APPLYING DVA TO INCREASE PRODUCTION

Situation: A leading oil refinery experienced a fire resulting in the damage or destruction of five conveyors in their calciner plant.

Solution: Over a 6-week period Applied® supplied the conveyor belts, idlers, motors and all associated parts to rebuild the five conveyors. Applied’s ability to deliver parts in a timely manner enabled the plant to get up and running two weeks earlier than planned.

Savings: At an estimated cost of $80,000 per day in downtime, the plant realized $500,000 in downtime savings.

APPLYING DVA TO REDUCE MAINTENANCE COST

Situation: On the conservative side, a major oil refinery performed eight alignments every 24 hours on mechanically driven equipment. The process took two trained personnel anywhere from three to four hours to perform the alignment using traditional methods of rim and face dial indicator alignment.

Solution: Working with engineering, maintenance shop and other key locations throughout the facility, Applied® helped the plant standardize their alignment practices using laser alignment technology. Average time to complete the alignment with this technology was one to two hours. The result was a reduction in average alignment time by four hours (two men, two hours for every alignment). Based on four hour savings per alignment x 90 (24-hour periods), the company estimated a savings of more than 2,800 man-hours per quarter.

Savings: Over a quarter, the company experienced $96,000 in cost savings.

APPLYING DVA TO INCREASE PRODUCTION

Situation: A large petrochemical customer was quoting a capital project to add a bank of air cooled heat exchangers (ACHE). The acrylic acid unit could not cool enough product to keep up with production demands. This essentially created a “bottleneck” in the manufacturing process.

Solution: Applied® was asked to inspect the existing fans for efficiency in the fan assemblies and the powertrain of the units. Applied® determined that all 12 fans cooling acrylic acid were running between 55-60% efficiency of the original design. Applied® conducted static airflow tests in conjunction with motor energy and drive efficiency testing to provide a solution upgrade package for each fan. This resulted in an average 13% airflow increase per fan, raising efficiency for the unit.

Savings: The increased production was calculated at $2.4 Million additional product flow. The upgrades also eliminated the need for the capital project of an entire new bank of ACHEs ($180,000).
