You must read and understand the precautions andguidelines in Service Information, group 20, "GeneralSafety Practices, Engine" before performing thisprocedure. If you are not properly trained and certifiedin this procedure, ask your supervisor for trainingbefore you perform it.

Removal1Apply the parking brake and place the shift leverin neutral.

2Cut tie straps and disconnect engine harness from theengine ECU. Move harness to the side.

3Connect the EECU from the old engine to VCADs andsave the old parameters. These saved parameters will betransferred to the new engine’s ECU.

Remove all cables from ground (negative) batteryterminals.

5Place an approved container under the oil pan andremove the drain plug.

Note: Use only hand tools when removing and tighteningthe drain plug. Do not use an air ratchet or similar air tool.

Connect the coolant extractor to the radiator and drainthe engine coolant. Also, connect a drain hose to theEGR cooler and drain the coolant.

Note: An alternate method is to connect the drainhose to the drain fitting and drain the coolant into anapproved container.

11Remove the fasteners securing the radiator/hood grilleand remove the grille.

12Mark the locations of the bumper mounting fasteners forreassembly purposes.

13Disconnect the wiring harnesses for the headlights andfog/running lights and remove the nylon ties securingthe harness.

Remove three of the four bumper fasteners on eachside. Loosen the remaining nut, but do not remove itat this time.

15Close the hood in preparation of bumper removal.

With the help of an assistant to hold the bumper, removethe two remaining fasteners and take off the bumper.

17Raise the hood.

Mark the locations of the hood hinge mounting flangenuts on the frame mounts. Marking the position on theframe mount slotted holes will aid in hood alignmentduring reassembly.

19Cut wiring harness tie straps from the left side of the hingeand disconnect the hood-mounted headlight harness.

20Remove the hood restraint cylinders and support thehood in the open position.

21With the help of an assistant, remove the hinge mountingfasteners that hold the hood hinge to the frame. Use apallet with a protective covering to support the hood asthe hinge fasteners are removed.

Note: Do not disconnect the refrigerant lines from theA/C condenser.

26Remove upper hose clamps on the left side of the cooler.Remove the upper coolant hoses from the thermostathousing (including pipe). Remove bracket bolts fromthe cylinder head.

27Disconnect the deaeration line between engine andexpansion tank. Remove rear hose clamp and loosencoolant hose to expansion tank from pipe.

Loosen the clamps at the outlet of the charge air coolerand the inlet of the mixing chamber. Remove the chargeair pipe between the mixing chamber and cooler.

Remove all the fasteners securing the front closing crossmember and remove the cross member.

37Disconnect and plug the transmission oil cooler linesfrom the bottom of the radiator using the correct sizespecial tool.

Note: Use a suitable receptacle to collect anytransmission oil that may leak as the cooler lines areremoved.

38Remove the transmission cooler line clamps underthe bell housing.

39Loosen the clamps for the lower radiator hoses, positionthe clamps out of the way and remove the lower radiatorhoses. Also, remove the pipe from the engine.

Note: Use a suitable receptacle to collect any residualcoolant as hoses are removed from the radiator.

40Disconnect the coolant level sensor located on theradiator right side. Cut tie straps to release sensorharness.

41Support the weight of the cooling package using a mobilefloor crane such as OTC 16-1815 or equivalent cranecapable of safely lifting the cooling package. Position thecrane and attach a chain using bolts, nuts and washers orstrap to the lifting eyes of the radiator frame.

WARNING

Failure to use a crane of sufficient capacity may allowthe coolant package to fall or suddenly shift out ofposition causing damage to the product or personalinjury.

Disconnect the upper radiator hose, by-pass hose andstatic fill hose from the engine side of each connection.

Lift straight up on the radiator assembly, then move thecoolant package forward and away from the chassis.Secure the coolant package in an upright position toprotect the cooling fins of the radiator and charge aircooler.

Using tool J44392, pry the belt tensioner away from thefan and water pump drive belt and remove the belt.

Place a 1/2 inch ratchet or special tool in the accessorydrive belt tensioner, relieve the tension on adjuster andslip belt off the A/C compressor pulley. Do not removethe belt from the engine.

51Remove the A/C compressor by first cutting the harnessties and disconnecting A/C harness plug. Remove A/Csuction line support bracket bolt from the inlet manifoldand remove the compressor mounting bolts to free thecompressor from the engine brackets. Secure the A/Ccompressor to the chassis frame.

Note: Allow A/C compressor hoses to remain connected.

Loosen the clamps and remove the exhaust pipe frombetween the diffuser pipe and the Diesel Particulate Filter(DPF) muffler inlet pipe. Lift the pipe over the diffuser andout from under the cab.

53Loosen hose clamps on heater pipes and removehoses from pipes.

Note: Collect any residual coolant in a suitable catchcontainer.

54Loosen hose clamps on lower radiator hard pipe andcoolant hoses connecting to the fuel filter heater. Removecoolant hoses from filter.

59Disconnect the fuel inlet and return lines from the fuelpump.

Note: Use a suitable fuel collection container to catchany residual fuel that may be in the fuel lines.

60Remove the power steering pump mounting bolts andsecure the pump (with lines attached) to the suspensionleaf spring.

Note: Fuel pump remains attached to rear of powersteering pump.

Disconnect all wiring from the starter motor. Removecable supports on the engine right side.

62Disconnect fuel lines on engine left side (utilize quickdisconnects). Cut any wire ties securing the fuel lines.

Note: Use a suitable fuel collection container to catchany residual fuel that may be in the fuel lines.

63Remove the battery cable loom brackets on the bellhousing and move both negative and positive batterycables out of the way.

64Cut the nylon ties securing the wiring harness to theleft front and left side, then disconnect the interfaceharness connector.

Remove the ties securing the transmission cooler hosesto the support brackets at the oil pan.

69Remove the front section of the drive shaft from betweenthe transmission and the back section of the front driveshaft, then secure the drive shaft to the frame.

If equipped, disconnect the shifter/splitter air lines andsupply air line, then remove the retainer bolt and lift theshift lever off the tower.

74Remove the clip from the release bearing grease line,then position a transmission jack with a suitable capacityunder the transmission and secure it.

75Remove the top bell housing bolts. Lower thetransmission down slightly and move back away fromthe engine.

Remove the coupling hose clamp securing the fresh airinlet pipe at the air compressor. Remove the bracket boltsat the cylinder head and remove air compressor inletpipe from the engine.

78Remove the air compressor coolant hoses. Also,remove the oil pressure pipe to the air compressor anddisconnect and mark any sensor electrical connectorlocated behind the compressor.

80Slide center engine lifting bar over the valve cover andinstall pin. Place lifting chain to engine lift eyes andsecure chain to bracket. Bolt on front section of theengine lifting bracket to cylinder head and install pin inbar. Torque-tighten lifting bracket bolts to 80 ± 10 Nm(60 ± 7 ft-lb).

DANGER

Use only the chains, clevis and lifting plate providedwith these special tools. Failure to use the correctspecial tool components may allow the engine to fall,causing serious personal injury or death.

81Support the weight of the engine using a mobile floorcrane such as OTC 16-1813 or equivalent crane capableof safely lifting the engine. Position the crane and hookup to the bar as close as possible. Raise the craneslightly to apply tension to the chain.

Remove the engine rear mounting bolts. Engine mayneed to be lifted slightly to allow the bolts to be released.

84Remove the torque limiter from the engine.

85With the help of an assistant, lift the engine up off thesupports, and remove the engine from the chassis outthe front of the frame.

Note: Carefully move the engine out away fromtransmission making sure that lines or wires are notdamaged during engine removal.

DANGER

The engine is very heavy and extreme caution must beexercised while it is being removed. Failure to useproper equipment and failure to keep your body clearmay result in serious personal injury or death if theengine should fall or suddenly shift out of position.

86Position the old engine on a suitable engine standcapable of safely supporting the engine’s weight. This willallow for a safe parts transfer to the new engine.

Remove the clutch pressure plate bolts and separate thepressure plate and clutch discs from the flywheel.

Note: Loosen the bolts in a crisscross pattern in order toprevent pressure plate from bending.

Remove the flywheel housing dust plug and installflywheel housing turning tool 88800014. Lock theflywheel using the turning tool and a breaker bar.

Remove the flywheel bolts and washers. Next, using apry bar, tip the flywheel away from the crankshaft andremove the flywheel from the rear of the engine.

9Remove the oil pan mounting fasteners and transmissioncooler line brackets from the old engine. Install the oilpan mounting fasteners and transmission cooler linebrackets on the new engine.

10Remove the air, oil and water line fittings from the oldengine. Install the air, oil and water line fittings onthe new engine.

11If equipped, remove the preheater relay, wiring andbracket from the old engine. Install the preheater relay,wiring and bracket on the new engine.

12If equipped, remove the engine block heater from theold engine. Install the engine block heater onto thenew engine.

13Remove the heater brackets from the harness cover onthe old engine. Install the heater brackets to the harnesscover on the new engine.

14Remove the alternator from the old engine. Install thealternator on the new engine.

15Remove the fasteners securing the A/C/alternatorbelt tensioner and remove the tensioner. Install theA/C/alternator belt tensioner on the new engine.

16Remove the fasteners securing the fan and water pumpbelt tensioner and remove the tensioner. Install the fanand water pump belt tensioner on the new engine.

17Remove the starter from the old engine. Install thestarter on the new engine.

18Remove the fasteners securing the air compressor andremove the air compressor. Install air compressor ontothe new engine.

19Remove the air compressor inlet hard pipe from the oldengine. Install the air compressor inlet hard pipe ontothe new engine.

20Install a new engine coolant filter and by-pass hardpipe, if equipped.

21Remove the fuel filter/separator from the old engine.Install the fuel filter/separator on the new engine.

22Remove the fuel separator coolant hoses from the oldengine. Install the fuel separator coolant hoses ontothe new engine.

23Remove the fan hub mounting studs from the old engine.Install the fan hub mounting studs on the new engine.

Carefully clean the flywheel and crankshaft contactsurfaces, then position the flywheel on the crankshaft andhand-tighten the flywheel bolts snug.

Install an alignment stud in the fan hub upper mountinglocation, and position the fan hub from the old engineonto this stud.

With the help of an assistant, position the engine inthe chassis and install new engine mount-to-cushionbolts for the front mount. Hand-tighten the bolts snugusing a socket and handle.

Note: Engine front mounting bolts are one time use only.New bolts must be obtained at installation.

With the help of an assistant, position the rear of theengine over the rear mounts and lower the rear of theengine until the rear engine mounts are resting on theframe mounts. Install the vertical rear support bolts andhand-tighten the bolts snug using a socket and handle.

Connect the air compressor supply line to thecompressor. Install the support brackets for the supplyline and A/C line at the intake. Connect the compressorsignal line to the air compressor.

11Install the torque limiter to the engine and front crossmember.

12Position transmission to allow input shaft to align withclutch release bearing. Connect the release bearinggrease line to the bell housing and secure it with a clip.

13Push the transmission against the flywheel housing anduse the flywheel turning tool to rotate the engine slightlyto allow the input shaft to align with the clutch disc. Installthe top mounting bolts and secure.

14Install and secure the lower mounting bolts andtorque-tighten all transmission mounting fasteners tospecification. Remove the transmission jack.

Route, connect and secure all wires and cables tothe starter motor. Install all previously removed cablesupports.

23Install the ground wire on the engine left side between theengine block and the chassis frame rail.

24Connect engine wiring harness. Secure harness usingtie straps.

25Using a new O-ring, install the power steering pump ontothe engine with inlet and pressure lines still attached. Topoff power steering reservoir as required.

Note: Fuel pump remains attached to the rear of thepower steering pump.

26Using new sealing washers, reconnect the fuel inletand return lines to the fuel pump and torque-tightento specifications.

27Reconnect the air supply line to the DRV solenoid atthe left frame rail side of the engine.

Position the exhaust pipe between the diffuser pipe andthe DPF muffler inlet pipe and loosely install the V-bandclamps. Align all exhaust pipes and torque-tighten allV-band clamps to specification.

Note: Replace exhaust gaskets at each joint that isseparated.

30Mount the A/C compressor to the engine bracket andtorque-tighten all fasteners to specification. Installthe A/C suction line support bracket. Reconnect theA/C compressor clutch harness and secure the wiresas needed.
