WHEN JULIAN BELLEVILLE patented his coni-cal spring disc in 1861 it is unlikely he had any idea that it would have such wide-ranging applications.

Unlike the conventional helical compression spring that has a linear force/defl ection character-

istic, the same characteristic in a disc spring is a function of the variable cone-height to thickness ratio.

This is often a useful feature: for example, the seal on a spherical ball valve requires a spring force back-up to achieve suffi cient seating stress which must be maintained throughout a signifi cant amount of seal face wear. A disc spring with a cone height approximately 1.5 times the material thickness, offers a near constant force for a range of defl ections.

A constant force characteristic is also desirable in joints or bolting systems subject to thermal expansion and contraction.

STACKINGWhile the variation of cone height to thickness ratio can be employed to produce characteristics of a progressive, linear, or regressive nature, the full realisation of the versatility of the disc spring emerges with ‘stacking’ into spring columns. A disc spring ‘nested’ inside another – i.e., convex face placed to concave face (same way up ) – is described as two disc springs assembled in paral-lel. This arrangement results in a force capacity

double that of a single disc spring, yet the defl ec-tion capability remains that of a single disc.

It is a misconception that the resultant force from two disc springs assembled in parallel is equal to the force of a disc spring that is twice the thickness of the single disc. Not so, due to the fact that disc spring thickness is raised to the power of three in the force calculation formula. For example, for identical inside and outside diameters, the force to fl at of a single 2mm thick disc may be 5,423N and the force to fl at of a single 4mm thick disc is 26,697N.

Having multiplied the force of a single disc spring by nesting further disc springs of the same dimensions in parallel, it is possible to multiply the defl ection by adding further nested units to the column which are apposed to one another, - i.e. ‘back-to-back’. Single disc springs of the same dimensions can also be stacked back-to-back, termed stacking in series.

When disc springs are employed in series or parallel stacks, or a combination of both, Fig 1, friction occurs at the bearing points of opposed springs in series stacking, and to a greater degree across the interfaces of parallel nested discs.

Often the hysteresis due to friction is advantageous for those applications requiring a damping effect. A ‘rule of thumb’ for guidance on length of disc spring stacks to minimise friction, is that, in the unloaded condition, the stack length should not exceed 2.5 times the disc springs outside diameter.

DISC SPRING SELECTIONPrecision disc springs, produced to the DIN standards 2092 and DIN 2093, are pre-stressed( scragged ); machining and radiusing of edges also removes stress raisers, which could otherwise reduce fatigue life.

The term Belleville washer generally applies to the lower cost, less precise form of conical spring disc, normally used on applications of a less criti-cal nature. Scragging is omitted and the inside and outside diameters are not machined.

Select therefore disc springs to DIN 2092/2093 for critical loading or dynamic applications and the Belleville washer for static applications where some setting and /or loss of force can be tolerated.

BELLEVILLE SPRINGS LTD.Using computer software and our many years experience of the disc spring industry, Belleville springs are perfectly placed to help you select the correct component for your application. Whatever your questions give us a call.

BURST ALERT® MAGNETIC SENSOR SYSTEM - Designed to Provide Fast Detection of an Activated Bursting Disk

6

THE BURST ALERT MAGNETIC SENSOR uses a type BAM or BAML magnetic activation assemblies (see fi gure 1) and a magnetically activated type RBS sensor switch that is connected to a monitoring system. The magnetic activation assembly is installed at the downstream side of the bursting disk, between the disk and its safety head. Inserted once, the RBS sensor switch becomes closed circuit whenever a new BAM or BAML magnetic activation assembly is present. When the bursting disk activates, it causes the magnetic activation assembly to arc away from the RBS sensor switch causing it to change state to an open circuit from which an alarm signal can be generated. The RBS sensor switch is reusable and external to the process, automatically reset without the need of electrical work after initial installation. The sensor is installed to a blind threaded hole in the outlet of a BS&B type SR-7R safety head.

OPTIONS AVAILABLEThe Burst Alert Magnetic activation component Sensor, Type BAM, is approved for BS&B bursting disk models SKr, S-90 and RLS. For low pressure applications, Type BAML is designed for use with BS&B disk model LPS. The RBS sensor switch, which has an extended ambient temperature option (RBS-ST) and a high temperature option (RBS-HT) is the same for use with both BAM and BAML activation components.

The BAM and BAML assemblies are not infl uenced by back pressure conditions at the outlet side of the bursting disk. It requires the movement of the bursting disk during activation to push the BAM or BAML module aside, causing the RBS switch to change from ‘open circuit’ to ‘closed circuit’. In the case of the low pressure LPS bursting disk, the BAML engages the full diameter of the LPS bursting disk when it bursts, ensuring sensing of low pressure disk function. SR-7R SAFETY HEADThe SR-7R safety head, designed for use with the Burst Alert Magnetic sensor system, accepts BS&B reverse buckling bursting disk types S-90, RLS, SKr and LPS. An internal ‘bite seal’ located in the safety head inlet provides the best possible ‘metal-to-metal’ seal to the bursting disk. The bite seal is activated by application of the recommended companion fl ange bolt torque. The SR-7R is fi tted with side lugs to pre-assemble the disk and safety head before fi nal installation between companion fl anges.

The unique shape of the SR-7R fl ange adapter ring, which is permanently attached to the safety head inlet, is designed to properly center the bursting disk device inside the bolt circle of the companion fl anges. A correctly centered bursting disk device is required to provide the expected fl ow characteristics, as confi rmed by the certifi ed fl ow resistance factors of the bursting disk type (Kr value(s)). A slight offset will diminish fl ow capacity and increase pressure drop which must be below 3-percent for applications where a bursting disk is applied at the inlet of a safety relief valve. The SR-7R is available to suit standard companion fl ange specifi cations from nominal pipe size 25mm to 250mm according to ASME /ANSI

B16.5 (Classes 150, 300 and 600), EN (PN 10 through 40(), and JIS (PN 10 through 40). Safety head material options include stainless steel 316, Hastelloy and carbon steel.

BS&B MONITORING SYSTEMSType RBS-ST/HT Sensors with BAM/BAML Activation Assemblies are designed for connection to most monitoring systems. BS&B offers both hard-wired and wireless monitoring options:➤ Detec-Saf hard wired monitoring and alarm systems are available in modules to support from 1 to 15 bursting disk devices complete with back up battery power and intrinsically safe barrier protected circuits. ➤ Rupture Disk Manager to optimize the safety, integrity and total cost of ownership of bursting disk devices. The RDM collects pressure and temperature data at the bursting disk device and analyzes the information for characteristics detrimental to safety while providing immediate indication when a bursting disk has burst using a Burst Alert® sensor. ➤ BS&B SmartDisk® wireless monitoring system that connects up to 32 bursting disks to one monitor without the expense of cable, informing the user immediately when a bursting disk has activated.➤ BS&B Wireless A2B System for communication of Burst Alert® sensor information wirelessly from point ‘A’ to point ‘B’ for connection to the users instrumentation system. Both standard and A heavy-duty ver sions are is provided for applications required to meet both non hazardous and hazardous service NEC Class I Division I or ATEX Zone 1 requirements.

Using Wireless Gas Monitors for Confi ned Space Entry During Plant Turnarounds

WHEN POWER PLANTS, oil refi neries, food processing, pharmaceutical, chemical, paint or plastic plants need to have major service, be upgraded or retrofi tted this is called a plant turn-around. These times of zero production are both high stress and high cost both in terms of labor and lost production revenue. Many times repairs need to be made in the “confi ned spaces” of pres-sure vessels, separators, feeders, storage tanks and valve systems. These limited access, limited ventilation confi ned spaces present a challenge to both worker safety and retrofi t time. A “confi ned space” as defi ned by OSHA, has limited or re-stricted means of entry, exit or ventilation, is large enough for a person to enter and perform work, and is not designed for continuous occupancy.

Confi ned space entry is inherently dangerous, and in the high intensity environment of a plant turnaround, it becomes especially challenging to manage worker safety against the need for effi ciency and the economic pressures of getting the plant back on line as quickly as possible. The atmosphere in a confi ned space can become hazardous for a variety of reasons. Welding opera-tions can produce toxic fumes, and decomposing organic material can release chemicals such as hydrogen sulfi de or methane. Heavier than air gases like carbon dioxide can sink to the bottom of a confi ned space and reduce the level of oxygen to fatal levels. Oxygen can also be consumed by many chemical processes such as the formation

of rust or bacterial action in the fermentation process. There may also be residual chemicals from the production processes that can include volatile organic compounds (VOCs), or hydro-carbons, which are both toxic and fl ammable and potentially an explosion hazard.

The presence of VOCs immediately calls for the use of either a dedicated photoionisation detector or a multi-gas monitor that includes a PID. In the last several years 5-gas monitors have been available in both handheld and wire-less confi gurations.

As a turnaround work-shift begins each of the confi ned spaces on the facility would need to be monitored prior to entry. OSHA requires that confi ned space entry permits be reissued every twelve hours or when a new shift starts. This has traditionally been a manual process, and it takes several hours to revisit the work sites, resample the environment, and then reissue the permit. Hours of downtime during each shift of a plant turnaround can cost companies thousands of dollars. After each work break the confi ned space in question would again have to be monitored before work could resume. In addition to the work crew a “spotter” would be as-signed to each hole or worksite. This person would be responsible for making sure that the working atmosphere of the work site did not pose a safety threat. Typically the spotter would be issued a hand held monitor that might include a drop line of extended tubing to actually sample the work area. If there was a problem it was the spotter’s job to clear the worksite, begin ventilation and then even-tually give the approval to return to work. This pre-sented two problems, the spotter had to know how to interpret the alarm and had to get help if workers were endangered. Often, the spotter became tired or distracted and could make mistakes in judgment when reading alarms on monitoring equipment.

Initially, site safety offi cers began deploying wireless monitor as a back up to the fi xed-gas sys-

tems that were turned off during the service cycle. They soon realized that they could also provide a back up to the spotter, and even continuously watch the hole when the spotter was not there. The advent of wireless gas detection has given fa-cility operators and safety offi cers a new approach

to this solve “hole watch” problem. Using wireless gas detection net-

works with sensors at each confi ned space worksite and a central command center, safety offi cers could continu-ously monitor a work site, even when

workers where not present. Proce-dures were developed so that if a work site had not alarmed during

the break, then is could be assumed that it was safe to re-enter the work site im-

mediately. This cut the wait time after each break and provided a cost effective way to safely increase productivity.

One of the early adopters of wireless gas diction was an oil refi nery that needed

to bring down each of six major areas for 60 days at a time. Signifi cant

time was saved by not having to recertify confi ned

spaces for each work shift. This is done by using wireless gas

monitors to monitor continuously and only required recertifi cation if there has been an alarm.

THE WIRELESS MONITOR DEPLOYMENTThe facility has six independent wireless net-works that are linked to local control rooms. Data from each of the six control rooms is uploaded to an offsite data server that integrates all of the site data. The master control room monitors all six production areas through the web-based terminal viewer. The viewer provides visibility to all 36 deployed wireless monitors as well as real-time maps showing the location and alarm data for all units.

ALARMSAlarm notifi cation is handled in three layers:➤ Individual monitors provide local alarm notifi cation at the work site. ➤ The local control room is notifi ed (visually and audibly) of an alarm over the wireless network and is displayed on the remote base station so that a response can be initiated if necessary. ➤ As a backup – Email alerts are issued when ever any wireless monitor on site goes into alarm.

As each local control room uploads the real time data over hardwire ethernet cable onto the secure offsite data server, data is also monitored ‘real-time’ on secure web terminal in the Master control room.

The use of wireless toxic gas monitors has come of age. Today’s monitors are quick to deploy or reconfi gure and offer the ability to use global positioning satellite technology to know exactly where and alarm is coming from. Wireless gas monitors have been found to provide both a better worker safety net and signifi cant cost savings to industrial facilities that must continually improve their production and manage their costs.

Securing Bolted Joints in the Offshore Industry

18

The OffShOre InduSTry spends a great deal of time and effort ensuring that bolted joints are tightened correctly. So why do engineers still have problems with bolted joints coming loose?

When it comes to our confidence in traditional methods of securing bolted joints, we often hear, “it should be OK, but it needs checking regularly”. Why does it need checking if it should be OK?

The answer lies with a common principle used to secure the joint. Engi-neers often rely upon friction grip, either through the creation of high clamping force, the introduction of locking nuts etc, or both. Such methods can only be relied upon when the joint experiences little or no dynamic load. Unfortunately, there are few bolted joints on an offshore instal-lation that are not subject to dynamic load in the form of flexing, shock loading, thermal cycling or vibration. All of these conditions cause nuts and bolts to loos-en. Vibration in machinery causes failure sooner than flexing in structures (even the structure itself is subjected to wind and wave loading), but the end result is the same, joint failure, non productive downtime, high maintenance costs and personal injury.

NORD-LOCK has developed a secur-ing system that makes nuts and bolts self-locking. The principle is based on a pair of washers that provide a wedge-locking action meeting DIN 25201, a unique method using tension instead of friction. On one side the washers have cams with a rise greater than the thread

angle of the bolt, and on the opposite side there are radial teeth. The washers come pre-assembled as a pair, cam face to cam face. When the bolt and/or nut is tightened, the teeth are pressed into the mating surfaces. The washers are locked in place, allowing movement only across the face of the cams. Any loosening movement of the bolt/nut is blocked by the wedge effect of the cams. The increase of tension makes the bolt/nut self-locking.

Much of our work involves conducting technical training presentations for oil producing companies and their engineer-ing partners. This includes practical demonstrations to compare methods of securing bolted joints, conducted on a Junker vibration test rig run to DIN 65151 (an international standard for testing bolted joints). We also look at best practice, and identify key reasons for the failure of bolted joints in service. The test results are fascinating, particularly those conducted with traditional bolt securing methods. We even expose a few commonly held misunderstandings about bolted joints.

Richard Waddington (Technical Sales Engineer for Scotland) comments “in the last twelve months I have worked with engineers at many of the industries largest companies to solve problems on equipment ranging from top drives to intervention tools, and most of the structure and equipment between the two. Design Engineers like the product because it will prevent these problems from occurring in the first place. Health and Safety engineers show particular interest, because we can help to prevent dropped objects”.

In recent years, a number of interna-tional operators have moved on from traditional methods of securing bolted joints, to specifying NORD-LOCK in their company standards. They know that preventing failures is much more cost effective than dealing with the consequences.

Leading severe service vaLve design and manufacturing company Koso Kent Introl (KKI) has launched a dedicated new UK-based sales team to promote its VECTOR™ valve trim technology.

In more than 40 years of supplying high-performance valves to oil and gas, power and petrochemical plants worldwide, KKI has become well established as a reliable, trusted supplier of cost-effective severe service valves. Thousands of these valves are now in place at installations worldwide, from Scandinavia and the Caspian Sea to the Far East.

dedicated saLes and service teamThe company’s continued expansion into new markets and the success of its VECTOR™ velocity control trim technology have led to the establishment of the KKI Severe Service (VECTOR™) team, headed up by experienced valve engineer, Simon Tattersall.

Simon started his career at KKI back in 1995 as a senior service engineer before being promoted to the position of Aftermarket Choke Valve Manager and later Area Sales Manager. After a brief stint away from KKI working as an international sales manager, he returned to take charge of severe service product sales across the company’s key territories.

Simon says: “Unlike other severe service valve manufacturers, we have an extensive global infrastructure to support our customers and are

also very good at manufacturing standard valves to complement our severe service products. That puts us in a unique position, meaning we can offer a complete package of both severe service and conventional control valves to fulfil any customer requirement.”

effective severe service soLutionsKKI has been manufacturing velocity control trim technology for severe service applications for more than 40 years. Severe service applications are defined by high pressures, high temperatures and high pressure-drop ratios, which are common in oil and gas and utility power plants. Organisations looking to increase plant yields and improve efficiencies need to operate at higher pressures and temperatures, which push the capabilities of conventional control valve technology beyond its limits. This can result in excessive noise, vibration, cavitation and flashing erosion.

KKI VECTOR™ trims have been designed to tackle precisely these issues by reducing the velocity of the liquid or gas in a controlled manner. They deliver reliable flow control and long life with no cavitation, no vibration and no environmentally unfriendly noise. The trim design has evolved over the years to meet the demands of severe service applications where durability, reliability and precision control are required.

innovative trim designThe KKI VECTOR™ trim works by separating the flow mass into smaller individual channels and staging the pressure drop across multiple 90° turns in the fluid path. The tortuous flow path takes the energy out of the fluid or gas and reduces its velocity in a controlled way, ensuring that velocities never exceed the threshold that could impair system performance or damage valve components.

Simon continues: “At KKI we have the knowledge and experience to ensure that our

VECTOR™ trims are specified, designed and manufactured to meet the precise needs of each application. Our dedicated team will spend time with each client’s engineers, getting to understand their process requirements and service parameters, so that we can design a bespoke trim that answers all of the client’s demands.”

taiLored trims – fLexibLe service KKI can supply new, tailored valves and trims for brand new plants or as replacements for worn-out valves, as well as retrofitting its advanced trims to existing valves to improve performance and eliminate problems. Its service extends beyond designing, manufacturing and fitting the valves to full service support for the life of the installation.

KKI VECTOR™ trim sizes range from 1” up to 36”. The number of turns typically ranges from one to 24, although trims with up to 60 turns have been manufactured for specialist applications. KKI has a standard range of VECTOR trims with up to eight turns or, alternatively, discstacks can be engineered to suit specific customer applications.

Simon adds: “Having a team dedicated to KKI VECTOR™ trim sales and servicing will be a major benefit for our customers. It gives them a local, UK-based point of contact, backed up by our operations around the world. We hope that our renewed commitment to VECTOR™ will spread the cost-reduction, efficiency, low-maintenance and productivity benefits of this advanced technology to an even wider range of customers.”

Angle Ring’s steel bending skills offer a much needed service to the oil and gas industry

20

SpeciAliSt bending compAny Angle Ring is close to celebrating 60 years of providing metal bending services to industry by announcing a continued commitment to offer a full range of services to the oil and gas sector.

Angle Ring is well established within the curved structural steel market for its extensive steel bending capabilities. The entire range of universal sections, including the deepest beams and heaviest columns can be curved at their Tipton facility. Coupled with their induction bending and heavy plate forming equipment they are able to offer a unique one-stop shop for all metal bending requirements.

The Midlands-based company is Britain’s largest manufacturer of large curved steel components. It has earned an outstanding reputation for its ability to produce large sections of curved steel and other metal alloys to order.

Many pipeline contractors and equipment manufacturers supplying multinationals such as Statoil, Exxon Mobil and Shell use its bending services. Along with providing curved components to other oil and gas producers, Angle Ring also manufacture steel pipes from plate to ASTM specifications, not only for the oil and gas sector but also nuclear and defence industries.

Angle Ring’s expertise in induction bending, pipe forming, and heavy plate cold rolling has more recently been developed to provide these services to an ever increasing number of clients involved in some way

with onshore and offshore oil and gas applications. Marketing Manager Paul Middleton said: “The

offshore oil and gas industry uses our expertise in providing made-to-order curved pipeline sections. “Our induction bending system means we can provide not only longer lengths and larger diameters of shaped steel tubes than anyone else in the UK, but they also have far stronger structural integrity where they bend than can ever be achieved through normal welding.”

Much of Angle Ring’s success has been due to its continuing innovation in steel bending and associated skills. The company has been at the forefront of steel tube shaping developments but has also built its reputation on its expertise in associated technology such as rolling, forming and welding carbon steel and steel alloys, as well as exotic materials such as Ni alloys, titanium and aluminium.

Mr Middleton said: “The offshore industry is becoming increasingly aware of Angle Ring’s capabilities and these are often incorporated into their pipeline and process equipment designs. Not only do we provide a unique range of bending services but we also offer sound technical advice, which is a very important consideration in the high technology market. We are committed to providing an excellent all round service for this very important and growing sector of our overall business”

NepTuNe OceaNOgraphicS LTD is a global leader in the field of detection of leaks from subsea pipelines, risers and control systems and has made, and continues to make, significant technical advances in this field.

Neptune has developed several new leak detection systems based on fluorometric, acoustic, differential temperature, MEG and direct hydrocarbon detection techniques.

FLuOrOmeTryIn the past detecting subsea pipeline leaks has relied on ‘black light’ (unfiltered ultraviolet light) to visually detect leaked fluorescent dyes either by diver or underwater camera, however, this method is very inefficient and relies on high dye concentrations and optimum visibility and tidal flow conditions for any chance of success. More recently, deploying submersible ‘tuned’ fluorometers that send data up to the attendant vessel providing a real time visual display has largely solved these problems. These submersible fluorometers are capable of measuring concentration levels thus allowing the operator to ‘home in’ on the highest values found at the leak source. They are very sensitive and will detect dye at concentration so low as to be invisible to the naked eye or underwater camera. However, with normal submersible fluorometers spatial coverage is poor and the dye has to be in contact before it is detected.

To overcome the problem of spatial coverage and the need for dye contact with the fluorometer, Neptune Oceanographics has developed a family of ‘Long Ranger’ leak detection systems that detect tracer dyes remotely.

The ‘Long Ranger’ sensors have forward facing ‘tuned’ light sources (like torches) producing beams of excitation light. The fluoresced light generated by leaking fluid is detected by the sensor without the need for contact. Because the sensors have high spatial coverage and long range, quick and easy scanning for leaks is achieved without needing to consider tidal flow direction to ‘capture’ dye.

The latest versions of Neptune’s ‘Long Ranger’ leak detection sensors have the potential to detect leaking fluorescent dyes and crude oil, etc. at distances of up to 20m.

Other significant advantages of the ‘Long Ranger’ include the detection of leaks from risers while working at safe operating distances and detecting leaks within confined structures such as manifolds where ROV access is not possible or too hazardous.

For many years the fluorescent dye typically used for leak detection has been Fluorescein, however, this is being phased out of general use as it no longer complies with the latest legislation for discharges at sea. Other tracers such as Castrol’s SPF, Champion Clear Dye and other clear UV dyes, MacDermid’s Oceanic range of fluids, Rhodamine, Roemex’s 9022 red dye, etc., have been tested to demonstrate their compliance with the latest

legislation and are now widely used. Neptune’s family of ‘Long Ranger’ fluorescent leak detection sensors are capable of detecting these dyes and by deploying the UV version can detect crude oil, lubricating oil and hydrocarbon based control fluids such as Castrol’s Brayco fluid.

acOuSTicSHydrophones are effectively underwater microphones that can be tuned to ‘listen’ for ultrasounds generated by fluids leaking under pressure. For small leaks these leak generated signals tend to be at frequencies well above the audible range, i.e. above 20kHz, thus requiring sophisticated sensors and software to reliably determine the difference between leak generated and ambient ‘noise’. The major problems with this method are the sounds caused by the attendant (ROV) and other vessels in the vicinity.

In collaboration with Aquatec Group, Neptune Oceanographics have produced an acoustic leak detection sensor that incorporates a directional hydrophone with a high pass filter that significantly reduces the effects of non leak generated sounds. The sensors have been tuned to respond in the range of frequencies known to be emitted by high pressure leaks through small apertures.

Acoustic signals are sent to an onboard PC via an ROV umbilical or diver cable where acoustic intensity is displayed graphically and also recorded for later playback.

Typical applications are detection of leaks of gas from subsea installations, locating fluid leaks from buried pipelines and from pipe within pipe configurations. More recently, Neptune Oceanographics supplied a modified acoustic detection system complete with acoustic modem that successfully monitored the opening and closing of a large control valve during pipeline maintenance and replacement operations.

DirecT DeTecTiON OF hyDrOcarbONSHydrocarbons in liquid form such as crude oil can be detected using a ‘Long Ranger’ leak detector, however, a different method is required for gas. A direct reading hydrocarbon sensor has been added to the range of Neptune Oceanographics leak detection systems. This sensor is essentially a methane detector but it is equally a general hydrocarbon detector that will respond to most hydrocarbons, however, the potential for oil contamination on the sensors membrane make it less suitable for oil detection but good for gas detection. The very high sensitivity of the sensor also makes it ideal for the detection of gas leakages, gas in trapped in structure voids, seepage from the seabed, etc.

DirecT DeTecTiON OF mONO eThyLeNe gLycOL (meg)A new addition to Neptune’s subsea leak detection capability is a MEG (Mono ethylene glycol) sensor. This sensor detects leaks of MEG from the subsea systems without the need to add tracer dye. By eliminating tracer dye, leak detection can be accomplished with no additional environmental downside.

DiFFereNTiaL TemperaTure meaSuremeNTSUnder some circumstances such as with water injection flow lines, leaks can be identified using the temperature difference between the surrounding seawater and the water leaking from the flowline. The flowline water temperature is normally above ambient seawater temperature due to the high pressure pumping required. Neptune has developed a differential temperature technique that can detect very small temperature changes. The sensors comprise fast, high precision thermistors connected through the Neptune leak detection system to the ROV umbilical for onboard display and recording.

The 2 channel on-board PC displays data as a colour time series plot in real time allowing the operator to easily see changes in signal that indicate the presence of a leak. The software also allows the user record data and set alarm levels.

OTher NewSDuring 2006 Neptune Oceanographics formed a strategic alliance with Aberdeen based Dynamic Positioning Services (DPS) who provide full workshop facilities, equipment deployment, technical expertise and experienced offshore engineers to support Neptune’s global leak detection operations.

Over 9 years of multiphase subsea well operations have demonstrated that HSPs can typically achieve run lives around 3 times longer than the industry average for ESP systems.

In challenging subsea applications you need to know revenue can be assured and operating costs controlled. In other words, no matter how variable the well conditions are, oil lift pumps have to work right rst time, every time, for a long time.

From the beginning, the oil industry has relied on the proven power of hydraulics to assist in drilling wells. And CLYDEUNION Pumps have utilised this approach in the application of hydraulic turbine driven multiphase submersible pump (HSP) technology to provide you with the ultimate in uptime and reliability.

Since 2000, CLYDEUNION Pumps HSP technology has been successfully producing heavy, gassy crude through multiple subsea wells in Chevron's Captain Field in the North Sea with exceptional performance and availability……

30

HYDRAULIC TURBINE DRIVEN submersible oil lift pumps, (HSPs), developed and manufactured by CLYDEUNION Pumps, are now in their 10th successful year of operations on Chevron’s Captain fi eld in the UK North Sea. The HSPs are used to produce the gassy, heavy crude from Captain’s horizontal wells and are installed through subsea trees tied back 5 kilometres to the host facility. Each of the 17 identical HSPs are capable of producing at rates from 0 – 20,000bpd, providing a uniquely fl exible operating envelope for optimised control of reservoir drainage.

The HSPs employ advanced multiphase hydraulic stages specially

developed for the application and have demonstrated excellent performance in handling a wide range of fluid conditions encountered over many years. The combination of special stage design and turbine drive has enabled the HSPs to pump free gas void fractions to 75% continuously without gas locking. The use of hydraulic drive technology has resulted in run lives over 3 times longer than the average for electric motor driven pumps. This provides the increased reliability needed to pump subsea tieback wells, which have no immediate means of access in the event of pump failures requiring replacement.

Plenty of innovation in WERMA’s Eex range Beacons and Sounders

ATEX

32

WERMA HAS MANUFACTURED explosion-protected signal devices in outstanding quality for over 50 years. Many years of experience and know-how in the fi eld of signal technology make WERMA a reliable partner with an extensive range of innovative Eex products. Our Eex-products are developed and designed in accordance with the current norms and guidelines and are certifi ed by accredited testing boards.

The guidelines concerning explosion protection and the demands made upon the signal devices themselves have changed enormously over the last few years. WERMA has invested in the development of innovative Eex products which meet the most exacting standards in order to fulfi l customer needs.

Our new high-impact programme ranges from Eex signal beacons to optical and audible Eex signal devices. The new WERMA products can even be used in gas and dust explosion endangered areas (Zone 1 and 2, Zone 21 and 22).

Eex signal devices can be found in a

huge variety of settings nowadays. Refi neries, fi lling plants, sawmills, furniture factories, mines, grain mills, granaries, cement works, hospitals in general, the chemical and petro-chemical industries, the food-technology sector and many other explosion-endangered areas are all locations where Eex-signal devices are to be found.

741 SERIES LED SIGNAL TOWER WITH INTEGRAL ZENER BARRIERThe requirement for Atex-certifi ed products in traditional petrochemical environments is well documented. The risk of explosion in dusty environments such as fl our mills is also widely known. It may not be immediately obvious that a process such as the fi lling of the humble aerosol canister could demand such an approach.

Because just about any material, if divided fi nely enough and exposed to the right (or wrong!) conditions, can become explosive.

World-leading manufacturer of machinery for the household and cosmetic aerosol industries, DH Industries of Laindon, Essex, are familiar with these problems.

When faced with the challenge of providing visual signalling on an aerosol fi lling line they were building for a major manufacturer of household

products, they turned to WERMA.

The 741 series signal tower

provides full protection

against explosion without

compromising the signalling effect. The bright LEDs give immediate 360° indication of the production line status and, with a typical life of 100,000 hours, there are no maintenance issues. The integral Zener barrier simplifi es installation. Its compact size enables it to be fi tted precisely where required.

Our employees are trained in special workshops and seminars for the manufacture of our Eex products, and the entire manufacturing process has been adapted to conform to the legal regulations for explosion-endangered areas. We use only materials of the highest quality as our Eex products are often subjected to extreme conditions and must still continue to function perfectly. Currently making it’S preSenCe felt in the offshore market is a unique clamping solution product known as Smart Band.

Developed by UK based HCL following repeated requests to provide a cost effective, corrosion resistant band and buckle solution the latest additions to the range were launched in June 2009.

According to David Coles, HCL’s Managing Director the products are an ideal alternative to the standard metallic band & buckle clamp-ing solutions widely used in the offshore market today. “Our strongest system is the 32mm (1¼”) and has a break strength of 2500kg and can be tightened to over 8000N,” he adds “This is now comparable with current solutions such as Alloy 625 & Titanium strap.

The latest Smart Band Hybrid systems (19mm ¾” & 32mm 1¼”wide) have been extensively tested to prove their high strength & long life capability. Ben Becket senior project engineer states, “Although the product has been around for over 10 years in Oil & Gas terms we are still

its inherent safety advantages over metal solu-tions and perhaps most importantly its competi-tive and consistent pricing structure.

Reaching the required decision makers is the greatest challenge of them all. Sales Director Peter Coles confirms this by saying, “Ultimately

wherever there is an offshore clamp-ing requirement there is a case to be made for Smart Band. This means that applications are endless and the market is global. However the real difficulty is identifying the party responsible for product specification.

Looking to the future HCL intends to further invest in the Smart Band product and fully expects to be able to add to the current range over the coming years.

Smart Band is available in a range of sizes and has been used on 100’s

of offshore projects worldwide; Ap-plications include Piggyback Pipelay, Anode attachment, Sensor attach-ment, Polyurethane cable protection attachment and subsea markers. HCL has offices in Bath UK & Houston USA. For further information visit

relatively new to the marketplace and as such the requirement to prove our product performs is far higher than the established solutions. Over the years such demands have led to the creation of a comprehensive and informative technical booklet.

Long life is always a key area and HCL are keen to highlight the fact that the system is manufactured from the well-proven offshore polymer Rilsan Nylon 11and as a result HCL are able to alleviate any clients longevity con-cerns. In addition HCL has been collecting and collating its own track record to provide further consumer confidence.

Understanding the product is key and often misconceptions abound. HCL’s US Manager Martin Handy agrees and says “More often than not when promoting our product we are dealing with the mindset that a plastic product can never be as good as a metal one and will not be up to the task. It’s a challenge to convince users otherwise and the first thing we do is explain that it’s not plastic but a mixture of engineered polymer and glass fibre yarn creating a high performance composite material! However its not only in the strength area where Smart Band is an attractive alternative, We also point to many other key factors such as its complete non-corrosiveness,

Upgrading from Pellistor gas sensors to Infrared technology

[email protected] www.crowcon.com

IREX - A NEW SOLUTION TO PAINLESSLY UPGRADE YOUR SAFETY

41

IntroductIonFlammable gases and vapours can present considerable dangers in many industrial applica-tions, none more so than the processes involved in extracting, transporting and processing oil and gas. Fast and reliable detection of gas accumula-tions in sub-LEL (Lower Explosive Limit) levels is essential in order to prevent potential explosions. The longest established and most prevalent sen-sor technology employed for detecting flammable gas is the Pellistor (or Catalytic Bead as it is otherwise known).

Pellistor-based detectors are widely available at low cost, but are vulnerable to permanent poison-ing by contaminants, do not fail safe, require very regular maintenance and calibration and have a limited life-span.

Infrared (IR) gas detectors over-come all of the

limitations associated with pellistors to provide fast and reliable detection of Hydrocarbon gases. IR detectors provide rapid gas detection, fail-safe operation, and in some cases compliance with the IEC61508 functional safety standard.

IR detector prices have fallen significantly in recent years, and although the price per point is still higher than pellistor based detectors, IR detectors quickly pay for themselves by reducing operational/maintenance costs.

Replacing pellistor-based detectors usually means that the control equipment will also need upgrading. This is due to the mV Bridge type signal interface between detector and controller. IR detectors typically require a power supply of between 12 and 30 Volts dc, and provide a 4-20mA signal to the controller. Thus a pellistor control card is inherently incompatible with conventional IR gas detectors.

‘Pellistor Replacement’ IR gas detectors simulate a pellistor mV type signal and are specifically designed to replace pellistor sensors with IR technology, whilst retaining the original control equipment, cabling and detector junction box. Thus the very significant cost associated with upgrading controller and re-installation is avoided.

One of the more difficult problems to over-come with pellistor IR replacement technology is signal drift. Systems operating using a mV

(Wheatstone) Bridge (ie pellistor based systems) are very vulnerable to this problem. In order for a control card to show a zero gas reading the four resistances in the bridge must be balanced. Resistance imbalances can however be introduced by poor cable connections either due to loose terminals or through oxidation of conductors. Any cable/terminal resistance changes are manifested as zero drift on the control card. An effective pellistor replacement IR detector must have very low power consumption (ie less than 1 Watt), and a well designed power supply so that potential cable influences on the signal are negated.

Pellistor replacement IR detectors should be rigorously designed and tested to ensure reliable operation at all times. High integrity products are designed to comply with the demanding requirements of IEC61508 (ideally to SIL 2) in terms of both hardware and software. Gas detection performance (response time, short and long-term stability, linearity, accuracy, temperature stability etc) should be verified to the performance standard EN61779:2000.

Finally, independent verification of the product by a recognized testing body should have been conducted. The product should be performance tested in simulated offshore conditions to ensure reliable performance in even the most extreme conditions.

MIchell InstRuMents have been working with a leading energy company to develop a unique control solution for their natural gas storage site in the UK. The company required total security in their hydrocarbon dew-point readings, so Michell developed the Twin-Condumax II Sampling system to provide this with complete confidence.

Employing two Condumax II EExd Hydrocarbon dew-point analysers means that there is always the reassurance of a reference instrument to confirm readings. The

other advantage to this system is that it can be used continually, with no interruption in measurements caused by routine maintenance or other potential disruptions.

The system has been custom designed to meet the specific needs of the user: the company required that the system have extra controls to ensure that the surface temperature of the pipelines does not exceed their standard of 40°C, and an extra thermostat has been added to the sample line to accommodate for this. An additional regulator and sample line have also been added to the system, to provide a supply for use in the customers’ labs.

Condumax is recognised by many national and multinational companies involved in the production, storage and distribution of natural gas as the benchmark instrument with which to reliably record the hydrocarbon dew point of natural gas.

Rotaflow fV ltd designs and manufactures high quality swivel joints for a wide range of applications in the chemical, oil & gas, processing and food industries. Swivel joints are a key element in Loading Arms, rotating drums and filters and for relieving torque in hoses.

The patented design of Rotaflow swivel joints allows 360 degree rotation under pressure without leakage. With a clear bore, any fluid passing down a pipe will also pass through a Rotaflow swivel joint without restricting the flow pressure.

The SK Series features Rotaflow’s unique roller system and wide spaced bearings, to give a robust and reliable

design. This range is ideal for the oil and gas industry, process plant applications, wash system designs, slowly rotating drums, filters and applications where offset loads are a problem. The large block seal allows free movement with low torque.

The ‘F’ series of swivel joints in hardened carbon steel or ‘FS’ series in 316 stainless steel is designed for small bore applications from ¼” to 2” (DN6 to 50).

We design and manufacture swivel joints in both carbon steel and 316 stainless steel and ‘specials’in any grade of metal to suit customer specification including the larger diameters.

Every joint is tested and additional specific testing including coded welding, rigorous pressure and NDT etc is available on request. More and more we are rising to the challenge of the demands of quality paperwork with FAT. Rotaflow is also certified to PED Module H for the design, manufacture and repair of swivel joints.

Instrumentation Systems For Oil & Gas Installations

44

STRAINSTALL UK LIMITED have been involved in the design, manufacture and instal-lation of instrumentation systems for Oil and Gas installations, both on and offshore for over 40 years. The founding of the company in the 1960’s coincided with the development of both instrumentation for onshore oil terminals, and the offshore industry in the North Sea. In that time they have built up world-leading experience in meeting Client’s specifi c requirements and solv-ing their measurement problems.

The onshore systems have been predominantly in oil and gas import and export marine terminals. In the 1960/70’s the shipping industry had been changing over from rope mooring lines (which ex-perienced terminal personnel could estimate the mooring line loads due to the catenary), to syn-thetic or steel hawsers, which did not show any signifi cant catenaries. This also coincided with the introduction of larger vessels which caused higher loads in the mooring lines. There were an number of incidents of mooring lines breaking due to high loads, and Strainstall, together with Exxon and the UK National Engineering Laboratory, were involved in research into methods of monitor-ing the loads in the mooring lines. From this the Strainstall patented MoorAlert system was developed using load measuring pins installed into quick release hooks to monitor the tensions in the mooring lines of oil tankers.

Then, with the advent of increased safety

consciousness, other systems were developed and combined to provide an integrated monitoring system. These systems include DockAlert, a laser based system to monitor the distance and speed of a vessel approaching the jetty in order that the impact speed onto the fenders can be controlled; Loading Arm Monitoring, to monitor the position of the loading arm to ensure they remain within their operating envelope, thus preventing dam-age/leaks; MetOcean Systems, to monitor both meteorological and oceanographic data; and interfaces to other systems, eg DCS, Ship/Shore Safety Links, etc.

All these modules are integrated into the Strainstall BerthManager System, which was orig-inally developed in Japan during their construc-tion of LNG import terminals in the early 1980’s. In fact Strainstall are still the only non-Japanese company to have supplied systems into every LNG terminal in Japan. Strainstall supplied the fi rst integrated system outside Japan to a coal ter-minal in Hong Kong in 1991, and BerthManager is now a ‘standard’ system in LNG terminals world-wide, providing the terminal managers with data to monitor and protect the jetty infrastructure, and ensure a safe transfer of cargo. A recent system for 2 LNG berths comprised of quick release hooks, integrated remote release of the hooks from a number of locations, BerthManager with MoorAlert, DockAlert, environmental monitoring, communication to repeat stations on-shore, carry-on laptop PC’s for taking on board the vessel, pagers and output to ship/shore links.

There are a number facilities, predominantly oil terminals, where accepted speed of impact of the vessel onto the fenders is being reduced in order to prolong the life of the facility, and Strainstall have designed a high accuracy laser based DockAlert system to monitor the speeds and have supplied these to a number of terminals.

Offshore systems that Strainstall have supplied

have ranged from simple mooring load monitoring on single point mooring buoys, to more sophis-ticated systems, including product and position monitoring, anchor tension monitoring on FPSO’s, crane monitoring and control, winch monitoring and control, all the way through to fully integrated IMMS (Integrated Marine Monitoring System), for Tension Leg Platforms.

Tendon Tension and Riser Tension Monitor-ing systems (TTMS & TTRMS) for Tension Leg Platforms, measure tensions and bending in the tendons and tensions, bending and vibration in the risers, and utilise Strainstall designed and manufactured compression load cells. The TTMS load cells are designed for use underwater to a nominal depth of 100m and a 25 to 30 year life, with designs approved by the major Classifi ca-tion Societies. The design entails careful use of materials, sealing, connectors, cables, etc and the highest capacity so far have been 2,500Kips, (approx 1,200te), proof loaded to 150% rated load, though a 3,500Kips, (approx 1,600te), has been designed. The IMMS systems have included:➤ TTMS,➤ TTRMS,➤ levels and fl ows in all tanks with valve and pump status,➤ ballast control,➤ hull stress, draft, inclinations,➤ absolute and relative positions,➤ wind, temperature, atmospheric pressure, temperature, relative humidity, visibility,➤ sea current speeds and directions at various depths.

All of these are integrated into a complete distributed PLC based system. This system with Strainstall developed PLC logic and HMI display software provides the operator with data from all the sensors and interfaces, which are available at a number of locations through local touch screen interface panels.

A new market that is emerging is offshore facilities for LNG. These are Floating Storage and Gas Compression vessels to export LNG. These vessels are moored at offshore marginal gas fi elds and take the gas on board, liquefy it, and store it for loading onto LNG Carriers. As no offtake hoses suitable for cryogenic use, ie Liquid Natural Gas, are currently available, this requires that the LNG Carrier and the Floating Unit have to moor side-by-side to transfer cargo by conventional methods using loading arms. These vessels are designed to be on-station for many years without requiring any dry dock facilities, so equipment to be installed is required to be reliable and low maintenance. Strainstall have been able to dem-onstrate this and currently have an order for fully integrated systems for a number of vessels, com-prising of quick release hooks, integrated local and remote hook release, MoorAlert mooring load monitoring, GPS based DockAlert and environ-mental monitoring with portable displays to allow operators to view data in both Hazardous and Non-Hazardous Areas (a laser based DockAlert system would not be suitable, as the Floating unit has a higher freeboard that the LNG Carrier, so laser sensors would ‘shoot’ over the LNGC in-stead of locating on the ship hull). These systems will be utilised to provide operational data during production, storage and transfer of cargos.
