DETERMINE THE AMOUNT OF BACKPRESSURE THEPLUG MUST WITHSTAND FOR THE JOB OR APPLICATION.DETERMINE THE MAXIMUM BACKPRESSURE (the differential fluid pressure, eithera ir or liquid, res tra ined by the plug) the plug must withsta nd b efore se lecting a plug.WATER BACKPRESSURE (hydrosta tic ba ckpressure) is mea sured in either feet-of-

    head (fluid height above centerline of the plug) or PSIG (Pounds Per Square InchGauge). AIR BACKPRESSURE (pneumatic backpressure) is measured in PSIG(Pounds Per Square Inch Gauge).

    MAXIMUM ALLOWABLE BACKPRESSURE for each Cherne pneumatic pipeline plugis clearly outlined in the da ta sec tion of this manual, Cherne ca talogs and product spec-ifica tion s heets . Usage of plugs in pipeline that varies from these conditionsmay reduce maximum allow able backpress ure.MAXIMUM BACKPRESSURE RATING - AIR VERSUS WATER. Pipeline plugs willnormally hold (withsta nd) nearly eq ual ba ckpressure for wa ter pressure (hydrosta ticpressure) or air pressure (pneumatic pressure). However, extra caution must be givenwhen using a plug in an air pressure application. Restraint of air pressure is more likelyto cause a pipeline plug to dislodge at high velocity.

    EQUAL BACKPRESSURE MAY BE RESTRAINED FROM EITHER THE FRONT ORTHE BACK OF THE PLUG. VACUUM IS NEGATIVE PRESSURE. A plug's maximumallowable backpressure rating is independent of the direction the backpressure is applied.This also includes pressure caused by a vacuum which is equivalent to a negative pres-sure in the direction of the vac uum. Eac h 1 Hg (Mercury) of vacuum is approximately-0.5 PSIG of pressure. If pressure exists on one side of the plug and vacuum on the otherside, the forces must be added to ca lculate total backpressure. A vacuum may be createdby pumping water from either side of the plug and not venting the evacuated area.NEVER ENTER THE DANGER ZONE. The approximate Danger Zone exists in front ofthe plugged pipe opening in an area which expa nds outwa rdly in a cone sha pe. TheDanger Zone includes the entire area where a pipeline plug, any portions (fragments)

    thereof and/or any media (ba ckpressure) res trained by the pipeline plug may be ejectedfrom the pipeline should the plug rupture or dislodge for any reason. Although theDanger Zone described applies to normal usage conditions, the foreseeable DangerZone increases as inflation pressure is increased, as backpressure builds and by possi-ble ricochet effects from pipes , walls or other objects in the Da nger Zone. The a rea offoreseeable Danger Zone may be reduced by the use of a backup system (refer toSection 11 of this manual).

    EVERY PIPELINE PLUG HAS A MINIMUM AND MAXIMUM SEALING SIZE RANGEAND A MAXIMUM ALLOWABLE BACKPRESSURE RATING. The allowable sealing sizeusage range and maximum allowable backpressure are outlined in the data section of thismanual, Cherne catalogs and specification sheets. Nominal plug size is clearly marked onthe produc t. However, certain types a nd c las ses of pipe ma y ha ve a ctual inside diam etersthat vary c ons ide ra bly from nomina l diame ters a nd m a y, therefore, b e la rge r or sm a llerthan the plugs sealing size usage range.

    PNEUMATIC PLUGS VERSUS MECHANICAL PLUGS. Pneumatic plugs have manya dva ntag es o ver mec ha nica l plugs . They normally have a much w ide r se a ling rang e thanmechanical plugs. Some pneumatic plugs may even be used in multiple sizes of pipes.P neuma tic plugs ea sily s ea l minor imperfections in pipe a nd ca n s ea l non-circula r pipeshapes. Pneumatic plugs normally have a long contact area with the pipe which minimizeslea kag e in roug h or porous p ipe. They a lso ca n be infla ted a nd d efla ted from a remo teloca tion out of the Danger Zone and ca n be p ositioned in ma ny areas that a re nota cc ess ible to mecha nica l plug use. Mechanica l plugs have the a dva ntag e of not relying o n

    infla tion press ure to provide proper s ea ling a nd a re a be tter choice for long term o rpermane nt usa ge . When the p lugg ing a pplica tion req uires a minimum s ea ling leng th, ana rrow mec ha nica l plug m a y b e the o nly via ble option, a s prope r insta lla tion o f a longpneumatic plug may not be possible. Mechanical plugs generally have a much shortersealing length requirement.

    CORRUGATED PIPE. Pneumatic plugs may be used in corrugated pipe. However,the plug will not fully fill the pipe corruga tions , resulting in reduced conta ct a rea .Maximum allowable backpressure, therefore, must be reduced by 50% (eg. a plugnormally rated for 30 feet of backpressure must be derated to 15 feet). Minor medialeakage may still result along the longitudinal pipe construction seams. When a plugis used in spiral type corrugated pipe, a section of corrugations must be filled with ama teria l such as cement g rout to prevent major lea ka ge a round the s pira ls.

    PLUGS MAY NOT TOTALLY SEAL SOME TYPES OF PIPE. When pipes haverough or very uneven surfaces, such as brick lined pipe, the plug may allow minorleakage of the restrained media. Some concrete pipe is very porous and media mayleak past the plug through the pipe itself. The surface of the pipe may need to beco ated with sea la nt to prevent such lea ka ge. Other concrete pipe has a ca st in pla ceplas tic liner, a nd lea kag e may occ ur under the liner. The edg es of the pla st ic linerma y require c a ulking to provide a lea k free sea l. Other pipe w ith sharp (90) co rners ,longitudinal seams or defects may provide a leakage path past the plug. DO NOTattempt to prevent the leakage described above by over-inflation of the plug. Over-inflation will not provide a better seal and the plug may rupture catastrophically anddislodge at high velocity. Such leakage may only be minimized or eliminated by

    mec hanica lly blocking the leakag e pa th with ma teria l such as ca ulk or cement g rout.

    SELECT AN INFLATION EXTENSION HOSE AND OTHER ACCESSORIES.Cherne sells inflation extension hoses from two to twenty feet (2-20) long and

    lifting/inflation hoses (Poly-Lift Lines) from ten to forty feet (10-40) long. Poly-LiftLines are available with a single inflation hose or a dual hose configuration allowinga ttac hment of a ga uge to co ntinuously monitor infla tion pressure when use d w ithdual port plugs. This add itiona l portallows attachment of a calibrated pressure gauge which provides continuous andaccurate measurement of inflation pressure.     12. PROPER PNEUMATIC PLUG INFLATION.PLACEMENT OF PLUGS BEFORE INFLATION. From a location outside the immediate Danger Zone the user mayemploy a device , such a s a pole with a ttac hed hook, to pos ition the plug. The plugis inflated using an inflation extension hose (or Poly-Lift Line) until it expands toma ke pipe wa ll co ntac t.
