ADVANTAGES OF FLOODED CHILLER

In a flooded cooler the refrigerant surroundsthe tubes in the shell and the water to becooled flows through the tubes. The level ofliquid refrigerant in the shell is maintained bythe combined action of an electronic levelcontroller and a mod-motor actuated ball valvewhich modulates the subcooled liquidrefrigerant into the cooler. This ensures that allthe cooler tubes are completely immersed inthe liquid refrigerant for better heat transferefficiency.For a Direct Expansion (DX) cooler therefrigerant is expanded into the tubes while thechilled water is circulated through the shell.Thermostatic expansion valve is used tothrottle the refrigerant in maintaining constantsuperheat of suction gas to the compressor.

The following are the advantages of usingflooded chiller:

1. Higher Capacity and Higher EERAchievable with the Same CompressorThe flooded cooler with all the copper tubesimmersed in the “boiling” liquid refrigerantenables a small approach temperaturebetween the “boiling” liquid refrigeranttemperature in the shell and the outletchilled water temperature in the cooler tubesto be achieved. This approach temperatureor temperature difference between theevaporating temperature of the boiling liquidrefrigerant and the chilled water outlettemperature, for a flooded cooler, is typicallyless than 3°F.

On the contrary, for a DX or DirectExpansion Cooler, the typical approachtemperature is between 8°F to 10°F. Thissimply means that the same compressor ina flooded cooler system will operate at ahigher saturated evaporating temperaturewhen compared to the same compressor ina DX-Cooler system, when outlet chilledwater temperatures in both cases are set atthe same temperature.Figure 1 shows the typical screwcompressor capacity performance curve at aparticular condensing temperature oversaturated evaporating temperature ofbetween 30°F to 50°F, and the typical power

input curve over the same conditions. It canbe noted that the same compressor whenoperating with a flooded cooler will generateapproximately 8% more cooling capacitywhile kw input increases negligibly by about1.8%. Therefore, the same compressorwhen coupled to a flooded cooler willtypically achieved higher cooling capacityperformance with correspondingly higherEnergy Efficiency Ratio (EER) i.e. (Btu/watt)or lower kw/Ton.

A DX cooler uses TXV throttling to maintainabout 10 to 15°F suction superheat toprevent liquid flood back to the compressor.In a flooded cooler, the refrigerant boils off inthe shell and gas can be sucked out fromthe top of cooler back to compressor. Thesuction superheat is usually about 2 to 3°F.Reduction in suction superheat will furtherincrease the capacity performance of thecompressor.

ADVANTAGES OF FLOODED CHILLER

DX coolers are typically designed withhigher tube velocities to ensure proper oilreturn to compressor both at full load and atreduced load. This will contribute to higherrefrigerant pressure drop through the cooler.On the contrary, there is very little shell sidepressure losses for a flooded cooler.Therefore, lower suction pressure drop inthe flooded design will impose less capacitypenalty on the compressor and this willfurther enable the compressor in a floodedcooler to generate more capacity than onewith a DX Cooler.

2. Better Part Load Performance

The Dunham-Bush Air Cooled FloodedChiller with its sophisticated microcomputercontrol and patented oil managementsystem has all cooler tubes completelyimmersed in the “boiling” liquid refrigerant toachieve superior heat transfer efficiencywhile ensuring adequate oil return to thecompressor(s). This ensures superior full-load efficiency and even better part-loadefficiency as the full heat transfer surfaceareas of the cooler tubes are utilized even atpart-load conditions. On the contrary, in theDirect Expansion Cooler, because of theneed to maintain adequate refrigerant gasvelocities in the cooler tubes for proper oilreturn, it is typical for certain bundle ofcooler tubes to be “blocked” or “baffled off”at part-load conditions. Thus not utilizing thefull heat transfer surface areas of the coolertubes and therefore have a lower efficiencywhen compared with a flooded cooler chillerat part-load conditions.

3. Excellent Capacity Modulation inResponse to Building Loads

Dunham-Bush utilizes its state-of-the-artNC25-4 microcomputer controller incombination with the electronic levelcontroller and mod-motor actuated ball valveto ensure instantaneous and precise feedingof liquid refrigerant to the flooded cooler inresponse to changes in building demand;

and maintains precise (±1/2°F) preset outletchilled water temperatures even at very lowload conditions; whereas most of Dunham-Bush’s competitors, in screw chillers, stillutilizes the conventional “centrifugal chiller”method of using orifice plates to modulaterefrigerant feed to the cooler; and as suchtheir machines do not function efficiently atlow-load conditions and can encounter oilreturn problem!

4. Cleanable Cooler

For a single pass cooler, the end plates atboth ends of the water boxes (2 pass only atreturn end) can be removed easily withoutdismantling the chilled water pipingconnections, for inspection and formechanical tubes cleaning with brushes orauto-brush. This will enable low tube foulingfactor in the cooler to be ensured, thusmaintaining system efficiency.

5. Lower Water Side Pressure Drop

In a DX cooler, the water flows transverselyover the outside of the tubes. The water flowis guided with vertical baffles. This will havea higher-pressure drop as compared withthe water flow in the tubes of a floodedcooler. In other words, the equivalentflooded chiller will require smaller waterpump to operate at lower powerconsumption.

6. Commonly Used In Large TonnageChillers Where Efficiency Is Critical

As a general rule, DX-cooler are typicallyused in small and medium tonnage chillerswhere efficiency is not important and the lowinitial cost is the main consideration!However, with increasing energy cost andthe drive to reduce global warming,flooded cooler chillers will increasinglybecome more popular not only in thelarge tonnage but also in the small andmedium tonnage chillers. Dunham-Bush,again, leads the industry in this respect!

UNIT FEATURES

Microcomputer Control

Advanced Microcomputer control is a standardfeature for all Dunham-Bush rotary screw aircooled chillers monitoring analog and digitalinputs to achieve precise control of the majoroperational and protective functions of the unit.

Direct Digital Control (DDC) allows fingertipuser interaction. Its simple-to-use push buttonkeyboard and menu-driven software provideaccess to operating conditions, controlsetpoints and alarm history clearly displayed ona prominent multi-line 80 characteralphanumeric display.

An easy-to-install, inexpensive modem optionallows remote reading of operating parameterupdates. The Dunham-Bush microcomputerinsures its owner state-of-the-art efficiency andreliability.

Display Information

The 80 character alphanumeric liquid crystaldisplay utilizes easy to understand menu-drivensoftware. Inexperienced operators can quicklywork through these menus to obtain theinformation they require or to modify controlparameters. More experienced operators canbypass the menu systems, if desired, andmove directly to their requested controlfunction. At all times, assistance is available tothe operator by simply pressing the help key.Easily accessible measurements include:

] Leaving chilled water temperature.] Evaporator pressure.] Condenser pressure.

] System voltage.] Compressor amp draw of each

compressor.

] Compressor elapsed run time of eachcompressor.

Optional entering chilled water temperature isavailable. With this option the operator canquickly and accurately read all significant watertemperatures and eliminate the need for often-inaccurate thermometers.

Capacity ControlLeaving chilled water temperature control isaccomplished by entering the watertemperature setpoint and placing themicrocomputer in automatic control. The unitwill monitor all control functions and move theslide valve to the required operating position.The compressor ramp (loading) cycle isprogrammable and may be set for specificbuilding requirements. Remote adjustment ofthe leaving chilled water setpoint is

accomplished through either direct connectionof other DB control packages to themicrocomputer through either the RS485 longdistance differential communications port, viaterminal or modem connected to the RS232communication port, or from an externalBuilding Automation System supplying a simple0 to 5VDC signal. Remote reset of compressorcurrent limit may be accomplished in a similarfashion.

System ControlThe unit may be started or stopped manually,or through the use of an external signal from aBuilding Automation System. In addition, themicrocomputer may be programmed withseven-day operating cycle or other DB controlpackages may start and stop the systemthrough inter-connecting wiring.

Remote MonitoringThe microcomputer is complete with an RS232

communications port and all hardware orsoftware necessary for remote monitoring andcontrolled from a simple terminal and optionalphone modem. This sophisticated featuremakes servicing easier and more convenient tothe system. The microcomputer as standard isadditionally equipped with history files whichmay be used to take logs which may beretrieved via the phone modem periodically.Now owners of multiple buildings have a simpleand inexpensive method of investigatingpotential problems quickly and in a highly costeffective manner. Dunham-Bush has an openprotocol on its microcomputer to allow directinterface with Building Management Systems.

Refrigerating Cycle

The refrigerant management system, is verysimilar to centrifugal water chillers and isshown in the refrigerant cycle diagram below.

Liquid refrigerant enters the flooded evaporatoruniformly where it absorbs heat from waterflowing through the evaporator tubes. Thevaporized refrigerant is then drawn into thesuction port of the compressor where thecompression begins.

This partially compressed gas is then joined byadditional gas from the flash economizer as therotors rotate past the vapor injection port at anintermediate pressure. Compressed gaseousrefrigerant is then discharged into the integraloil separator where oil, which is contained inthe refrigerant vapor, is removed and returnedto the oil sump.

Fully compressed and superheated refrigerantis then discharged into the condenser, whereair is being drawn through the condenser tubeby the propeller fan cools and condenses therefrigerant. Liquid refrigerant then passesthrough the first expansion device and into theflash economizer where flash gas and liquidrefrigerant are separated.

The gaseous refrigerant is then drawn out ofthe flash economizer and into the vapor

injection port of the compressor. The remainingliquid refrigerant then passes through a secondexpansion device which reduces refrigerantpressure to evaporator levels where it is thendistributed evenly into the evaporator.

By removing the flash gas from the flasheconomizer at an intermediate pressure, theenthalpy of the refrigerant flowing into theevaporator is reduced. This increases therefrigeration effect and improves the efficiencyof the refrigeration cycle.

Refrigerant flow into and out of the flasheconomizer is controlled by modulating valveswhich eliminate the energy wasting hot gasbypass effect inherent with fixed orifices.

Part-Load Performance

Through the use of flash economizermodulating flow control and multiplecompressors, Dunham-Bush air-cooled chillers

have best part-load performancecharacteristics in the industry when measuredin accordance with ARI Standard 550/590-98.

In most cases, actual building system loads aresignificantly less than full load designconditions, therefore chillers operate at partload most of the time.

Dunham-Bush air-cooled chillers combine theefficient operation of multiple compressors withan economizer cycle and microprocessorcontrol to yield the best total energy efficiencyand significant operating saving under anyload.

When specifying air conditioning equipment, itis important to consider the system loadcharacteristics for the building application. In atypical city, the air conditioning load will varyaccording to changes in the ambienttemperature. Weather data compiled overmany years will predict the number of hoursthat equipment will operate at various loadpercentages.

TYPICAL SEQUENCE OF OPERATION

The Dunham-Bush air-cooled water chillerdepends mainly on its on-board microcomputerfor control. Operation described is for a two-compressor units and is very similar for single,four-compressor units.

For initial start-up, the following conditions mustbe met:

] Power supply to unit energized.

] Unit circuit breakers in the "on" position.] Control power switch on for at least 15

minutes. Compressor switches on.] Reset pressed on microcomputer keypad.

] Chilled water pump running and chilledwater flow switch made.] Leaving chilled water temperature at least

2°F above setpoint.] All safety conditions satisfied.

After all above conditions are met, themicrocomputer will call for the lead compressorto start. The compressor 15-minute anti-recycletimer is initiated at compressor start.

The microcomputer monitors compressoramps, volts, leaving water temperature andsuction and discharge pressures. Thecompressor and cooling capacity is controlledby pulsed signals to load and unload solenoidvalves on the compressor. When thecompressor starts, it is fully unloaded, yieldingabout 25% of its full load capacity. As thecomputer gives it load signals, capacitygradually increases. The rate of compressorloading is governed by ramp control which isadjustable in the computer.

The computer responds to leaving chilled watertemperature and its rate of change which isproportional and derivative control. If leavingchilled water temperature is within thedeadband (+/-0.8°F from setpoint), no load orunload commands are given. If chilled watertemperature is above deadband, the computerwill continue loading the compressor until asatisfactory rate of decline is observed. Ifleaving chilled water temperature is below thedeadband, the compressor is commanded tounload. Thus the compressor capacity iscontinuously modulated to match applied load

and hold leaving chilled water temperature atsetpoint.

If the applied load is greater than onecompressor can handle, it will load fully andthen the microcomputer will call for a secondcompressor. After one minute, the secondcompressor will start in the same manner asthe first. Then both compressors will becommanded to adjust load to 50%. They aregradually loaded up together until the appliedload is satisfied. In this way the twocompressors share the load equally.

If the applied load decreases to the point thatboth compressors are running at about 40%capacity, the computer shuts down the lagcompressor and loads the remainingcompressor to about 80%. If applied loaddecreases further, the remaining compressorunloads proportionately. If applied loaddecreases to less than the minimum capacity ofone compressor, the leaving chilled watertemperature will decline to 2°F below setpoint,at which time the lead compressor will shutdown. It will restart automatically if leavingchilled water temperature rises to 2°F abovesetpoint and both 15 minute anti-recycle andone minute start delay timers are satisfied.

During start-up operation, the computermonitors the difference between discharge andsuction pressures to ensure that minimum of 30psi differential is available for compressorlubrication. If the difference falls below aminimum of 30psi, the computer closesrefrigerant flow control valves, starving theevaporator, causing evaporator pressure todrop, increasing differential pressure. This isespecially helpful at startup, when warm chilledwater and low ambient temperature wouldcause a low head situation. This feature iscalled EPCAS: Evaporator Pressure Control atStartup. It is one of several proactive controlfeatures of the microcomputer which overcomepotential problems while continuing operation.

Two additional proactive features are lowsuction and high discharge pressure override. Ifoperating pressures approach trip level,compressors are unloaded as necessary tocontinue operation.
