0. Introduction

0.1 Preface • This course is intended to train current and future end users of the SAP R/3 system in the day-to-day

use of the system. It focuses on users who are performing the maintenance process in their role – Role Specific.

The training will be based on the use of a SAP R/3 Release ECC 6.0 system with appropriate settings, screens and a database. The training covers one or more procedures, Customised developments specific to the organisation, related SAP transactions and sub process specific exercise including FAQ and Assessment Criteria. Objectives: At the end of this course, you will be able to: • Use relevant Role based business process operating procedures. • To familiar relevant business process and significance of transaction. • To process maintenance (Corrective and Preventive) with full life cycle • To-Do Exercise for getting good comfort. Set-up of this course: This course consists of walkthroughs, demonstrations and exercises:

1. Overview – Plant Maintenance Maintenance is an action required to preserve or to retain the health of equipment. Maintenance plays a decisive role in the Business as it involves spending money, which will take away the revenue. Plant Maintenance comprises the following activities:

• Inspection: All measures which establish the actual condition of a technical system

• Preventive maintenance: All measures which maintain the ideal condition of a technical system

• Corrective Maintenance (Repair): All measures which restore the ideal condition of a technical system

• Other measures taken using the maintenance organization.

It is integrated with other modules (for example, Materials Management, Production, Sales and Distribution, Personnel Management, and Controlling) the data is always kept current and processes that are necessary for Plant Maintenance and Customer Service are automatically triggered in other areas (for example, a purchase requisition for non-stock material in the Materials Management/Purchasing area).

1.2.1 Maintenance Plant:

The Maintenance plant of a technical object (equipment) is the plant at which it is installed and maintenance tasks are performed by the work center on the technical objects e.g. P070-Trombay Thermal Power Stat U#7

1.2.2 Maintenance Planning Plant:

The maintenance planning plant of a technical (equipment) objects is the plant in which the tasks are planned and prepared. Maintenance plants, which do not plan their own maintenance tasks, are allocated to the planning plants. Planning is performed for the maintenance plants in the planning plants entered. E.g. P072 - U05 MMD BOILER

1.2.3 Work Center:

Unit where work step is carried out. Each work center has available capacity. Usually a group of people to carry out the job.

1.2.4 Planner Group:

Group of employees responsible for the planning and processing of maintenance task in a particular plant.

1.2.5 Functional Location:

Functional locations are elements of a technical structure (for example, functional units within a system). You create functional locations hierarchically. Each functional location is managed independently in the system, so that you can:

• Manage individual data from a maintenance perspective for the object

• Perform individual maintenance tasks for the object

• Keep a record of the maintenance tasks performed for the object

• Collect and evaluate data over a long period of time for the object

Pieces of equipment can be installed and dismantled at functional locations. The usage times for a piece of equipment at a functional location are documented over the course of time

When to use Functional Locations?

Ø If you want to represent systems or operations structures according to functionality

Ø If maintenance tasks are to be performed for the individual areas of your system

Ø If records are to be kept of the maintenance tasks that are performed for the individual areas of your system

Ø If technical data is to be collected and evaluated over long periods of time for the individual areas of your system

Ø If the costs of maintenance tasks are to be monitored for the individual areas of your system

1.2.6 Equipment:

A piece of equipment is an individual, physical object which is to be maintained independently. It can be installed in a technical system or part of a technical system. Each piece of equipment has separate master record and Individual maintenance history is maintained for each equipment.

Ø The categories of equipment are: Machines, Production Resource Tools, Measuring Equipments etc.

Ø Types of equipment are defined in Tata power business unit like: Pumps, Reactors, Compressors, and Motors etc….

Equipment Classification: Classification of Equipment means to organize according to various criteria and group them together when performing analyses. Example: Equipment – Pump – Rotory pump

Characteristic is used to describe Technical Objects in more detail. With the help of it one can manage technical data that is not contained in the master records of the maintenance objects

When to use Equipment?

§ Individual data is to be managed for the object

§ Maintenance tasks lists are to be performed for the object.

§ A record of the maintenance tasks performed for the object must be kept.

§ Technical data on the object is to be collected and analyzed over a long period of time.

§ The costs of maintenance tasks are to be monitored for the object.

§ Records of usage times at functional locations are required for the object.

1.2.7 Bill Of Materials (BOM):

A complete formally structured list of the components (spares) making up a technical object or assembly.

The list contains: - The object number of each component.

- The quantity and unit of measure of each component.

Use of BOM:

Ø Structure description: Maintenance BOM describes the structure of a technical object or material. Using maintenance BOMs you can specify exactly where maintenance tasks are to be performed on a technical object.

Ø Spares allocation: A maintenance BOM is used in plant maintenance to allocate spares to a technical object or material.

1.2.8 Maintenance Planning:

The most important task in maintenance planning is to ensure the long-term, continued availability of the production plant. Effective preventive maintenance planning will not only prevent system breakdown, but will also reduce unnecessary costs arising from repairs or system replacement and production loss.

Types of Maintenance Planning:

Ø Time based maintenance plans: based maintenance: With time-based maintenance plans, maintenance occurs at specific intervals, for example every two months, every six months, and so on.

Ø Performance based or counter based maintenance plans

Ø Multiple counter based maintenance plans: based maintenance: With counter-based maintenance plans, maintenance occurs when the technical object's counter has reached a certain reading, for example every 100 operating hours.

Scheduling of Maintenance Plans:

Scheduling a Maintenance Plan triggers the system to use the scheduling data specified in maintenance plan in combination with information from any allocated maintenance strategy to calculate the intervals at which the maintenance orders are to be created.

1.2.9 Maintenance Notification:

The purpose of maintenance notification in maintenance processing in the event of a malfunction or exceptional situation to:

• Describe the exceptional technical condition at an object

• Request the maintenance department to perform a necessary task

• Document work that has been performed

Maintenance notifications document maintenance tasks completely, and make them available for analysis in the long term. You can use them for preliminary planning and execution of tasks.

Main notification types:

Malfunction Report: Describes the condition of a maintenance object, in particular, a malfunction.

Activity report: Describes a maintenance activity which has already been performed. A purely technical documentation.

Maintenance request: Requests a maintenance activity/task.

1.2.10 Maintenance Order:

Orders form an important part of the detailed planning of tasks and their accompanying documentation in Plant Maintenance. A technician on site must execute tasks at a technical object. For this, materials, utilities and staff must be planned and costs estimated. The main purpose of maintenance order is:

1.3 Corrective (Unplanned) Maintenance:

System Operations Engineers are located at IVR, CRS, MCC (master Control Center) and SCADA. They monitor the system operations. Whenever there is any abnormality, operations engineer shall create a notification in SAP indicating problem details. Maintenance engineer shall take necessary corrective action. He will arrange for resources (material, manpower & contract services). He will take necessary line clear permit.

1.4 Preventive (Planned) Maintenance:

All equipment, which are identified for scheduled maintenance would have a maintenance schedule either calendar-based or counter-based for monitoring the health of the equipment. The frequency of the maintenance would be finalised upon the maintenance planner recommendations or established Tata Power experience. The annual quantity requirement of services would be known. A framework order for services would be created on the maintenance contractor. Service entry would be carried out against these documents. Relevant Maintenance work Order would be the cost receiver for this expenditure.

1.5 Maintenance History:

Whenever any abnormality / fault is rectified during the unplanned / Breakdown maintenance or a corrective action is taken during the scheduled / planned maintenance, equipment history would be captured in SAP by creating notifications. Appropriate codes for the failure and the corrective actions taken will be available. This would form a data repository for statistical reporting and future troubleshooting.

1. Notification History:

o At which location or equipment was a particular problem established in recent years?

o What were the causes of a particular damage?

o How long was the downtime for particular problems?

o What actions were performed to rectify the problem?

2. Order History:

Ø Enables user to answer following questions

o What resources were employed in order to perform a particular maintenance task?

o What costs were incurred by a particular type of maintenance task?

o How much time was needed to perform a particular type of maintenance task?

o How often were a particular equipment or functional location processed by

1.6 Materials and Services: Resources required for carrying out the maintenance jobs would be sourced through Maintenance order. Reservation will be automatically created, based upon material requirement indicated by maintenance engineer on PM Order for the materials input in the Maintenance order for the concerned job and will be issued against the order. Services requirements, most of which are expected to be covered by agreements / framework orders, will also be sourced against the Maintenance order. PR will be automatically created for services input (wherever framework orders are absent) in the Maintenance order.

2. Corrective and Preventive Maintenance

Corrective Maintenance (Order Type - TPM 1) The Plant Maintenance (PM) application component supports the planning, processing and settlement of maintenance tasks for the entire maintenance area The processing of corrective (unplanned) maintenance tasks can be divided into the following major steps:

1. You report a malfunction or a problem at a technical system or part of a technical system, or describe the condition of the technical system, and create a maintenance notification for this.

2. You use the maintenance notification to request a maintenance task.

3. You create a maintenance order and plan the work that is to be performed.

4. You release the maintenance order.

5. Book the resources

6. You perform the order.

7. You complete the order, and confirm it as being completed.

8. You enter technical information in the order, such as findings, causes, breakdown times and activities.

9. You close the order and the maintenance notification, and the system saves the relevant data for evaluations and for the planning of future maintenance activities.

System Operations Engineers are located at IVR, CRS, MCC (master Control Center) and SCADA. They monitor the system operations. Whenever there is any abnormality, operations engineer shall create a notification in SAP indicating problem details. Maintenance engineer shall take necessary corrective action. He will arrange for resources (material, manpower & contract services). He will take necessary line clear permit.

Preventive Maintenance (Order Type - TPM 2) The processing of preventive (planned) maintenance tasks can be divided into the following major steps:

1. Create Order as per scheduled maintenance planning

2. You release the maintenance order.

3. Book the resources

4. You perform the order.

5. You complete the order, and confirm it as being completed.

6. You enter technical information in the order, such as findings, causes, breakdown times and activities.

7. You close the order and the maintenance notification, and the system saves the relevant data for evaluations and for the planning of future maintenance activities.

All equipment, which are identified for scheduled maintenance would have a maintenance schedule either calendar-based or counter-based for monitoring the health of the equipment. The frequency of the maintenance would be finalized upon the maintenance planner recommendations or established Tata Power experience. The annual quantity requirement of services would be known. A framework order for services would be created on the maintenance contractor. Service entry would be carried out against these documents. Relevant Maintenance work Order would be the cost receiver for this expenditure. Process Flow:

It is possible to convert the notification into an order from this screen. Click on the create order button. A window pops up where the order type, planning plant, business area, and the main work center needs to be entered. Once this information is entered, it will take you to create order (incl. Notification) central header screen. It is necessary to enter the equipment & functional location fields to obtain the O&M expenses on them.

Step -4: It contains location information of the reference object. It also contains information regarding the

account assignment.

Step-5: Save the notification (Ctrl + S). Message will be displayed confirming that the notification has

2.1.2 Change/Display Notification Overview: Internal customer requires changes to an existing PM notification. This document describes how to change an existing PM notification, as well as to set the deletion flag on the notification. If you do not have the PM notification number, you can use the search function. The most flexible method to search is via "PM notifications by notification list" (Transaction IW29) in which you can any find any information on the notification. To search for PM notifications exclusively, be sure to enter notification type T1 in Search Criterion.

you need to select one or a group of notifications, click on the pull down menu. It will

take you to “Display notifications: Selection of Notifications screen”. In the Notification status field if one or more fields are selected, (E.g. Outstanding, Postponed, In Process) this will help to narrow down the search.

Be sure the search dates are correct. If you do not find the notification, change the search dates.

2.1.3.2 Preventive Maintenance 2.1.3.2.1 Create Order based on Scheduled Plan

All equipment, which are identified for scheduled maintenance would have a maintenance schedule either calendar-based or counter-based for monitoring the health of the equipment. The frequency of the maintenance would be finalized upon the maintenance planner recommendations or established Tata Power experience. The annual quantity requirement of services would be known. A framework order for services would be created on the maintenance contractor. Service entry would be carried out against these documents. Relevant Maintenance work Order would be the cost receiver for this expenditure. As per scheduled plan, a preventive maintenance order created by system. All scheduled order list should get display by planning team and release order for execution. The major steps of scheduled order are:

1. Create Order as per scheduled maintenance planning (By System)

2. You release the maintenance order.

3. Book the resources

4. You perform the order.

5. You complete the order, and confirm it as being completed.

6. You enter technical information in the order, such as findings, causes, breakdown times and activities.

7. You close the order and the maintenance notification, and the system saves the relevant data for evaluations and for the planning of future maintenance activities.

Pl note: creation of scheduled order program has been defined in maintenance planning document.

2.1.5 Booking Resources (Material/PR/PO/Service Entry)

Resources required for carrying out the maintenance jobs would be sourced through Maintenance order. Reservation will be automatically created, based upon material requirement indicated by maintenance engineer on PM Order for the materials input in the Maintenance order for the concerned job and will be issued against the order. Services requirements, most of which are expected to be covered by agreements / framework orders, will also be sourced against the Maintenance order. PR will be automatically created for services input (wherever framework orders are absent) in the Maintenance order.

2.1.7 Order Confirmation Overview: Actual hours-worked needs to be recorded and posted to the PM order by confirming the operations in the order. A completion confirmation documents the status of the processing of operations and sub-operations for a maintenance or service order. It is a part of order monitoring.

You enter technical data in activity reports for the order or the objects to which the order refers. This part of the completion confirmation is known as the technical completion confirmation.

Partial Completion Confirmation

If completion confirmations have been entered for the operations/sub-operations of an order, but the processing has not yet been completed, the operations/sub-operations automatically receive the status "partially confirmed" from the system. (Order status: PCNF)

Final Completion Confirmation

As soon as all order operations/sub-operations, which are planned for a completion confirmation (the control key is the decisive factor), have been finally confirmed, the order itself also receives the status "finally confirmed". (Order Status: CNF)
