercooler is often due to high system pressure, which can eventually cause a deformation of the plastic tank, resulting in a leaking intercooler. Residues left in the system after an installation risk a blockage, which will cause the pressure in the system to increase, eventually causing the intercooler to fail.

PARTS, TOOLS & TIPSNew products, fitting tips & technical advice to ease fault-finding & installation

Fins are destroyed due to pressure failure. This error is often ascribed to an error in the tubes. However, the excessive amount of oil on the intercooler indicates a system pressure failure.

The same issue can arise when the output of a turbo is manually increased. The increased pressure takes an extra toll on the intercooler, increasing the risk of the tank blowing. If a new turbocharger is installed without investigating the intercooler first, the system will run a high-pressure sequence, where oil and particles that have accumulated in the intercooler are at risk of being blown into the combustion chamber. If this debris enters the combustion chamber, they are at a great risk of damaging the engine.

RECOMMENDED SOLUTIONTo avoid engine damage, an intercooler should always be replaced after a turbo has failed to ensure the intercooler is free from any debris – such as oil, metal or other particles. When a new turbo has been installed, all system components must be thoroughly examined to ensure they are not blocked by oil or metal debris.

No matter the reason for failure or replacement of the intercooler, the reason for the damage should always be thoroughly investigated before installing a new unit. The peripheral parts (turbocharger, crankcase ventilation, exhaust gas recirculation, air inlet to the turbocharger, exhaust system) must be integrated in the troubleshooting process, otherwise a fault can re-occur.

WHEN REPLACING THE INTERCOOLER• Check air routing between the turbocharger and

intercooler, and between the intercooler and intake manifold, to ensure there are no impurities/particles/blockages/reductions in cross-sections

• Clean/replace damaged, blocked or soiled air routing and attachment parts

• Replace any air routing seals, coolant connections (in the case of water-cooled intercoolers) as required

• Make sure that all connecting elements are tight, no leaks occur and no ‘secondary air’ is drawn in

• Always use a leak tester between the turbo and intake after mounting of a new turbo, intercooler, pipes and hoses

• Check charging pressure with a manometer gauge or your OBD connection. [email protected]

Cylinder head pointers

The Cylinder Head plays a vital role and contains more moving components than any other part of the engine. They have to withstand huge pressure and extremely high temperatures while retaining shape and form to ensure a consistent seal to the block. This seal is key to controlling the air flow in and out of cylinders and fuel deployment.

There are four main symptoms of a faulty Cylinder Head:

• A drop in coolant levels

• Drop in oil levels

• Reduced engine performance

• Smoke coming out of the exhaust.

The most common reasons for a Cylinder Head to fail are:

• Overheating from coolant loss

• Head gasket failure

• Restricted flow of coolant

• Dirt blocking or restricting ports

These can lead to the head warping or cracking. A defective cylinder head can have disastrous consequences causing terminal damage to the engine if not repaired or replaced in a timely manner.

A popular reference available from Blue Print is ADK87704C, suitable for use on the Alfa Romeo Mite (2008-), Fiat 500 (2007-) and Punto (2007-). It can also be used on Ford KA (2008), Subaru Justy (2003-2007), Suzuki Swift (2005-2015) and Vauxhall Astra (2003-2013), the Corsa (B, C), and Tigra (2004-2009).

TECH-INNOVATOR, LEXUS, ADVANCES HYBRID EXPECTATIONS IN LATEST UX MODEL

The Lexus UX is a new all-hybrid SUV that moves the technological game forward

advanced vehicles that even Lexus has ever built. This includes delivering a new, fourth generation, hybrid powertrain, each element of which benefits from a series of innovations and improvements in both design and overall efficiency. While you may not see a UX for several years in your workshops, Toyota/Lexus told Autotechnician that it has improved accessibility to all normal service items, as a measure to cut maintenance costs and make it easier for non-franchise repairers.

1. 2.0-LITRE PETROL ENGINERunning on 0W16 lubricant, the 2.0-litre in-line four-cylinder Atkinson-cycle engine is now one of the most efficient that Lexus has ever produced, achieving 41% thermal efficiency (put into perspective, the average petrol engine is around 22%, diesel around 30%, although the latest Toyota Prius hybrid unit is very close at 40%). Its advanced features include enlarged intake valve seats, cut by laser for greater precision, and a D4-S fuel injection system, which combines both direct and secondary port injectors per cylinder; the object being to speed-up airflow and create the most-efficient burn. A high (for an Atkinson-cycle non-turbo petrol engine) 14:1 compression ratio supports the overall efficiency target, while a simpler exhaust heat recirculation system provides speedier warm-up of the engine (120s at 10 degreesC) that also carries reduced emissions benefits. The unit is equipped with electric intelligent variable valve-timing (VVT-iE), retaining hydraulic operation of the exhaust valves and a faster-reacting electric system on the inlet side, which Lexus calculates will enhance driveability and reduce emissions, in all traffic conditions, loads and locations.

S2. HYBRID TRANSAXLEA new front hybrid transaxle connects the engine to two electric Motor/Generators (MG1 for engine starting and battery charging functions, with MG2 driving the front wheels). To make it even more compact and to improve driving performance, a multi-axial layout includes an additional electric motor on the rear transaxle. The gearbox’s length has been reduced by about 45mm, which gives the steering gear more space to create a tighter turning circle (10.4m kerb-to-kerb). With overall transmission losses reduced by a quarter, the more efficient Motor/Generators yield better performance overall.

3. POWER CONTROL UNITThe new Power Control Unit, PCU, is 20% more powerful but 10% lighter than previous versions fitted to both Lexus ES saloon and other Toyota models. Its size and weight were reduced by developing a new, compact circuit board, DC-DC converter and power stack structure. Combined, these items have reduced power losses over Toyota’s 1.8-litre hybrid unit by around 20% and improved the fuel economy, which is not merely essential for the changing governmental pressures placed on new cars but also for end users’ satisfaction, many of which will be from the heavily-taxed company car sector.

The PCU is mounted directly above the front hybrid transaxle, as a result of its compact dimensions, having been moved from inside the cabin. An additional benefit is the lower, more aerodynamically efficient bonnet-line that offers better protection for pedestrians in the event of a collision.

4. HYBRID BATTERYThe UX 250h’s revised and more compact nickel-metal hydride (NiMH) battery helps to increase fuel efficiency and performance, with the UX 250h being prioritised in EV mode. Toyota perseveres with NiMH, rather than following the industry norm with Lithium-ion battery technology, for two sound reasons: a) Lithium is a natural resource that is also proving more difficult to mine and b) NiMH is less volatile. Yet, the company uses Li-ion types now in other models. Working with its battery partner, Panasonic, the UX's battery features a more compact cooling system and also new but (at the moment) secret electrode material. It comprises 180 x 1.2V cells, giving a total voltage of 216V and an output of 24kW. It is located beneath the UX’s rear seat, not spread across the whole

floor pan, which serves to minimise intrusion in the boot and contributes to the car’s improved front/rear weight distribution and lower centre of gravity.

5. E-FOUR ALL-WHEEL DRIVE (AWD)The new E-Four all-wheel drive system uses a dedicated (third) electric Motor/Generator integrated with the rear differential. Compared to previous Lexus AWD systems, the rear hybrid transaxle has been reduced in size and weight significantly, which improves both luggage space and the car’s handling agility and stability. As is typical, it uses sensors to monitor wheel speed, G-forces, yaw rate and steering angle. The front-to-rear torque split can vary from all-front, to a more rearward 20:80, which aids dynamic balance significantly. Steering feel is both more precise and reactive. E-four also aids stable driving on uphill slopes, or snow-covered roads, while fuel consumption is claimed to be around 12% improved over former two-motor developments.

6. LIGHTWEIGHT MATERIALSThe engineering team at Lexus sought to reduce weight, with the intention of improving the UX 250h’s efficiency and performance. The new engine is one of the lightest in its class, weighing a mere 112kg (a Prius engine tips the scales at around 117kg). A further 27kg was saved by using aluminium, in place of steel, for the vehicle’s doors, wings and bonnet, with a lighter composite material used to construct the tailgate. The aluminium internal tailgate frame, with outer and inner panels made of Super Olefin Polymer is another Lexus first. These weight-saving measures result in the UX having the lowest centre of gravity of any vehicle in its class.

It is not so long ago that I was contacted by not one, but three different BMW Mini owners, who were concerned about a ‘run-flat’ tyre replacement policy that seemed to be in place at the local BMW main dealership. Each of the plaintiffs declared that they were unaware of reported punctures on their cars prior to visiting the prestigious service centre for scheduled maintenance, but that two of them had a couple of tyres replaced at full and hefty retail cost (the other had one replaced).

To be fair, although the irony is not lost on me, the general recommendation is that a run-flat tyre cannot be repaired, due its complex construction. After a quick visit to the garage, it was discovered from the security cameras that one of the staff had developed a fine line in reselling removed and unproblematic run-flats to his Mini-owning pals. The miscreant was given his marching orders.

While John Tinham is frustrated by a garage scene that can offer questionable services, he is far more concerned with the lack of knowledge it can display at times. He recalls a 64-plated Peugeot 208, which had been in a VOR situation for the best part of eight months, through three body shops and three different dealer service centres. Its lady owner had been kept mobile in a rental car provided through her insurer (little wonder insurance premiums are so high!).

Eventually, on the advice of an assessor, the 208 was delivered to John’s premises to attempt a remedy for the steering pull that had been diagnosed on it. After checking the tyres, which had originated from three different Chinese manufacturers, and calling-in a professional vehicle tracking specialist, it took less than half a day for him to fix it, with a replacement set of quality branded tyres and new front wheel bearings.

As he recalls: “No less than six different ‘specialists’ had failed to resolve the steering tug that the lady had been experiencing. They had contemplated the gearbox, driveshafts, suspension and even a possible poor accident repair, of which there had been none. At which point the budget oriental tyres had been fitted was unspecified but the briefest of visual inspections

gave an essential clue to tyres that simply should never have been fitted to any car.

“As service, repair and maintenance specialists, we all have a responsibility to do the right thing for our customers. It is the least expectation but one that can build loyalty and even dependency. A deeper inspection revealed that a replacement front wheel bearing had not been completed properly. I replaced the front pair. The entire task took around four hours. The lady customer was relieved and delighted.”

Interestingly, John was experiencing an inexplicable rattle on his personal car. It was a new model and still under warranty when he returned it to the supplying dealer, who kindly explained that charging £130/hour to search for a ‘rattle’ could take a few hours to undertake. John could have carried out the task himself but the main dealer’s response seems to sum-up a malaise that exists in the service industry, especially as warranty work can often halve the earnings potential.

However, the cost factor of some parts – like a replacement exterior driver’s door handle (moulded in plastic) on a compact model at £247, or a full replacement nearside rear lamp cluster on a popular SUV at almost £480 when just one corner was chipped – suggests that the motor industry knows how to charge…even though true service seldom enters the equation. As John states to his customers: “Find a good service specialist and stick with it! It will pay dividends.”TA
