PC-based control for the photovoltaic industryHarnessing the power of the sun has become big business. Over the last decade, the photovoltaic industry has developed worldwide into a dynamic, high-growth market. Alongside other renewable energies, the conversion of sunlight into electrical energy has increasingly become the focus of attention for environmentally-conscious politics and has been promoted extensively by market introduction programs e.g. in Japan or Germany. At the heart of every photovoltaic system are the solar cells, which convert the radiation energy contained in sunlight directly into electrical energy.
The traditional raw material used to manufacture solar cells is high purity silicon (Si). It is used in two forms, as crystalline silicon (c-Si) and as amorphous silicon (a-Si). Accordingly, a distinction is made in solar cell production between crystalline technology and thin-fi lm technology. In the crystalline process, solar cells are manu-factured in several production steps from silicon wafers, so-called solar wafers. The individual solar cells are subsequently combined to form a solar module in order to achieve a higher performance.
In the amorphous thin-fi lm technology, the silicon is applied directly to a large glass plate or a metal or plastic fi lm – which becomes the solar module. The interior structure of the amorphous silicon provides the means for absorbing the sunlight. Cadmium tellu-ride (CdTe), copper indium diselenide (CIS) and copper indium gallium diselenide (CIGS) are increasingly being used alongside amorphous silicon as raw materials for the thin-fi lm technology.
In order to protect the solar modules against mechanical stresses and weathering infl uences, they are embedded between two glass or plastic sheets that are held by a metal frame or left as a frameless laminate.

XFC technology – EtherCAT fully exploitedThe pre-conditions for technological leadership in the photovoltaic industry are ever more powerful control components. EtherCAT, the fast Ethernet-based fi eldbus, offers optimum real-time properties for critical process phases without the need for special hardware in the central processing unit. With the XFC technology (eXtreme Fast Control Technology), a time resolution of < 100 ns is possible using the time stamp method; sensor signals can be read with sampling times of 10 µs. This increases reproducibility and accuracy of move-ments.

Cells Modules
The subsequent processing of the solar cells into modules involves several steps, including stringing, soldering, laminating, encapsulation, edge cutting and module measurement. These processes require high-precision handling with short cycle times, which in turn requires dynamic drive equipment and precise position-ing with a tolerance of ≤ 0.5 mm.
En route from wafer to solar cell the wafers pass through different stations, including diffusion furnace, antirefl ective coating and classifi cation. Cell handling not only has to be fast, but in a decentralised manner and in synchrony with the system. With its XFC (eXtreme Fast Control) technology, Beckhoff offers a control solution that optimally meets these requirements.

Beckhoff | PC Control for diffusion furnace, antirefl ective coating
Diffusion furnace
In the diffusion furnace an n-type surface layer is applied to the p-type wafers using a phosphorous gas. Phosphorous diffusion results in an electric fi eld in the wafer, which generates electricity when light falls onto the fi nished solar cell. In conjunction with
the CX Embedded PC and stepper motor terminals, the scalability of the Beckhoff system offers a control solution for loading and unloading the diffusion furnace that is exactly tailored to the requirements.
In the antirefl ective coating silicon nitride is used to reduce the refl ection of the cell in order to maximise the utilisation of the solar radiation. This is how the solar cell obtains its typical blue colour. Watertight

Stringer
During stringing, individual solar cells are strung together and electrically connected to form solar modules. High-precision drive systems and measurement technology from Beckhoff are used for this process.
The strings must be positioned with a tolerance of ≤ 0.5 mm to ensure that the module matrix can be transported to the next station, the fully automated welding station.
Fieldbus Box modules with IP 67 protec-tion class are used directly at the machine. TwinSAFE Terminals conveniently integrate safety technology in the Beckhoff I/O system.

Software PLC and programming environmentThe TwinCAT software system converts any compatible PC into a real-time controller featuring multiple PLCs, a programming environment and an operating station. TwinCAT runs under Windows NT/2000/XP/Vista, NT/XP Embedded or Windows CE. PC Control enables connection to all common fi eldbuses and PC interfaces, as well as data interfacing via open standards such as OPC. TwinCAT PLC is an IEC 61131-3 PLC with four run-time systems for each PC and short cycle times from 50 µs. The stable real-time with a jitter < 2 µs enables central Motion Control with up to 255 axes in various master/slave combinations as well as interpolating. Engineering tools support the creation and maintenance of software.
PC ControlThe Beckhoff Industrial PCs represent the most powerful hardware platform for PC-based control technology. Beckhoff supplies Industrial PCs constructed in a variety of forms and equipped in various ways. The PCs feature industrial design and are equipped with top-performance components. Embedded ControlThe Bus Terminal Controller series BC and BX are small controllers for the Beckhoff Bus Terminal system.
