F 2010

Dear HTUF Attendees:

Welcome to the Tenth Anniversaryof the Hybrid Truck Users Forum.

This is a time for fleets and man-ufacturers, military and commercialto celebrate the progress that has occurred in overcoming market andtechnology barriers: ten years ago,no truck manufacturer offered a hybrid truck for sale. Fast forwardto today and every major truckmaker has a hybrid in production orpre-production, and most have mul-tiple products. And, several nowhave plans for all electric trucks. That’s a lot to celebrate and we’ll bedoing it in fine style this week.

We kick off this morning with anarray of dignitaries beginning with awelcome from a very important Cal-start partner, Dr. Grace Bochenek,Director of NAC/TARDEC. We arealso pleased to include comments

from Margo Oge, the Director of theEnvironmental Protection Agency’sOffice of Transportation and AirQuality. Joining our impressivelineup of federal representatives arePatrick Davis, Program Manager,Vehicles and Technologies Program,U.S. Department of Energy, andWalter Kulyk, Director, Office ofMobility and Innovation with theU.S. Department of Transportation. And, who better than industry inno-vators to highlight the reasons fortheir investments and how they planto grow their product offerings overthe next many years? All of today’ssessions are rich, featuring govern-ment officials, the military as changeagents, and the future of truck tech-

nology. Of interest to a great many ofyou will be the closing session of theday which is an in-depth look at thepolicy and legislative actions neededto continue to advance the market.

Because hearing about innovationisn’t the same as seeing it and talk-ing to the innovators, we are pleasedas well to shine the spotlight on therecord number of exhibitors herethis year. Thirty-five diverse com-panies have displays to show youtheir latest offerings and will talk

with you about your needs. Exhibit hours today are from

7-8:00 a.m., 10:30-11:00 a.m., noon-1:00 p.m., and during theNetworking Reception from6-8:00 p.m.

I invite you to stop by Cal-start’s booth, too: Regency 10.Our staff will be on hand toanswer questions and talkwith you about the many ini-tiatives and projects we haveunder way, including a peekinto the fresh array of new

member services we’ll be rolling outover the next few months.

Calstart is proud of our 140 mem-bers who support us throughout the year and if you haven’t joined usyet, we welcome the chance to talkwith you about it. Alternatively, feel free to talk with our membersthemselves. We are pleased to have 41 member companies and morethan 160 staff of those members inattendance this year.

Reflecting on ten years of HTUF

and close to two decades of existencefor Calstart, I’m mindful of begin-nings and how far we, and the in-dustry have come.

From the days of zero productsin the market to talk today of eco-routing and smart phone apps thatremotely check tire pressure andemissions, we know we haven’t seenanything yet in terms of how far andfast the market will advance. Janusis a god in Roman mythology whois the guardian of entrances andexits. His distinctive appearance depicts him with two faces lookingin opposite directions.

As we celebrate a decade of accomplishments, at the same time,HTUF 2010 is the doorway to thefuture. A successful 2010 conferencewill be one where we all chart thepathway to our new beginnings.Co ntinued Success,

John BoeselPresident and CEO

At one time the term ‘HTUF truck’ meant one thing and one thing only: a Navistar-chassis, Eaton-drive utility bucket truck. Today, Navistar hybrid buckettrucks are a commercial item, and Calstart is working to duplicate its successin half a dozen other trucking sectors.

The Calstar t-California Air Resources Board HVIPprogram to help offset the purchase premium asso-ciated with hybrid vehicles has encouraged the pur-chase of more than 650 hybrid trucks and buses,“and proved so popular and well-designed that withinsix months of launching,” Calstart says, “the entirenearly $20 million in voucher funds were applied for.”HVIP stands for the Hybrid Truck and Bus VoucherIncentive Project. California recently approved HVIPfunding of up to $25 million for fiscal 2011.

Separately, Calstar t istargeting Class 8 andpor t drayage truck fueluse reductions of 50% asit sets up the new CalHeat— the California Hybrid,Ef ficient and Advanced Truck research clearing-house — with a grant of $3 mill ion from the California Energy Commission.

CalHeat “will be a California-based resource for re-search, development, demonstration and commer-cialization of advanced, efficient truck technologies.”

In yet another example of the widening reachof electric transportation, Eaton has teamedwith Murphy Oil USA — which operates morethan 1,000 retail gasoline stations across22 states for electric vehicle charging —which is itself a new business area for Eaton.

Eaton (Regency 15) is offering its new DC Quick Chargers as a palliative to con-sumer range anxiety.

After an initial test phase at a location inTennessee, Eaton says, it will work with Murphy on ways to expand the program andutilize the combined capabilities of the organizations to help make charging

stations widely available.“Murphy Oil USA is committed to being

a pioneer and early adopter of alternativefuels,” said Murphy retail marketing presi-dent Hank Heithaus. “Through our collabo-ration with Eaton, we are paving the wayfor development of the infrastructure lead-ing to adoption and expanded of use of electric vehicles,” he said.

“Eaton offers a complete line of electricvehicle chargers for residential and indus-trial application,” said Richard Stinson, president of Eaton’s Power Distribution Operations (electrical sector).

Too Much Too Soon?Stimulus money for the still-tiny clean vehicles sector hascaused problems that may well be resolved by an indus-try shakeout next year, says US Hybrid founder and CEOAbas Goodarzi, who told F&F ShowTimes yesterday thattoo many companies are trying to do too many things.

Prior to the Obama/Department of Energy AmericanRecovery and Reinvestment Act money and AB 118 andrelated funding from California agencies, a “hierarchy”of clean vehicles was starting to form, Goodarzi says. Now,companies that had been establishing themselves in specialty areas are doing more instead of doing what theydo best. The result is that they are competing with theirown customers.

“It’s the GM-Delphi Ford-Visteon thing all over again,”Goodarzi says, clean vehicles examples being drivetrainspecialists attempting to market vehicles, and vehicle com-panies promoting batteries.

“If you do not see a clear supply chain management struc-ture, it is difficult to reach commercial sustainability.”

For US Hybrid, “as a component suppler, my customeris the integrator,” Goodarzi says.

“I am not the integrator.” “We design the components so that

they go in easier,” he explains. “Theyare designed with the integrator inmind.” Integration engineering by US Hybrid, in other words, is differ-ent from actual vehicle integration.

“We’re going to focus on our niche,”Goodarzi says, which is drivetrain components. He is emphasizing specific vehicle product areas too, notablyhybrid electric street sweepers and port vehicles.

Goodarzi said here Tuesday that his projects includethe all-electric helicopter demonstrator in developmentby Sikorsky Aircraft. He plans to spin off a special proj-ects unit from US Hybrid next year.

Look for heightened activity from HTUF’s com-mercial construction equipment group as it em-barks on its first demonstrations validatingenvironmental and economic benefits of hybridtechnology on off-road and construction vehicles.

Two projects are being led by the U.S. Armyas it strives to meet aggressive fuel reductiongoals, and a third would be funded by the SanJoaquin Valley Air District, Calstart project man-ager Steve Sokolsky said here yesterday.

The first, starting next month and runningthrough the first quarter of next year, aims toshow that retrofitting a Michigan National Guardbackhoe with a prototype hydraulic valve can re-duce fuel consumption by as much as 25%. The

demonstration (though not the technology) isfunded by Calstart-HTUF. Hydraulic technol-ogy from HTUF 2010 sponsor Eaton would beretrofittable to backhoes already in service.

Next in the works could be a demonstration ofthe benefits of US Hybrid drive systems to awheel loader at Maddox Farms dairy in Califor-nia. The San Joaquin Valley Air District would

fund the Calstart-managed program if currentproposals are approved. Sokolsky says that thewheel loader is a good demonstration candidatebecause its duty cycles are sufficiently defined toshow the benefits can be replicated on compara-ble off-road applications.

Sokolsky told F&F ShowTimes that Calstartwants to participate in a demonstration next yearfor the U.S. Army to use a Caterpillar D7E

electric drive bulldozer at a base in California tofurther validate the benefits of hybrid technol-ogy. Successful results could help initiate withinthe next three years an off-road hybrid vouchersystem program similar to the highly successfulCalifornia Hybrid Truck and Bus Voucher Incentive Project that handed out $20 millionthis year — and will pump more money into fleetplacements next year (page 3).

The Calstart-HTUF construction group hasspent two years wrestling with how to cope withthe wide diversity of off-road equipment — diversity that makes it difficult to define engi-neering solutions with a viable economy of scale.

“We’re now scoping it more strategically,”Sokolsky says.

The New York City Department ofSanitation is testing different types of72,000-lb GVW hybrid refuse trucks, including a compressed natural gas hy-draulic hybrid. The trucks “representthe first of their kind in that weightclass,” says NYC’s Spiro Kattan.

The test is supported by the north-east’s National Grid utility and by Calstart. It will gauge performance, emissions, fuel economy, and noise.

It will constitute “an apples-to-apples, in-service comparison,” saysRon Gulmi of National Grid.

The trucks to be tested share theLET 2 platform by Crane Carrier. Astraight diesel LET 2 will be comparedwith a diesel with an HRB hydraulichybrid drivetrain by Bosch Rexroth, and with an HRB fueled by CNG.

Also in the trial is a Crane LET 2with a series hybrid electric drive-train by San Diego-based ISE (with ul-tracapacitors in lieu of batteries).

“NYC is our shining example,” saysRichard Parish of Calstart. His HybridRefuse Truck Working Group (one ofmore than half a dozen under the

HTUF umbrella), has developed acommon hybrid refuse chassis specifi-cation as it collects duty cycle and refuse market data — like the data fromNew York — to support business casedevelopment. Once data is in hand, thegroup will redouble its efforts to get agroup sanitation of fleets to pool theirpurchase funds and thereby establishan early economy of scale.

Data will be complied by Maryland’sNew West Technologies. Greg Wilcoxis project manager there.

A similar HTUF initiative in utilitybucket trucks led to commercializationof Navistar International vehicles withhybrid drivetrains by Eaton.

Calstart and Minneapolis-based FleetAnswers (Foyer 28), have teamed “tobring the most up-to-date information regarding green truck technology andfleet benchmarking data to the companies that need it.” FleetAnswers, describedas a secure networking community for fleet pro-fessionals, is to be the benchmarking partner.

FleetAnswers data will support assessment, monitoring, and ROI — critical return-on-invest-ment — calculations. FleetAnswers is a web-basedservice, free for fleet professionals, that has grownout of the Utilimarc consultancy for utility fleets. It recently branched to government fleets.

FleetAnswers/Utilimarc has in its database“every single piece of data for every single piece ofequipment,” says partner Chris Shaffer, allowing vehicle managers to make easycomparisons between fuel use, support costs, maintenance and other expensesand outlays, by vehicle type, region, season, or whatever variable is of interest.

“We have the ability to back everything down for vehicle-specific, class-specific comparisons,” Shaffer says. Put another way, “the FleetAnswers Bench-mark provides the individual fleet with secure, online access to their fleet’s datato compare to industry averages,” states fleetanswers.com. “FleetAnswers is ableto provide any data or analysis your fleet or industry is in need of.”

The information in the FleetAnswers database is input by the operators themselves, Shaffer says. Why do they do it? “The output is so impressive thatit’s worth the time and effort,” he told F&F.

Parker Hydraulic for Coke TrucksThe California Energy Commission is anteing $750,000 to-ward a $2 million project to demonstrate Parker Hannifin’shydraulic hybrid drive technology on four Freightliner trucksfor Coca-Cola. The goal of the project is a 40 to 50%fuelefficiency gain, states a CEC summary, describing an “in-novative direct driveline connection” that lets the truck op-erate as a series hybrid, or in pure mechanical mode at highspeeds, or in a blended mode that optimizes efficiency be-tween the two. “This hydraulic hybrid system stores less en-ergy, but should more effectively recover braking energy,”CEC says, “thus potentially matching electric hybrid vehi-cle benefits.” Parker Hannifin is exhibiting at Regency 23.

MotoHawk tools support development activities from prototyping to production, New Eagle says, and “offer fast development cycle times,

high flexibility and customer owner-ship of control strategy intellectualproperties.” New Eagle is hosting anopen house at its Ann Arbor facilityon the afternoon of October 18.

UQM’s motors arebeing used by Electric Vehicles International for a three-part, 90-day demonstration UPS trial of a Freightliner Custom Chassis Corp walk-in van fitted with a fully batteryelectric drivetrain. The UPS tests begin in Sacramento, willbe followed by San Francisco, and conclude in Reno.

NRG Dynamix Aims for 2012“With NRG Drive, it is possible to have fuel economy im-provement of roughly 60% while at the same time reducingvehicle emissions by as much as 90%,” says NRG Dynamix, which is targeting 2012 for production of its series hybridhydraulic drivetrain. The Deerfield, Mich.-based firm claims accumulator expertiseand a hydraulic pump “that combines the robustness of agear pump with the benefits of variable displacement func-tionality that is only found in vane and piston pumps.”

A hydraulic hybrid retrofit system dubbed HyPER Assistis expected to afford fuel savings on the order of 40% whenit goes into service early next year, says Colorado’s Lightning Hybrids (Regency 44).

Even with a selling price of $17,900 — plus a thousandor two for installation — payback will take place inside ofthree years, says Lightning business development and mar-keting VP Bonnie Trowbridge.

Lightning’s HyPER Assist will be available initially onGeneral Motors 2500 and 3500 pickup trucks, and lateron other vehicles.

Sales start in November, and installations in January. The 40% fuel savings figure should be validated next

month, Trowbridge says. The company has meanwhileposted a nifty savings calculator on its website.

Lightning Hybrids is hosting a ride-and-drive at its head-quarters in Loveland, Colo. from November 15-18.

The firm is using hydraulic accumulator shells, madewith carbon fiber on aluminum, from Worthington/SCI(Structural Composites Industries of Pomona, Calif.).

“If all these people took the same initiative as New York, we would be in very goodshape as an industry,” says Abas Goodarzi, founder and chief of California’s US Hybrid— who finds that advanced vehicles are taken more seriously on the East Coast.

“New York is leading the industry forward,” Goodarzi told F&F ShowTimes priorto HTUF. Extensive dyno and on-street testing “ensures that products meet appli-

cation demand.” [New York City]officials, he says, “provide feed-back to the suppliers to use forproduct enhancement.”

Following rigorous testing, US Hybrid is supplying key hardware for seven series hybrid elec-tric Allianz 4000-series street sweepers on order by the New YorkCity Department of Sanitation. They are fitted with 120-kilo-watt permanent magnet generator, 160-kilowatt induction drivemotor, and 60-kilowatt electro-hydraulic drive unit for the brooms, with digital controls, all by US Hybrid, and lithium ion batter-ies by SK Energy, all integrated by Allianz.

“It is the most sophisticated hybrid drive available, and hasthe most potential for fuelsavings,” Goodarzi says.

“Actual measurement isover 41%... We are push-ing the envelope.”

The Allianz sweepershave a standard CumminsISB diesel engine, 2010-compliant with urea SCR(selective catalytic reduc-tion) for NOx control.

International motor and generator manufac-turer Kollmorgen (Regency 27) is unveiling aPower Generation System it says “is a complete, robust power platform that can be optimized tomeet virtually any heavy-duty vehicle’s energyrequirements, with the flexibility to fit in ap-plications where space is at a premium.”

“Kollmorgen can provide the power thatOEMs want at the voltage they need,” Koll-morgen’s Mike Crowe said in a release Monday.

“Unlike vendors who supply just high or lowvoltage systems, we are uniquely positioned toserve as a one-stop shop for heavy-duty hybridvehicle OEMs who have a wide variety of powerneeds within a single vehicle, and/or acrossvehicle platforms,” he said. Crowe is productand technology planning director for vehiclesystems director with Kollmorgen.

The current hybrid market, he told F&FShowTimes, “is a bit fluid right now.”

“Working with a single supplier who can de-liver low or high voltage solutions, or anythingin between,” he claims, “is a huge advantage.”

The Kollmorgen kit includespermanent magnet AC generator, generator controller, software, andcables. It supports vehicle powerneeds at low or high voltage: AC, DC or both, with a modular design that accommodates upgrades and retro-fits without replacing the generator, wiring ordrive electronics.

Kollmorgen says its generator provides twice

the power density within the same space as atraditional alternator, can be air- or liquid-cooled, and can be mounted in belt-driven,PTO or inline configurations.

“The generator controller is rooted in a prod-uct platform with more than one million unitsdelivered since 1996,” the company says.

Kollmorgen says its system “opens up a worldof new possibilities that makes vehicles more efficient” and enables faster upgrades. It is aimedat both military and commercial customers.

Why go hybrid? “Electrical power is an idealtechnology partner to the internal combustionengines in heavy-duty hybrid vehicles,” Koll-morgen says. “It offers outstanding torque, ef-ficiency, economy and cleanliness to supplementfossil fuels.” Kollmorgen has some 1,600 em-ployees worldwide. It says that vehicle design-ers “have neither the time nor the capital to takeunnecessary risk on unproven technology.”Hence a Power Generation System “rootedin mature technology backed by more than60 years of motion control and power genera-

tion expertise…to supply heavypower demands within a small space.”

For the Kenworth T300 here, the30-kilowatt Kollmorgen system wasbelted off the existing 300-horse-power Caterpillar engine, Crowe

says. “With the help of our partners at Ricardoand Renewegy,” he told F&F early Tuesday, “weset up test loads in the 26-foot trailer and atouch-screen system monitor in the cab.”

TheHLA system “captures the trucks’ kinetic en-ergy during braking to assist in launching andaccelerating the vehicle,” Eaton says, “re-covering up to 75% of the energy normallylost as heat by the vehicle’s brakes.” Testshave shown “signifi-cant” reductions inmaintenance costs, while “brake replace-ment cost can poten-tially be reduced byfour times compared to a baseline truck.”

HLA Peterbilts have been tested by WasteManagement in Texas.

The first Freightliner (an M2 112 chassis)with a parallel hydraulic hybrid drivetrain byEaton was unveiled last month by Pennsyl-vania’s GSP Marketing/GS-Products.

The Eaton HLA system was installed byFontaine Modifications in Charlotte, N.C.

It was “a collaborative project,” saysDave Bryant, Freightliner vocational sales

manager for hybrids. A key HLA advan-

tage? “You can retrofitit on an existing chas-sis because you arenot displacing the ex-isting power train,”Br yant says. “It is aparallel system.”

Siemens, which supplies motors andcontrols for electric drive buses, is tack-ling trucks, and has sent personnel fromAlpharetta, Ga. to HTUF in a hybridbus using its Elfa componentry.

Siemens’ HTUF for is a Workhorsevehicle made into a series hybrid elec-tric using a Siemens Elfa motor, gen-erator and inverter. It has a NiMHax336-70 nickel metal hydride batterypack by Michigan’s Cobasys, all inte-grated by Azure Dynamics.

Siemens got 8.63 miles per gallon ofgasoline coming here compared withjust 5 to 6 mpg for a comparable conventionalbus, says project manager Josh Nelke. Also savedwas the fuel the crew would have consumed byflying, and for trucking the bus to the show.

Siemens has long been the supplier of mo-tors and control electronics to San Diego’sISE Corp, which has used the hardware for hybrid transit buses for Long Beach and otherCalifornia cities, and in hydrogen fuel cell busesoperated by AC Transit in Oakland and Sun-

The City of Garland, Texas has begun a long-term field test evaluation of the Bosch RexrothHydrostatic Regenerative Braking (HRB) sys-tem, “to assess the technical, environmental, and economic benefits of the parallel hydraulichybrid system,” Bosch Rexroth says.

The vehicle is a Crane Carrier LET2 with aHeil Environmental CP Python Rapid Rail automated side loader body. Two trucks, onewith HRB, will be outfitted with data collec-tion systems. They will be subjected to a vari-ety of in-use testing, including braking tests, acceleration tests, route collection tests anddynamometer testing to evaluate emissions.

The trial deployment is sponsored by the

Houston Advanced Research Center (HARC),through a grant from the Texas EnvironmentalResearch Consor tium, with funding by theTexas Commission on Environmental Quality.

“The goal is to evaluate the HRB technologyas an alternative drivetrain system for the department,” Bosch Rexroth says, “potentiallyleading to wider adoption in refuse trucks inthe City of Garland, the State of Texas, and nationwide.”

The HRB system captures a portion of thekinetic energy normally lost as friction heatduring braking, storing it in the form of highlycompressed gas for later use in assisting theengine in propelling the vehicle, reducing fuelconsumption, wear on the brake system, andwear on the engine.

“We would like to see this important tech-nology validated in the field so that it can becommercially available soon to reduce emis-sions and save fuel,” Dr. Yiqun Huang, HARCNTRD program director, says in the BoschRexroth announcement. “I believe that, likethe electric hybrid passenger car, hybrid tech-nologies, such as HRB, are the right solutionsfor this type of heavy-duty application.”

The HRB technology is being tested head-to-head against other clean truck technologiesin New York City (page 6), and nearly a dozenare in testing in Europe (mostly in Germany).

“We’ve met with 59 customers over the last three and a half months andthey represent 850,000 vehicles worth of interest,” says Brian Polowniakof Michigan’s ALTe (Regency 5).

The 59 operate some 2.5 million vehicles, he says. ALTe is targeting 6,000- to 24,000-pound GVW trucks for its replace-

ment drivetrain yielding a range-extended electric vehicle, also referred toas a battery-dominant series hybrid.

A 2-liter engine replaces the original V-8 unit, powering an electricdrive that on a prototype Ford F-150 is achieving 32 miles per gallon, Polow-niak says, compared with about 13 mpg for the base vehicle. ALTe is usingpower-dense hairpin HVH motors from Remy (Regency 25) and is in theprocess of testing lithium ion batteries, with candidates including

A123 (Regency 20-21) and Dow Kokam (Foyer 42). The initial focus is on fleet vehicles: delivery trucks and vans, as well

as shuttle buses, taxis and limousines. The ALTe powertrains are to beavailable via a nationwide network of conversion facilities for used vehicles, “and ALTe also expects to sell and license its powertrains to existing OEMs.”

“We can demonstrate payback innine to 16 months for all of the ap-plications we have studied,” withgasoline at $3 per gallon, said ALTeCEO John Thomas. He’ll speak at theAdvanced Drivetrains session today.

Oshkosh Is Showing MTVRwith ProPulse Hybrid DriveIt’s to be a more military HTUF in Dearborn thisyear, hosted by the U.S. Army’s National Auto-motive Center, and Oshkosh (Regency 16) is show-ing a hybrid electric version of its Medium TacticalVehicle Replacement with the Wisconsin manu-facturer’s ProPulse hybrid drive.

The MTVR is a multipurpose logistics vehicleused by the Marines and Navy Seabees. Oshkoshsays it’s delivered more than 10,000 of them.

ProPulse “dramatically improves fuel economy,”Oshkosh says, by up to 20%, and serves as a 120-kilowatt source of electricity with enough ACoutput “to power an entire airfield or hospital.”

Separately, Oshkosh has a contract to deliverProPulse-derived onboard vehicle power kits fortesting on MTVRs. OBVP kits will be installedon Marine Corps MTVRs by January 2012 withevaluation and testing to commence in March2012. Like a ProPulse hybrid, “the MTVR withOBVP will provide 120 kilowatts of exportablemilitary-grade power while stationary, and 21 kilo-watts of military-grade power while on the move,”Oshkosh says.

“There is a rapidly-growing demand in the mil-itary for on-board power to support mobile radarsystems, command centers, IED-defeat systemsand many other applications,” said Oshkosh Defense Marine Corps programs VP John Bryant.

The OBVP contract is worth some $8 million.

Oshkosh has delivered more than 10,000 MTVRs.

It seemed almost far-fetched when Michigan’sEngineered Machine Products introduced arack of individually controlled electric fans inlieu of one big shaft-driven fan as a way signif-icantly reducing fuel use, but the product, dubbed Mini-Hybrid (or miniHybrid), has beena runaway success, and in fact carried EMPwhen its core business faltered during the re-cent deep recession.

That’s the message EMP government affairsand finance VP Ralph Bedogne will deliver atthe Advanced Components session this afternoon.

“Advanced products have allowed us to getour balance sheet in order,” he told F&F.

But Bedogne warns that while the Mini-Hybrid system has great potential for trucks, hybridization in the truck world is difficult: unlike transit, there’s no federal agency offset-ting the lion’s share of new truck purchases, andhigh up-front costs are tough to justify.

“We followed the money,” he says, explain-ing Mini-Hybrid’s initial success in the busworld, where the Federal Transit Administra-tion shoulders much of the purchase costs.

Unlike a shaft- or belt-driven fan, which runsall the time, the individually controlled electricfans in an EMP Mini-Hybrid array run onlywhen needed, slashing parasitic power loss. Theresult is an overall fuel savings that can reachdouble digits, and has been embraced by busbuilders. EMP claims upwards of 2,500 units in service in North America, with more than 40 million miles logged.

“Our fans are on every hybrid that goes out,”Bedogne says, citing Daimler-Orion, Gillig, andNew Flyer buses as examples. New Flyer aloneis expected to take 500 units in 2011 and 650in 2012, he says.

The technology can be especially useful fortrucks as it improves engine cooling perform-ance for vehicles that work at low RPMs whenparked. Bedogne urges operators to pursuefunding opportunities from the U.S. EnergyDepartment and the Pentagon to help establisheconomies of scale.

“We’ve got to quit playing in the sandbox,”he says.

EMP is also promoting a 450-amp brushlessalternator at HTUF 2010. The Power 450 is aretrofittable unit that allows for efficient elec-trical power take-off, said to offer excellent per-formance at low speeds and idle.

The air-cooled unit has thus far found useprimarily for refrigerated trucks, Bedogne saidjust prior to HTUF, with Wisconsin’s JohnsonTruck Bodies a lead EMP customer.

Fleets & Fuels, by the way, first reported onthe EMP fans after seeing a first-generation unitat a Calstart Clean Heavy Duty Vehicles meet-ing in Los Angeles (F&F, February 26, 2007).

SAE International has published a new standard for measuring the exhaust emis-sions and fuel economy of hybrid and plug-in hybrid electric vehicles.

“Until now, the fuel economy claims for plug-in hybrids were not calculatedaccording to similar procedures,” Michael Duoba, an automotive engineer withthe U.S. Department of Energy’s Argonne National Laboratory, says in an SAErelease. Duoba chaired the SAE panel that developed the new standard, whichis designated J1711. This, SAE says, “provides procedures to more consistentlyevaluate these vehicles under a wider range of evaluation cycles, and offers atechnology-neutral way of allowing potential fuel savings.”

J1711 establishes uniform chassis dynamometer test procedures for hybrid-electric vehicles. It is formally known as the Recommended Practice forMeasuring the Exhaust Emissions and Fuel Economy of Hybrid Electric Vehicles, including Plug-in Hybrid Vehicles. Fleets & Fuels, July 12

Daimler Trucks North America isnegotiating with the California Energy Commission for $2.1 mil-lion to support a $5.3 million effort to develop a natural gas-fueled hybrid truck.

The vehicle would employDaimler’s Freightliner M2 chassiswith an ISL G engine from Cum-mins Westport, and “a state-of-the-art BAE Systems e-drive axlehybrid electric drive,” according toa CEC summary.

“The goal of the project is tohave a hybrid electric natural-gas-engine system adapted to a broadspectrum of applications in theheavy-duty vehicle sector,” theagency summary states.

“The Freightliner M2 heavyduty commercial truck is an ex-tremely versatile platform that isused in a variety of applications, in-cluding port drayage; local deliv-ery, over-the-road truck; refusecollection; municipal and utilityapplication; and school buses,”CEC says. “Daimler projects amarket adoption rate of approxi-mately 2,500 units per year in theCalifornia market and 20,000 unitsoperating by 2020.”

CEC says that if the contractsare signed, it will provide $2.1 mil-lion in Alternative and RenewableFuel and Vehicle Transportationprograms funds, with $3,153,425from project participants.

Theywill be operated and maintained byMARTA, the Metropolitan AtlantaRapid Transit Authority.

The buses will be equipped withBAE Systems’ lithium-ion energystorage system, with cells fromA123Systems (Regency 20-21).

BAE says that its technology“powers more than 2,700 buses...The buses have accumulated morethan 150 million miles of passen-ger travel and have saved morethan 10 million gallons of dieselfuel, while also preventing the re-lease of more than 100,000 tons ofcarbon emissions.”

Allison Transmission is applying government money toward a new plantin Indianapolis to manufacture parallel hybrid electric drivetrains fortrucks. Allison is taking experience gleaned from hybrid buses (more than2,900 delivered) to the truck world, devising a whole new architecture, with lithium ion batteries, for the product it will detail next year.

“This system will have a [single] motor-generator located between theengine and the transmission,” says Allison product strategy manager MarkHowerton, noting that Allison’s bus drivetrains have two motors.

The truck drives will thus be substantially less expensive.

“We’re trying to strike a balance between the complexity of it and thecost, to provide the right value,” Howerton told F&F.

“Value lies at the core.”Allison is targeting a broad range

of medium to heavy duty trucks, hesays, with the hybrid drive applica-ble anywhere that the Allison 3000-series transmission finds use today.

“This product will have lithiumion batteries,” Howerton says. Allison is expected to use square-wire, copper- and hence power-dense, HVP “hairpin” motors from RemyInternational (Regency 25).

Allison-drive hybrid buses have nickel-metalhydride batteries and conventional Remy mo-tors. Also from Indiana, Delphi Electronics isa key supplier.

Allison and the U.S. Department of Energyare each putting $62.8 million into a new Indiana plant to be finished in 2013. “Once fullyoperational, nearly 100 manufacturing workerswill be capable of producing more than 20,000commercial-duty hybrid propulsion systemseach year,” the company says.

“We will deliver a new generation of hybridpropulsion solutions to the transportation in-dustry,” Allison Transmission chairman andCEO Lawrence Dewey said in a release. “Fueleconomy improvements from other Allison hybrid products are typically in the range of 20to 30% and greater,” Allison says. The gov-ernment cash has pushed the truck programahead by “a couple of years,” says a spokesman.

Buses with Allison parallel hybrid drives have logged more than253 million miles and saved more than 13 million gallons of fuelsince their 2003 debut (figures as of July 1).

Massachusetts-based A123 Systems this monthopened what it says is likely the largest lithiumion automotive battery production facility inNorth America.

The 291,000-square-foot plant in Livonia,Mich., just northwest of here, is expected to expand manufacturing capabilities by up to 600 million watt-hours per year when fully op-

erational, A123 said, “con-tributing to the company’splan to expand global finalcell assembly capacity tomore than 760MW hoursannually by the end of2011.”

The September 13 grandopening came just over one year after A123 wasawarded a $249 million ARRA grant from theU.S. Department of Energy.

“We are accomplishing our stated objectivesthat accompanied the DoE grant,” A123 pres-ident and CEO David Vieau said in a release.

“Bringing this factory on line in just over ayear is a testament to our technology innova-tion and strategic plan to ramp up manufac-turing, but it also speaks to the maturity of the

market — without significant customer demandfor our products today, a capacity expansion ofthis magnitude would not be possible.”

A123 (Regency 20-21) names BAE Systems,Eaton, Fisker, Navistar International, and Shang-hai Automotive Industry Corp as customers.

A123 says it will emphasize prismatic cellsand systems at the Livonia facility. “The factoryis designed to enable the complete productionprocess, including research and development, manufacturing of high-value components, cellfabrication, module fabrication and the final assembly of complete battery packs ready forvehicle integration,” the company says.

A123 says it plans to open a coating plant inRomulus, Mich., near the Detroit airport, expected to come on line during the first half of2011. The firm said that in addition to the DoEgrant, it’s received $125 million from Michiganas part of its 21st Century Jobs Fund to help finance these manufacturing facilities. A123 saysit’s the first major U.S.-based battery manu-facturer to receive TS 16949 certification forits cylindrical cells for automotive use, assuringthat product design and manufacturingprocesses meet automotive industry standards.

A Hybrid to Deliver Diesel

Motiv Power Systems is lining up suppliersof a traction motor and lithium ion batterypack for a $2.7 million California Energy Com-mission project demonstrating versatilepower management capabilities on a SanFrancisco-area shuttle bus.

The batter y electric vehicle will be a modifiedFord E-450 cutaway op-erated by Bauer’s Intel-

ligent Transpor tation. The CEC-backedproject, says Motiv CEO Jim Castelaz, willshow his firm can handle hybrids: that Motivcan manage power from batteries, ultraca-pacitors and onboard generators, all at once.

San Mateo-based Motiv is bringing an openarchitecture approach and Silicon Valley ex-pertise to the electric transportation field,“eliminating barriers caused by proprietarysystems and incompatible components…Motiv has developed a common platform thatallows disparate components, developedby multiple vendors, to interoperate.”

The project with Bauer will start with off-the-shelf lithium batteries, says Motiv CEOJim Castelaz, with new batteries from fellowBay Area start-up Seeo to be added later. TheSeeo batteries will add to the E-450’s initiallytargeted 100-mile range, and will show thatthe Motiv drive design can handle electricityfrom disparate power sources. “As easily aswe add on another battery module, we canadd on a generator,” Castelaz told F&F.

CEC says that the bus is expected to havea payback period of three years, and that overeight years, “its total cost of ownership willbe 55% of a traditional diesel shuttle.” CECis to put $1,345,552 into the project.

Seeo is applying a novel solid polymer elec-trolyte material yielding lithium ion batterieswith “dramatic improvements in energydensity while also providing best-in-class prod-uct lifetime and safety.”
