VGW® Variable Geometryand Weight Chain

VGW® Saving:Would be used to reduce the weight ofthe mooring line by up to 7.5%, increasingthe structure’s payload, but maintainingthe same breaking strength, fatigue lifeand corrosion safety factors.

VGW® Strength Optimised:While maintaining mooring line weight,it is possible to increase the nominalchain diameter by up to 4%, which inturn increases the breaking strength, fatigue life and corrosion safety factorsby the same amount.

VGW® EWP (Equal Weight and Pitch)Can be used to modify the design of chainalready in service, by changing the linkdesign from Studlink to Studless, butmaintaining the same weight of the chainper metre. This is done by adding theweight of the stud (no longer required)to the diameter of the link, which willincrease the fatigue life and corrosionsafety margin.

By using a variety of the options outlined above and changing the grade of chain, significant increases in mechanical capacity or cost reductions can be achieved.

The factors which most influence VicinayCadenas are, first, the intention to remain theleader in supplying the requirements of theindustry and, second, to retain sufficientflexibility and ability to find solutions toproblems of which our customers maypresently be unaware. VGW® chain had boththese factors, being used to solve problemswhich our customers had encountered bothduring the concept and design stage, as wellas in service.

The concept underlying VGW® chain is toimprove the mooring system’s response tothe critical environmental factors of the fieldor reduce the weight of the mooring system.VGW® chain can resolve difficultiesassociated with these, by offering a range ofpossibilities. The examples shown below usechain of the same grade:

As a result of these investigations, wedeveloped an installation to coat chain withThermal Sprayed Aluminium (TSA). Thiscoating is applied in accordance with thestrictest standards and quality controls toensure that the critical values required incustomer specifications are reached. At the same time, Vicinay Cadenas hasdeveloped a series of products for chainprotection, based on coatings with aceramic base.

These coatings are already in service atvarious sites and, to date, are working asrequired.Vicinay Cadenas has also developed anti-abrasion coatings applied to the elbows ofthe links to prevent interlink wear. Thesecoatings of ceramic carbide are appliedwith Thermal Sprayed Carbide process(TSC).

Over recent years, Vicinay Cadenas has made significantresearch into the problem of corrosion which occurs atvarious points in mooring lines.

Straight Tension Fatigue

Straight tension fatigueSince many years, we are conducting acontinuous full scale fatigue test program ongrade R4 and R5 chains, at the facilities ofthe Labein research centre. The tests arecarried out in salt water, on a variety of chainsizes from 70 to 151 mm diameter, andfrequencies, from 0.8 to 0.2 Hz.As a result, T-N or S-N fatigue curves areobtained. For instance, DNV has approvedthe following S-N curve, for Vicinay Cadenasgrade R4 and R5 studless chains, shown here.

N x S3 = 1,41 x 1011

Engineering

Page 20: vicinay_2009 cadenas

We help our clients by solving design andengineering problems, and assessing thestructural integrity of chains and connectors, which are selected to meet certain strengthand fatigue requirements, and the standardsof the classification societies.Normally, chains and connectors are designedas if they will be working under straighttension. Sometimes, however, their structuralintegrity needs to be assessed under specialoperating conditions, which can be moredemanding. For example, chains and other componentscan be analyzed in detail when operated withtopsides hardware such as fairleads, bending

shoes, chain stoppers, and trumpets or whensubjected to other forces, including torsion,out-of-plane bending fatigue, or specialhandling during installation.Full scale testing, critical assessments andfinite element analysis (FEA) techniques areused to assess the structural integrity ofchains and connectors. In house, VicinayCadenas uses the leading nonlinear programAbaqus™ to perform these types of detailedstudies, which can be useful during the earlydesign stage to identify the most reliable andcost-effective choice, and improve thereliability of the mooring system.

Structural Integrity

18

Page 21: vicinay_2009 cadenas

The extensive use of multi-componentmooring lines necessitates the use and designof tailor-made solutions to join the anchors, chains, wires, and polyester elements thatmake up a mooring system. Using the properfittings, mooring components of a diversenature can be effectively connected.

Once the conceptual engineering design plansdefine how the equipment will be connected,3D CAD tools are used in house to build theprototypes and check the interfaces amongthe components. It is important for offshorepersonnel or remotely operated vehicles toassemble and detach connectors quickly duringinstallation. Therefore, special fittings or kitsare sometimes specified.Detailed design optimizes component sizingand allows weight savings to be achieved whilemaintaining the necessary safety factors. Withthis in mind, the recently introduced grade R5steel, with a tensile stress over 1,000 MPa, hasbeen an excellent choice on numerous projectsduring the past two years.

The strength and fatigue of connectors forpermanent systems need also to bedocumented by testing and/or analysis, oftenwith an additional corrosion allowance.Once the design is approved and classified, manufacturing drawings are generated, and then the connectors are forged, machined and heat treated at Vicinay’s forgingplant in Galdames.

Chain often becomes twisted duringinstallation or even in service. Typicalmoorings can include wire or fibre ropetogether with chain, and while chain isintrinsically torque balanced (i.e. it does notgenerate significant torque or twist underaxial loading), other elements may inducetwist in a mooring line.Chain can become twisted betweenaccessory equipment, such as betweenfairleads, winches or chain jacks. Chainbehaves non-linearly when twisted, torquemagnitude being dependent on the amountof twist and the axial loading. As there is no design guidance or predictiveinformation on the behaviour of torsionedchains, Vicinay Cadenas, in collaboration withthe University of Reading, has made aninvestigation to assess the torque-twistresponse of chain. We performed numericalcalculations which showed very closeagreement with the test program carried outby the University. As a result we obtained adesign procedure and calibrated finiteelement models, which enable the stresses,to which links are subjected under differingcombinations of torque and axial loading, tobe examined.

Torsion

The OPB mechanism occurs when a link is bentout of its main plane, transverse forces beingcountered by interlink locking. Under relativelyhigh axial loading, turning or sliding betweenadjacent links can become difficult and the linksthemselves become locked together, acting asa beam. The OPB fatigue mechanism can causeunexpectedly rapid failure, which may occurwhen links become twisted in a section of chainunder tension, predominantly in thelink adjacent to the one that is locked. This typically can occur at chain hawser orstop-off points. The OPB stresses or change in respect to normaltension stress, occur close to the elbows of thelink. In a normal chain length, stress increaseswith the bending moment until the bending anglereaches around 1 degree when one link willslide or roll against the other and the stresssettles to a constant. When mooring design ortopside equipment might induce this problem, the OPB fatigue life needs to be assessed duringthe design stage, using stress data obtainedfrom tests or from calibrated finite elementmodelling. Vicinay Cadenas is participating inan on-going JIP with the aim of producing astandardised design methodology.

Failure from the combined action of tensilestress and corrosion is known as StressCorrosion Cracking (SCC).SCC failures in some alloys are generallybel ieved to resul t f rom hydrogenembrittlement (HE). When hydrogen occurson the surface of steel due to corrosion orcathodic action, the presence of H2S (andother compounds) tends to cause hydrogenatoms to enter the steel rather than formhydrogen molecules which cannot. Once inthe steel, hydrogen atoms diffuse to areas ofhigh triaxial stress or to microstructureswhere they become trapped and decreasethe steel’s ductility. Although there are severalkinds of cracking problem that can occur insteel, delayed brittle fracture resulting fromthe combined action of corrosion in anaqueous sulphide environment and tensilestress (failure may occur at stresses far belowthe yield stress) is the phenomenon known

as SCC. In some cases, however, failure maybe the result of localised anodic corrosionprocesses that may or may not involvehydrogen. Failure of this type is the result ofanodic stress corrosion cracking. Suchfailures have historically been termed SCCeven though their cause may not be hydrogen.

When the steel is located in an aqueousenvironment containing hydrogen sulphide(H2S), the cracking phenomenon is generallytermed sulphide stress cracking (SCC) . Inrecognition of the variations of temperatureand different materials with this compound,

this phenomenon is also called environmentalcracking (EC) .

SCC of metals exposed to oilfield environmentscontaining H2S was recognised as a materialsfailure problem in 1952. Laboratory data andfield experience have demonstrated that evenextremely low concentrations of H2S may be

sufficient to lead to SCC failure in susceptiblematerials. In some cases, H2S can actsynergistically with chlorides to producecorrosion and cracking (SCC and other mode)failures. However, laboratory and operationalexperience also give materials engineers theknowledge of how to best select and specifymaterials with a minimum susceptibility to SCC.

The need to understand more completely thevariables involved in the EC of metals in thefield and better correlation of data hasbecome apparent for several reasons. Newdesign requirements by the oil and gasproduction industry call for higher strengthmaterials, that in general, are moresusceptible to EC than lower strength alloys. These design requirements have resulted ina extensive development program undertakenby Vicinay Cadenas to obtain more resistantalloys and/or better heat treatment.

R & D & I

Using a variety of statistical methods andsystems analyses of the Data Base, a powerfultool is created to assist in our R & D work.

ProcessQweld®

In collaboration with the Labein Technological Centre,Vicinay Cadenas has developed an integrated processcontrol system for chain fabrication

22

Page 25: vicinay_2009 cadenas

This is a new concept which enables us tomanufacture lengths of chain to any lengthrequired, without having to use joining linksor shackles.Links are checked internally and inspectedimmediately after fabrication which enablesus to control the process in each line andensure its quality.

Geminis Cell

Continual advances at Vicinay Cadenas asregards new qualities and increases indiameters have made it necessary for VicinayCadenas to develop a new testing machinewith a capacity of 2700 tonnes. This machineallows us to know the characteristics of thechain produced and its response as regardsits elasticity module and maximumbreak load capacity.

Page 26: vicinay_2009 cadenas

Since this system was developed, all R4 andnew Quality R5 as well as all large diameterchain of whatever quality are processedthrough DQT furnaces. The heat treatment process consists of twocomplete heat treatments, each consistingof one cycle of heat treatment for quenching, one cycle for austenization and one fortempering, each complete with controlledtemperature water cooling. All the furnacesare fired with natural gas.The full DQT process is automaticallycontrolled by computer which can detect upto 200 separate hold points and continuouslyrecord all critical parameters. This enablesVicinay Cadenas to maintain completetraceability over all the heat treatmentprocess.

The main characteristics of the DQT treatmentsystem are that it :• provides the best treatment for coarse

grained steel, present in the weld and heataffected zones.

• provides quenching treatment to regularisegrain size areas.

• minimises austenite retention.• optimised ductility and impact resistance.

Second treatment guarantees no change ingrain size areas.

DQT (Double Quench and Tempering)

In 1995, Vicinay Cadenas, with the support of the Universityof the Basque Country, introduced a new heat treatmentconcept for mooring chains, known as DQT.

24

Page 27: vicinay_2009 cadenas

The defects which are most likely to be found inlinks due to the manufacturing process are thosein a plane parallel to the weld area. The parallel nature of the defects does not favourtheir detection with a single sensor at 45º, so VicinayCadenas developed a semi-automatic systemusing 4 sensors, two of which examine the upperpart of the weld plane and the others the lower.A data base stores the results of the previouscalibrations and inspections made on each of thelinks, using easily understandable colour coding.

The advantages that this system has over theconventional are:• that the system is semi-automatic as opposed

to manual.• that inspection of the complete section of the

link is made as against only its perimeter.• that inspection is made using 6 channels,

duplicating the defect's image.• that the image of the defect shown in colour is

readily accessible.• that a print out of each link inspected can be

done.• that there is total traceability thanks to data take-

up and storage on the Oracle data base.• that the system frees the work force from doing

repetitive and unergonomic tasks.

On a global scale, we are the only chainmanufacturer which has this system.

In Vicinay Cadenas we have, over the years, instituted a system of predictive maintenance.

This system requires that periodic checks aremade with the aim of replacing any elementswhich may suffer breakdown in the short term.

To achieve this, Vicinay Cadenas, incollaboration with the technology centres inits locality, has designed a system so that weknow with some precision when an elementis nearing the end of its useful life.

The PMAN project consists of a datagathering system and visual referencing of anumber of parameters, which allow us toknow the status of our installations on a dayto day basis.

We have been able to break through thelimitations in mooring line In 1989, inconjunction with DNV and our customer, westarted supplying studless chain for theVesslefrik project. Following this, we furtherdeveloped the studless chain design whichhas become the prime component inpermanent mooring systems where chain isused. This enabled our industry to haveconfidence in a safe and reliable product, eliminating problems of stud looseness andloss, which together with a saving in weight, reduces costs and increases payloads onfloating structures. In this field, VicinayCadenas has supplied the largest chains evermade to the strictest standards.

The factory´s new site has enabled us toinstall state of the art equipment and processsystem and to supply more than 1000 tonnesof fittings and accessories per year.

The Galdames plant features two installationsorganized in the following manner:

The main building in which the processes ofmaterial reception, cutting, forging and fittingtake place has the following equipment:

• Two cutting lines.• Two new heat treatment furnaces.

• A 1000 ton press for large dimension pieces. Two smaller presses for smaller pieces.

• A 1500 ton hammer.• A machine shop with lathes, drill presses,

etc.• An area for finish grinding equipped with

individual, sound proofed cabins.

The finishing building where final finishing, inspection, dimensional control, trial fittingsand preparation for shipment takes place isequipped with a final inspection cabin (withvarious techniques of MP and US) and anarea for dimensional control.

In July 2006 , Vicinay Cadenas moved its plant from Lejonato Galdames (Northern Spain).
